As you have new unit there Scott it might be interesting just to test resistances between your new & old reed switches. If the old ones are way off a couple of replacement switches could mean you end up with a 'like new' spare pcb. Good job mate 👍

Coming to this somewhat late in the day… I’m in the UK with a private water supply (shallow well, approx 7m deep) and have the same style of pressure switch on my well pump. I’ve found the pressure switches never last more than approximately 18 months - initially the internal brass plunger starts sticking with a build up of crap; removal & reverse flushing gives a short term solution. However, I believe the tolerances on the plunger don’t take kindly to suspended solids in the water & eventually due to scratches etc it becomes more unreliable resulting in the pump continuing to run when the switch has reached its cut-out pressure. Result? Extremely hot pump, once resulted in pump/motor seizing & requiring replacement (ouch£££ !!!). I’ve discovered that a short term fix in the over-run scenario is a sharp tap/hit on the bellows end of the switch can sometimes give a day or so of correct running… It’s gratifying to not hand over obscene amounts of money to the local water utility but, my god, private supplies can be a serious pain in the behind when they’re playing up!!!

These pump controller work upon flow. They sense water flow, so a leak will trigger the pump to be on, like a pipe being open. Fix the leak first, then you can verify if the controller is actually fautly.

It’s common to power a relay coil through a led. The coil limits the current and if the coil goes open the led won’t light. Seen this arrangement on lots of industrial controls boards

Interesting repair, Scott. Is it my imagination or did the reed switch located on the back of the board operate differently between the two units. On the old board the switch was open and closed when the magnet was close - on the new board the switch was closed and opened when the magnet was close. At least I think that's what I saw!

does the relay switch the mains after the cap or before? like the look of "pomsCad" :-) if the diaphragm has a leak the pump will not switch off, as the pressure will be equal on both sides so it won’t be pushed in when there is pressure in the pipes.

If you have a leak after the pump controller then it will not shut off.

Am I seeing this right? Is the reed switch on top NO in the old unit and NC in the new unit? I found that holding a powerful magnet too close to a reed contact can damage it. I am not sure what happens. Demagnetisation? Reverse magnetizing?

Reed switches can be damaged by using too strong of a magnet. You must be careful when testing with strong magnets. I have damaged ones by not being careful.

So the orientation of the read switches seems a good idea, as the way they work is affected by that, maybe a poor assembly at manufacture has caused the problem, try orientating them before replacing with new?? did the Tsunami affect you at all??

I cannot understand how this rubbish is still being sold. I made up one with an arduino uno, pressure transmitter and relays. It can monitor itself and self protect for overrun or under-run. It has a watchdog timer for software fault. Easy and cheap to repair and doesn't cost much.

3 years old is shit! Your pump running hot will damage your bearings and impeller mate and therefore make the pump redundant, due to the labour cost of repair. That was interesting you took the effort to RE the controller, in my experiences the windings fail or the relay goes open circuit. Not the reed switches. They should fault out when a pressure point can't be reached, maybe something got clogged on your old gurl is my thinking.
