Carl Sommer shares about the amazing accuracy of electrical discharge machining. Wire EDM can cut with accuracies of +/-.0001". Sommer demonstrates what .0001" is and how heat affects tolerances, and then how accurate wire EDM can machine parts.
Electrical Discharge Machining has revolutionized machining. Things that were once impossible to machine are now being done with EDM. Sommer, president of the largest EDM job shop in North America, has co-authored with his son Steve, a mechanical engineer, Complete EDM Handbook. The handbook is free at their website.

That last snowflake-demo - it just gave me that happy feeling inside. It's amazing something can be machined so precise and symmetric.

This is soo cool. Learned about this in the Thermal Expansion and Thermodynamics unit in my physics class. Saw the snow flake in a "The Most Satisfying Video in the Wold" video and I just had to find the source.

What I find fascinating here is the perfect symmetry of the demonstration snowflake piece. With a rotation of 60 degrees the two parts were still in very close tolerance. Would have been of some benefit to heat the large square piece and to cool the snowflake to demonstrate the larger air gap between the pieces. Conversely one may place a heated bolt or metal part on the center of the snowflake and then it would expand inside the receiving square block to such an extent that it would be locked in place. Only other comment is that the metric system is in general usage in the world and for some reason United States is still in the dark ages here. Regardless most measurment devices are fully functional in metric.

that would be because the manufacturing method isn't exactly cheap, nor is that thick block of tool steel.

I have one question... is the snow flake cut out of one section of steel and the hole out of another or did you cut the snow flake out of the same hunk it's sliding into? I don't know anything about edm.. so I don't know how you have to set up or cut.

The second he said they wanted the holes within .0005" of each other I knew that whoever asked for that didn't understand what they were asking for, given the functionality and shape of the part. This video wouldn't be complete without the old school tool maker lecturing the engineer/designer on tolerances. Engineers/designers need to understand what there part is doing, how it's made, and what it costs before they start throwing around +/-.0005" on everything.

Honest evaluation of the time on an EDM machine that could be spend doing other things is in the hundreds to thousands so I don't think you really want to buy one.
