At first, it sounded like a small animal under the car. Then it sounded like a spinning rubber chicken. The PTU failed before 146,000 miles.
The replacement PTU says to replace the fluid every 10,000 miles. Ford says never. This is what happens when you follow the manufacturer's recommendations and never change the fluid. Lifetime lubrication or lifetime fluid only means that you'll get past the end of the warranty period.

I would have grind that washer on one side of that motor mount bolt, just to clear the drain plug. You are a brave man to tackle that job in your driveway.

Thank you for this. In January, 2022 I bought a nearly pristine 2016 Ford Flex AWD SEL, 106,000 miles on it. Runs well (I've now put about 2500 on it). Am lucky to have a competent mechanic three miles away and they agree the vehicle is in good shape (but they alerted me to the dreaded buried-in-the-engine water pump issue, which has no record of a problem but I monitor it and in 2023 I'll likely have it replaced as a preventative measure. What brought me to your excellent/detailed video was learning only a few weeks ago (thank you internet, KZfaq and highly competent KZfaq video makers) of the whole Ford PTU "issue". As with my still functioning water pump, I've not experienced the few telltale signs of the PTU problem. But last week I raised the Flex up on jack stands in the garage, removed the PTU's fill plug and found the same black sludge on the plug's end. This Monday, August 1, my mechanic will see what fluid remains in it, will suck it out, pump new in and I'll be o.k. for another 30k miles (at least that's my hope since I've experienced no signs of the PTU failing yet). Your video is the best I've found of someone successfully removing/replacing this unit in their driveway; offers someone like me the detailed insight into exactly how that thing can be removed (not that I'd ever be attempting it I hope). And bending the rules by bending that bracket 1/2 inch is golden. Thanks again!

Thanks for the compliments! It's so tight in there, I'd be surprised if they could fit a tube down past the gears to suck the fluid out. It's almost easier to tip the car on its side and drain it that way. If the fluid is black when drained, then you'll probably want to change it again in like 500 miles. In terms of Water pump....Use Top Oil(NO CHEAP STUFF) and Change that Anti freeze every 30K.......I assume 3.5L 6cyl!!!!!! If your car is warmed up and the heater is set to hot in fall and winter but starts running cool out vents sometimes while on hot setting and then hot the next time.......check your water pump!!!!! I know thermostat....but I promise a sign water pump is going. Also always watch your temp gauge so you know where normal operating range is when car is at TEMP.......when pump starts to go that temp gauge will go out of normal range fast......Probably Known info but those are definite signs to watch for letting you know water pump is going and coolant is getting in your oil and you have no clue it is happening!!!!!! First signs of heat in car feeling cool to touch at the vent when on hot setting and engine temp at operating temp(YOU DID NOT JUST START THE CAR it is warmed up) get to your mechanic!!!!!!! It might save your engine!!!!(FORD3.5L).

Just drill and tap a drain hole in the PTU. Fill it up with new fluid and cross your fingers to see if it holds up

Depending on the clearance you have. You can do the fluid change service. I've done it 3 times in my 2017 Explorer (180,000), so far so good. I believe if you keep that fluid clean you shouldn't have a problem with the PTU. Unfortunately I had to do my water pump last year ($1,700)

Doing this exact repair this weekend and your video has already saved me three or four times. Every step has been an exercise in frustration, but probably the worst was that cross-piece on the engine mount with a pint of lock-tite on it. My cordless impact wrench didn't have enough power to zip it out, so I had to sit there for ten minutes muscling on a ratchet. I'm just at the part where I take out the PTU now...

Forgot to tell you that exactly the same bearing was missing. Turned to beautiful sparkles that contrasted nicely against the thick black gear oil.

@@jtandrews3 Things got way worse! Somehow the bracket holding the intermediate shaft bearing broke! that let the axle migrate in and out, and wobble around some while I was driving. That in turn tore up the brand new axle seal on the PTU. Every time I would turn or park the car with the wheels turned, a ton of transmission fluid would gush out. I had to tear down everything on the passenger side a second time, replace the seal (very un-fun, and $50 for the seal at dealership) and put it all back together, not to mention the $50 worth of transmission fluid that is scattered all over the highways of California...

Was it a replacement unit, or did you replace the seal on the factory unit? Did operating it with play cause any further damage? Rumor has it that the missing bearing is just a bushing. That in combination with the claim of lifetime fluid seems like planned failure. Not cool, Ford.

thank you for verifying my thought that it's worth the $1k i'm going to pay a shop today to remove my old PTU and put the new one in for me. you have a lot more guts, and tools, than i do!!!!

