Any load bearing beam repair must be long tapered out on each end and close fitted. Squared off ends introduces two points of failure.

YES on the scarfing. Structural loads build up at corners. Same with filling--avoid right angles--smooth entry and exit from the problem area.

The festool sander is absolutely fantastic, after ours stopped working after 15 years of boat abuse. We actually found out that most other sanders are a drama when you need to sand something as large as a ship. main reason is the vibration, these just keep you sanding for many more hours. well worth the extra money...and after 15 years.... they still have the parts to repair ours..For your next bridge repair, you might want to consider to shape first, then glue.

Pro tip i got from an old carpenter: use the side of your hammer when hitting a chissel this way you have more surface area to hit the end of the chissel and you can fully focus on your chissel! Loving the vids!

You can get a moisture meters that will help you find wet spots under the surface and that could expedite your repairs. You just slide the meter across the surface and it gives you a reading 😊 Sailing Nahoa used one to find the wood rot in their catamaran. There are different styles so be sure to get one that you just slide on the surface, some require penetration into what you want to measure.. don't get that one😊

I surprise myself at how excited I get when a new video is posted! I’ve eagerly watched this project from the selection process to today. Why some of what might seem dull segments still capture my interest I’m not sure. But I love following every moment of your adventure. Can’t imagine how exciting it will be when Mahi is launched with full sails but seeing her painted will be a giant step forward! Thanks for sharing what so many of us have dreamed of doing since we all fell in love with sailing. At 12 years old I converted our 12 foot heavy rowboat into a sailboat, cutting down a sapling for a mast, sewing a bedsheet for mainsail and jib, carving an old piano bench top using a jackknife to make my rudder. I used 4 foot boards in a big u shaped design to drop over the sides, then tied to the seats, to create “sideboards”. It sailed! I was so proud. Your project just tickles my memories and joys as a young boy with my own summer sailboat project. So I am right there with you in every step. Loving this adventure.

I noticed in the last one that you took quite a bit of grief for your beam repair. I have had good luck with using laminates to do that kind of repair. Each laminate 4 to 6” longer than the last one. Glue each one on held down with screws, remove screws and do next one. You can use boards and bend them in. That would give you the greatest strength without the vertical weak joint.

Hi Mark, for many many jobs an anglegrinder with a flappy disk is th tool to use, get one with adjustable speed... the screws have been left by the to lazy builder, they were used to hold the parts together before the epoxy glue would have set. Now the epoxy should do its job. So try to get these rusty monsters out now that they are easily reachable. Anyhow nice video again and good luck when you get to the underwater sanding. Matthias

Re beam repair. I didn't read all the comments so maybe someone covered this. If you need to glue in a piece of wood especially if one edge goes into a blind corner like that, rough shape the whole thing first, trial fit the blind edge, finish shape and sand the blind edge, then glue in the piece. This is much faster and produces better results. Also don't butt joint structural elements, make diagonal cuts that structurally/ glue surface wise make a better connection.

Professional carpenter, my Mirka was a nice sander but the my Festool sander outlasted it by years. Well worth the cost

Mark: Recommend that you removal all rusty screws, located at blister points, and replace. It will be problems down the road otherwise. Do it right.

Just something I noticed while you were hacking away at the beam. You can use a chisel "upside down" or with the bevel facing the work. This works best if you manually sharpen them but you can do it on a belt sander in a pinch by just rounding the bevel slightly, lets say a 15cm or 6" radius is about the idea. That will give you excellent control when gouging out rot etc and you won't get those nasty hard corners where cracks will start. Try it, its really easy to do and I'm sure you will like it!

Love the way you seem to take stuff in your stride and find a way to overcome it, I was disappointed when you uncovered the rusty screws, the builder seemed to have done a good job in so many ways then uses ferrous screws, obviously the boat has pretty much been abandoned for so many years too. Maybe it is OK to use those screws, I don't know but seems to be asking for trouble. You are obviously a great person to attract so much help from folks too. Already looking forward to the next video 🙂

when chiseling the beam, turn the chisel over so the handle stands off the wood. then the wedge will control the cut so you dont dig to deep.

Paint the rusted screws with a rust converter (hammerite krust ) ect before you fill the holes

Just a suggestion when you’re filling in…. Don’t use a metal scraper. Go to a local hardware store and get a plastic scraper. Automotive/body shop providers provide them as well…. You’re going to save so much more time in getting a smoother surface when the fuller has hardened and ready to be sanded back…. Keep up the good work mate…. I sit and wait patiently every weekend for the weekly release to see how far your going!

Try using a flap disc on the filing knives to remove the filler and return them to being flat.

Beam: Cosmetics : not bad. Structure: It's going to fail mate. Just look at the amount of multilam ply you have removed and try and realise the stresses that wood was absorbing. You've now got timber in fill all in same grain with a bit of fibreglass over it. A wave large enough to cause a twist will crack that beam just on your repair point. Many observers have made mention. Wake up!

No scarf joints are a really bad idea, but since you mentioned it, I guess you heard it a thousand times already. :) You could save some money on vacuum cleaner bags by putting a cyclone filter in the loop plus you get way longer uninterrupted working time without having to change bags. Otherwise I am still amazed how well the hulls have kept up being in the water so long including puddles inside without any maintenance.

When you but join some timber into the top tension member of a beam structure, the end-glue is insufficient. You need to go to each end of the repair and, across the join, make several grooves right through the repair stopping at the existing sound beam material. Into these grooves are inserted splines of some long grained timber of excellent tensile strength such as spruce. These splines latch the top beam stringer sound top timber together connecting them through the repair piece you previously inserted. I would not put to sea until this is done. End grain glueing is simply inadequate.

Hi Mark I've followed you from the beginning and I must say it's part of the reason I bought an abandoned Dufour 28 about 3 years ago . Learning as you go repairing everything. Then sailing to my home port Aguadulce in Spain from Murcia. I've always wanted to make a comment but until now I have not gotten round to saying anything. But to watch you struggle with a hammer and chisel is too much, I don't know if anyone has mentioned it either but a cheap router would save you tons of work and be much quicker for clearing out that dead wood .Also that spatula you use for applying filler is pretty unfriendly, there are rubber spatulas for applying fine fillers that are much more useful for large and small areas also excellent for curves . Hope my comment is helpful to you. Keep up the good work and videos.

Great job, to make sure you don't go too deep when chiseling use them the other way up so the angled edge is moving along the wood, the angle gives you loads of control. Keep up the good work!

I'm going to be a fortune teller and predict that you will be building your own boat in the future. Can't say when, but it will happen. It's frustrating when some previous owner does something not quite right and you have to deal with it.

I love festool, worth the money. Great resale value also. If you purchased one new, used it for the job, then sell second hand, I doubt you'd lose much more than buying a cheap tool and struggling with it.

Don't know if this will help - your work skills are getting more professional by the day! When I have worked on items that are a bit waterlogged, I pour methylated spirits (wood alcohol or brandspiritus in Dutch) into the area. Meths mixes extremely well with water - its specific gravity is almost the same. On a dry day it will evaporate rapidly, taking the water with it.

Hey Mark! Great stuff! I'd try to remove those screws if at all possible because down the road... 🙄 Also, (off topic)have you considered using a "lever" type of engine mount for your engines? Use a 6'/8' long plank with a bracket for the engine on one end and the other end u-bolted to a pipe to allow movement so you can pull the engine out of the water or lower it with a rope. I saw this mechanism used on another Wharram. Imagine half of a teeter-totter/see-saw but longer. Good luck and it's coming along!
