While touring outback Queensland, I sheared a rear bolt on my alternator. Rather than travel a few hours back to town, I remove and replace the sheared bolt with an Easy Out bolt extractor.

I was also taught by my grandfather that if you put a Nut on the bolt, after cutting it off to length that when you remove the nut it makes it much easier to get the nut back on as it clears the thread and burrs left from the cutting process.

You need to develop psycho control over the flies and get them to do the work. All jokes aside, that was a good and lucky fix. At first it looked to me like you were drilling the broken bolt off centre, I was thinking you should use a punch on that first...but it came out just fine. I then realised, behind the scenes, you probably did use a punch to centre mark it and my perspective lead me astray with being off-centre. Love your adventures and love this series too. Thanks.

A punch would be the correct way to do it, but no, don't carry one. It did go a little off at first but once I increased the drill bit sizes it didn't appear to matter.

Haha I wish I knew. They come in waves some years, others they aren't so bad. Also can depend how much livestock are in the region and the availability of water nearby. Always carry a fly hood.

I'm a youngin', plus it's not something everyone carries in their kit. Greasy hands are harder to clean in the bush without running hot water. Gloves make the wash up quicker and saves water.

Sorry to disagree. This is almost certainly a fatigue failure which is governed by the fluctuating stresses. Putting in a high tensile bolt doesn't affect this although it may affect the point at which the damaged bolt fails. To improve the fatigue life you need to ensure there are no stress raisers i.e. make sure that there's only a plain shank at the critical plane rather than a threaded portion. The better solution would be to drill the holes out and go up a bolt size, if there's sufficient metal to allow you to do this. This would almost certainly cure the problem.

Seeing I've had the car 14 years and it's not the original bolt, but one I installed the year earlier, I still think it's the bolt and not an inherent issue with the alternator mounting design. No issues since the repair.