I have a 2015 Ford Edge AWD with only 65k miles on it that is leaking from the PTU now. I must admit you did a great job. However, this is more than I have the patience to tackle. Not to mention, I'd need to buy some new tools. Mine unfortunately is going in for the repair.

That drain plug and bolt issue is something that would happen to me. Being able to do that task without removing the catalytic converter was pretty cool because many others removed it

That looks like a real 'character building' job to do, doubly so on the driveway. I've just changed the PTU oil on my Ford Edge (Kuga in the UK) at 45k miles to try head off this problem. I don't want to be doing this job !

A few months ago. My wife's stopped by with their 2010 Taurus. Said it was making weird noises. I had start it. Told him to shut it down. Checked oil level. No oil. Rod knocking bad. Told the needs rebuilt or used engine. With a heavy hearth. They eventually got home. After 4 months. They gathered funds and found a used motor. A week later they hauled it to my shade tree shop. Got the motor unloaded and onto a mobile platform. A few days later I started on the engine swap. Engine removal. 2.5 hours. Install 2.5 hours. Then the tedious task of getting things reinstalled. Another 2 days of oil. Fluids and final checks. The engine comes to life. A test drive is next. That's when loud noises emits. It's coming underneath my feet. I tell the customer. And let her know where and cost. After about 3 weeks. The new PTU arrived with the car. 2 hours and pulled and new PTU installed. I took the old one apart. There bits of metal. Metal particles in the oil and it's dark. Good decision. Test drive. More noises. But not as loud. I go to the Midas for my suspecion that's a CV or axle bearing. Midas says all is ok. Hmmm??? Muster up my bank card and order CV axle and wheel bearing assembly. One week later parts arrive. I pull the cv axle. CV axle seems ok? Nope. Carrier bearing is mounted backwards and wrong size. I pull the old CV axle apart. Everything is ok?? I had already pull the wheel bearing unit. I reinstall original CV axle and new wheel bearing assembly. Test drive. It's now super quite. At last. I call the customer and they finally pick it up. I tell the customer. There are some final minor issues that need to be addressed immediately.

How'd it turn out? It helps having an extra hand for doing the sucking (if you don't have a drain plug) and filling.

@@bktodc turned out good. Took me 2 weekends by myself. It's a lot of work. Get the car jacked up high so you have the extra room. I did it with jacks. Took both front tires off. Once you get the tire, brakes, hub, etc out of the way you unbolt the cv shaft get that out of the way. Undo the motor mount bolts and ratchet strap bottom of motor forward. Pull exhaust down from the mounts, undo drive shaft. 4 bolts. Then take the cat off. That's 4 nuts. Unplug 02 sensor and shimmy it down. Then start taking the rest of the bolts out of the ptu and mount. Gonna have to shimmy that down too. Pretty heavy. I replaced it with a dorman from Amazon. Got about 5,000 miles on it so far. So far so good. Filled it with 70w 140 If I remember. Good luck 🤞

I'm going to be following in your footsteps and installing a Dorman into my '08 Taurus X soon- it's not screaming (yet) but it gets harsh shifts sometimes and is clearly leaking like mad and failing to hold oil. Hoping it holds until I can burn the midnight oil a few days straight...

@@bktodcSort-of: The Dorman unit I ordered arrived defective (it cast/milled with an enormous lip on the main body that blocked it from mounting properly) so I had to order a replacement. The replacement I ordered was from a different company and also arrived defective, but the defect was the factory-installed gasket so I cracked it open and redid the gasket before installing. Now it's working nicely. The unit I put it, like the Dorman, has a heat shield and drain plug.

15:27 Tip on filling the PTU: Get a piece of vinyl tubing and cut the nozzle the gear oil pouch comes with so that the tubing can just fit through it. Then, feed the tubing most of the way through the nozzle. Take some electrical tape and wrap it few times around the side that's inside the nozzle, then pull it snug. The electrical tape will serve both as a sealer and a holder so the tube does not slip off.

I just converted my daughters Ford edge from all-wheel-drive to front wheel drive. I eliminated the rear differential, rear half-shafts & main driveshaft. All because the rear differential failed @ 138k miles & I still owe money on the car. I did it all in my driveway in 30° wind & snow here in Pennsylvania. Mostly while laying on the ground. It was no fun. Took me three days working a couple of hours per day. I feel for you brother. The struggle is real as they say 😂

You could have ground one side of the washer on the bolt to get it past the drain plug !

