TIG Welding Thick to Thin Aluminum is a difficult weld to make, especially if you dont know the aluminum welding tricks that go along with it. When you weld Thick to thin aluminum you want to set you Everlast machine for the thick aluminum piece. If you set the machine for the thin aluminum you will fail to penetrate the thicker aluminum and won't have a sound weld. Now for the Aluminum welding technique. You need to focus the AC arc on the thick aluminum and let the puddle wash into the thin aluminum without burning through. Your torch angle is also very important.

Noob here. This is the first I've heard of cup size to influence arc width. Will keep it in mind and try it. Like your vids Mark.

Thank's Mark, I have a job at work at the moment where I'm welding 3" cubes to 2"x2"x1/8" angle, I pre-heat the blocks and welder set at 270 Amps, and I'm still struggling to keep enough heat in the cubes. Oh and i'm using a Lincoln Electric 375 Precision Tig, which has only 50 hertz.

Thank you Mark, I used your advice/techniques (with my 210 EXT and pulse) a bit differently, but they really made a difference: I'm practicing with 18 gauge AL coupons and specifically a lap joint. I was having trouble with the leading edge being very sensitive to melting back before I could fill that step / lap joint. So, I heard your comment on focusing the angle of the arc on the base metal AND I went to a #4 cup (with 1/16 W) to narrow the arc also per your advice. I was always using 1/16 W , but was using a #5 or 6 gas lens and cup. Those two changes really made a noticeable difference as I don't have to "shovel in" the filler. Thanks again Mark.

One of the most difficult part of welding aluminum for sure. Biggest mistake is not enough practice time with scrap metal. Last thing anyone wants to do is "practice" on a not easily obtainable part or something one off! So yes Sir thank you for pointing this important part out. Practice makes almost perfect LMAO!

Check out around 40 seconds into the video, you can see the stamping on the side of the filler rod to use as sort of a gage to see how much he adds. From my experience and watching that clip, maybe 1/16" /shrug. good luck!

Mark your expertise is above reproach however, the amp settings you are using in all of your videos are way above what the Lightning 275 Power Settings recommend. Please advise.

I had a mechanical engineer ask me this one time! There is technically a way for them to stick together but I wouldn't trust it structurally.

Simplest option would be to braze them or if your well resourced friction spin weld

I still have issues trying to weld perforated .050" steel to 1/8" in the same T config as you showed. I must need LOTS more practice! Last weekend I punted and switch to silicon bronze filler... Life's not easy when you're a wuss...

Was the hardest for me too. Try to keep the tungsten as close to the corner of the joint as possible with a small cup. And the torch angle is key. Drop filler right in front of torch angle. So the puddle doesn’t hit your tungsten. Thats how i got a decent bead on aluminum and steel.
