Just did this on 03 Explorer. Used 1/16” bit first then 1/8” to finish. GO GENTLY. Used new bits with 6” extension on variable speed drill, starting slow, light pressure and keeping hole a little left of center to not hit the plastic brace on the back. Also wedged a little rag in next to the lever to hold it in place while drilling, didn’t want the lever to slip. Extension helped to let me see what I was doing, also got a good little LED light up in there. Zip ties rule!

This is exactly the fix I used on my '03; don't think I saw your video first but I came to the same result, using a cable tie to repair it. Now there is some guy on Etsy selling a slip on part as well, which may also be a good solution. Also, there is the issue where the fresh air door above the blower breaks and falls to top of the blower, reducing air flow. Had that happen also! Plenty of videos on KZfaq to address that. I used cable ties to attach the door to the front wall as well; now blowing like a champ! If I need to circulate fresh air I can just open a window...the power windows still work!

No air coming out of my defroster vents once the winter weather arrived however, was a huge problem! Then I watched this video, and a drill, a zip tie, and 15 minutes later? My defroster is back in business! Thanks again

Thanks for the idea, worked like a dream, and best part is it still functions as intended. Just be sure to leave enough slack in the zip tie the actuator arm pulls in a lot.

I asked if they were sure there wasn't something they could do to cob it together. 30 minutes later I show them this video and the guy laughs and says that is what they're doing right now. LOL. I'm pretty sure if the zip tie breaks I can handle replacement from here!

Dead on fix! It took me 5 minutes to fix this problem that's been nagging me for so long. I would have fixed it quicker but it took a 2 minutes to gather my tools and the tie.

Thats the same repair that I do to them. Ziptie will last a lot longer then replacing the door as the new one will break soon as well.

I recently changed my blend door actuator had that thumping noise when I tried to turn on the heat fixed it I have heat now the problem I'm having now is when I turn the air on passenger side vents are like 15-20 degrees colder than driver side vents

I have a similar issue, but the control arm is still good and attached to the vacuum motor. The control arm that moves the vacuum motor doesn't move at all when I change the vent control knob. I can manually move the vacuum motor forward if I push on it, but the control arm doesn't move by moving the knob. Any thoughts?

But the lever breaks where it goes inside onto the door what do you then If it was outside near the vacum actuator you could do a simple fix I went to 3 vechiles at the wrechers and found all three levers we brocken where they go insde on the the door May have to try to make a metal replacement

I was hoping this was the problem with mine...but I got in there and mines not broken where I can just put a zip tie on it it's still connected but doesn't move when I turn the vent selection switch. I guess it's the switch itself? If anyone knows what it is I'd appreciate it if you could please let me know. Thanks.

I'm having the same problem on my 06 Explorer. The only difference is, the plastic clip and plastic pin are fine. So I'm guessing the actual actuator/vacuum pump is broken?

Hello! So, I have a situation with my 2004 Ford Explorer. Basically, the front control blows only heat, speeds are ok. Heat but out of ALL vents all the time. Dash vents, defrost and floor. No matter what direction I place the AC it blows heat from all places. The rear AC blows cold and works fine. I have replace an "actuator blend door" at the driver side, but that didn't do any good. Now the dealer is saying the Blend Door Motor needs to be replaced at about $1,000 repair. Do you have any insight ?

well, the pump does not move when I switch blow modes. So probably an electrical issue or it needs to be replaced. But at least I have it blowing the way I like through the dash vents.

Maybe it's made to fail...Makes me want to rush out and buy a new one...lol