Awesome job John, Actually my Ford Edge 2014 AWD SEL running 120k Miles, Recently the Mechanical noticed that there is a bit of a leak from PTU and when we checked it smelled burnt oil even though the color is still crimson to brown. H advises replacing the PTU itself. Another friend advises me to change the PTU oil only. Please I need your suggestion asap

Gear oil smells like sulfur from the time it's new to when you change it. It smells burnt naturally. I would just change the fluid. If the fluid comes out black with metal in it, then yes, change the PTU.

Nice job of removal of the PTU without the removal of the cat My want to look back at the wheel hub nut u tightened under the load of the weight of the car wheel bearing damage will occur Tightened the nut before lowered onto the wheel CHEERS

Hey I think you did a great job and was just wondering how that gear oil worked out for cause I noticed it was not the fluid it calls for so wondering if you used it on purpose or just didn't realize cause I have to do this same job today...please let me know if it worked or did you end up changing the fluid...that pouch contains the limited slip modifier and I'm pretty sure it calls for the 75w140 without the modifier

Good eye! The Dorman PTO unit I installed recommended the following lubricant: Grade = 75W-140; spec = WSL-M2C192-A; API service= GL-5 / SAE J2360. I used what 75W-140 I could find at the local big store with the initials "WM". The car has been running fine with no PTO noise. The friction modifier should have no adverse effects since it makes the surface more slippery. Thanks for info...my wife has 2013 edge and ptu burned up a few days ago even with me changing fluid every 10000 but it did last till 188,000 so I'm not to to Madd actually went longer than expected...I know the flex is much bigger so maybe that's why you left the cat cause I didn't drop the sub frame but the cat had to go...even with the cat out was very tight removal and put back but I got it in just haven't tested it yet...got ptu in and brackets then a huge storm rolled I'm so gonna finish tomorrow...keep posting like the content

The first unit leaked from the rear seal from day one. I had to replace it under warranty. The second unit had no issues at the 500 mile fluid change. It's been a couple thousand miles since then. No sounds coming from it.

How has the Dorman unit worked out for you and how often do you change the fluid? I have a 2013 Flex Limited and need to change the PTU. I'm tossed between the AT4Z-7251-G (non-tow), the DA8Z-7251-C (w/tow package), or the Dorman. The DA8Z-7251-C has a drain plug and some cooling fins. I'm wondering if it should be a drop-in for a Flex w/o tow pkg or if the fins will somehow hang up on something going in ?

The Dorman unit in the video leaked out the rear output shaft. We could smell gear oil and at the 500 mile fluid change, I saw where the leak was and decided it needed to come out because replacement seals weren't available. I sent it back under warranty. The replacement Dorman unit has been good so far. I did the 500 mile fluid change as recommended. The Flex hasn't hit the 10k mile mark yet. Dorman recommends changing the fluid every 10k miles.

Just opened mine was making some noise but just under a dead stop or when the transmission downshifted. I see no bearing in the middle either but not to much debrie, that makes me question if the middke ine should have a bearing or not and is just a tight fit. At this point im not sure if I should change the ptu or just clean it and out some fresh fluid on it. It would ve great to see a new unit pulled apart to compare.

There really is supposed to be a bearing in the middle. At this point, it would be best to replace the PTU so you don't have to do it again.

I believe the idler doesn't have a bearing but it does have some bushing type thing that fits into the recess. This is according to Fordtechmakuloco

Seems dumb to ask but what does a 2 wheel drive 2016 explorer limited have i have no idea, is it just a font differential

The 2016 Ford Explorer 2WD model is front-wheel drive. Only the 4WD models had the PTU. Adding the PTU means that the front right CV axle on 4WD is different from the front-wheel drive models (FWD). The front differential is built into the transaxle (combination of transmission and differential assembly). But most people just call them transmissions. So just remember to keep up on the transmission fluid changes at least every two years.

Mine looked just as bad at 125k. I removed it cleaned it up had a drain plug welded to the lowest part of the ptu removed the vent cap attached a hose where the vent cap used to be. ran hose to firewall now i can drain from bottom . and fill from the top i can add 16 ounces vs the 14 that is listed as capacity. 3k miles later i have changed fluid once no leaking due to extra fluid. PS there was no bearing or race missing in your ptu that's the way they are designed

I have a 2013 Ford Explorer with 180k miles. Seems like I am long overdue for a replacement PTU. I have never changed the oil. You are a great mechanic, I would have you to replace mine. I live in Gwinnette County, Loganville Ga. You definitely know your job. What is the part# for a PTU with a drain and fill plug?

@@gibsonbuilds4841 I decided to trade it in. With 180k miles I thought it necessary to do so. Cost to replace PTU would run about 4k + replacing all four tires which was due.

Yeah, it was tight. If you have a wrench just the right size, it can be done.

You definitely don’t live in the rust belt. Just getting to the cv axle removal was a bit of a chore, a lot of crustys. I’m on my first of many union breaks in this job. On a side note I’ve been hearing a lot of really good things about red line light weight shockproof gear oil.

Is that the new AT4Z-7251-G that makes the PTO serviceable because instead of just a fill plug it has a drain plug as well???????

It was a Dorman unit. But it did have a drain plug. Dorman recommends changing the fluid every 10k miles. Quite different from Ford saying "don't even worry about checking it". We now see that was bad advice.

No problems so far. Well, other than the first unit leaked out the rear output shaft right away. I think it might have been a customer return and I was unlucky enough to get it.

This is way I have my PTU fluid changed every 25000 miles on all cars that have them. Cost is the gear oil and $100 at my local shop.

Need a special low profile Allen wrench to change the rear diff fluid. Before I can change the rear diff fluid, I need to go saw the end shorter on one of my single Allen wrenches.

La transmisión tiene líquido de transmisión automática. La unidad de transferencia de potencia (PTU) tiene aceite para engranajes 85W140. Traducción por google.

Para mí, la marca no es importante. Yo uso aceite de motor sintético. Lo importante es hacer los cambios de líquido con más frecuencia de lo que recomienda el fabricante. Los intervalos recomendados por el fabricante suelen ser demasiado largos.

Yeah, I had to uninstall it because it was leaking out the rear output seal. I sent it back under warranty and installed a replacement unit that has been fine.

Thats why you don't buy ANYTHING Dorman. Next time, just separate the ball joint, not control arm, brakes, etc. Speaking of control arm, you tighten it when the weight of the vehicle is on the ground. Otherwise you'll wear out the bushing.

You're absolutely correct that you tighten the control arm bushings when the weight of the vehicle is on the ground. I had a brain cramp and did it the wrong way in the video. I guess that happens when this isn't your full-time job. The reason I didn't remove the lower ball joint instead can be seen at 0:55 where you should be able to see that the only way to loosen the nut with the CV shaft installed is with an open end wrench. Otherwise, I'm totally with you on that. With Dorman, the way I see it is it's kind of hit and miss. So guess what kind of PTU I bought for my MKS? I got a no-brand Amazon special with the Dorman part number 600-234XD! We'll see how it goes with the 500 mile fluid change in a couple weeks. Hoping for the best!

@@jtandrews3 I just ordered a Ford one. For the amount of work, I'd like OEM, dont want to do it again. Though this is a heck of a lot easier than the water pump and steering rack I did last year. Does the Flex not have an air scoop like the Explorers? I've been changing the oil in the PTU every oil change since 100,000kms when it first burped oil sludge out the vent. Drilled and tapped a drain plug. Just hit 170,000kms, my air scoop got plugged with ice and snow, it over heated and punched a hole in the case. The way I look at it, I got an extra 70,000kms out of it by servicing it.

Hi I hate to bother you but you're one of the very few mechanics who actually respond back to questions which I think is awesome. My question is can you recognize this noise coming from my Ford Edge. I know a little bit about cars from my dad because he didn't want mechanics taking advantage of me since I'm a girl but I only know the basics and I've done my own brakes and struts Etc and this video I'm showing you I showed down at the Ford dealership I tried asking some technicians and there was no consensus opinion. One said my calipers another said my CV and one even guessed my PTU. At first, it sounded like a rear driveline u-joint about to fail. But then I thought if a mechanic inspected it, they should have found it right away. If someone already looked and couldn't find it, check for a broken flex plate.

@John Andrews well the mechanics who look at it they didn't look at it personally because I'd have to tow it to them and I didn't want to do that if it if it was a transmission problem. So they were basing it on the video alone. But what you're suggesting is that something I can look at myself or does something have to be taken apart like the transmission to get to the flexplate. I'm just guessing that's where that's at. But I really appreciate you responding so quickly😊

First thing I would do is park it on level ground, chock the front wheels (important), release the parking brake, and jack up one rear tire. Jiggle it forward and backward and have someone see if they can see a loose u-joint. With it in park, it will only rotate a few degrees. With that kind of noise, it should be pretty visible what the bad component is. If everything checks out ok, then you can check for a broken flex plate by removing the inspection cover. This is probably not the problem though. Keep us posted on what you find!
