FIXED! KLR650 only runs on choke and dies when throttle applied.

I fired up my 2001 Kawasaki KLR 650 to do some last minute checks before selling it to a friend of mine. I found that it only ran on choke and would cut out when I applied the throttle. My suspicion was that the idle (pilot) jet was plugged. Watch as I check and clean the pilot jet in the carburetor and test run the bike afterwards.

my son's 2008 KLR was doing the same thing. You're right; pulled off the carb, and the pilot jet was blocked. Bit o' wire and cleared. Super helpful and very appreciated.

You sir, are a credit to cycling! My 2006 is doing exactly this. Getting ready for a longer adventure, I decided to run the tank completely dry on reserve. When it died (on the freeway, naturally) I added 1 gallon. It was spitting gas out the overflow on crank, and I had to nurse it all the way home. Must have shook loose some crud. Like your fuel filter as well.

Gen 1 KLRs are notorious for pilot jets getting clogged I replaced my stock pilot jet in my 03 when installed a Pro Circuit slip on. I wet up 2 sizes over stock. Adjust the pilot fuel screw accordingly. End of issue Bike runs smoother with better throttle response. Does not seem to have affected my overall fuel mileage. Also replaced the stock air filter with a K&N filter at that time. That was seven years ago.

I know from doing extensive jetting on a TM40 carb for a DR650 that technically the idle circuit is a combination of the pilot jet and the idle mixture screw. So, yes, you can get a larger pilot jet and not open the idle mixture screw as much. It's not purely that simple, as the larger pilot jet does have more of an effect on the engine backfiring when decelerating with a closed throttle, but what you talk about is correct.

Same thing happened to my 2018. I gave the carb bowl a few taps with the plastic handle of a screwdriver and drained the bowl. Problem solved without taking anything apart. I've learned that KLR's are apparently prone to junk in the jets after sitting for a week or so. I'm installing an inline fuel filter now.

One other helpful note. When I change my oil and filter or ince a month which ever comes first I use the proper amount of Lucas fuel system cleaner in a full tank . I also never put unbranded gas in anything I own. KLRs do not require high test fuel but it isnt a bad idea to run a portion thru it now and then. High test fuels have more cleansing additives. But they run fine on 87 octane

I've got a Ducati 98, and it's been sitting for a few years, had this problem too. I'm not confident removing the carburetor though but thank you so very much for solving this issue.

The 99 to 01 are the best klrs in my opinion, I believe the new styles of the klr these days have gone to far with the body dressings and new designs.

Pilot jet for sure...throw em away! new ones available for not much cash....use enough curse words putting carb back on...good job on getting rid of factory choke! I always use ethenol free fuel...it it worth the extra money

Great video, just what I was looking for. Just got my new to me klx650c running today but it’d doing the exact same thing. Fuel was over a year old. I’ll have to pull the carb and have a look

Mine does the exact same thing, runs on choke, stalls when throttle applied. I've rebuilt with new parts and cleaned the carb a million times. I am so sick of this carb. It's clinically clean inside after I've been through it a million times on and off the bike. Every video I watch says idle jet, idle jet, idle jet... and I've cleaned the idle jet out and the pilot jet, no change ever. I've even tried to buy a whole new carb and they sent me something completely wrong, a two barreled carb when mine is one barrel.

I'm about to dive into my carb (same as the one here, it's a '99) and will learn more when I get it apart, but I will say that simply cleaning the jet is only a limited part of it. Make sure you have familiarity with the entire circuit and spray cleaner through all the passages to make sure they are clear. Just cleaning or even replacing the jet is no guarantee the circuit is also clean and clear. Be careful of what cleaner you use, I use QD electric cleaner. Some carb cleaners will absolutely eat rubber in less than a second.

@@peedee4065 Yeah, there are half a dozen different passage ways... be sure you get the accelerator pump passages cleaned out all the way into the carb... that's the tinest jet of all... from the accelerator pump into the carb. I cleaned mine all out clinically clean by soaking it in solvent, got it running fine, and then with a few days it was all clogged up again just sitting, even with a fuel filter on it and the whole thing clinically clean inside. I'm fed up with F'n carbs. After you've taken the same one on and off 50 times, cleaned it all out each time, only to put it on and change next to nothing... yeah... st000pld tech.

@@choppergirl I worked on my carb today and learned a lot. Btw only the Harley CV40's are using accelerator pumps. Your issue seems more basic than the typical clogged pilot jet. If the bike won't run without the choke that should be even easier to diagnose than not being able to open the throttle. You can get those symptoms with an air leak downstream of the carb. Typically air leaks make your bike idle a little higher, but at the same time they do make the condition lean (hence sometimes an inability to run without the choke). So, without knowing the history of what bike you have and what mods you've done, I would say first make sure your valve clearances are correct as tight/leaking valves can totally influence a bike's ability to idle. Secondly would be to check for air leaks. If you're able to idle the bike with the choke on just spray anything, it could even be water in a spray bottle, between the carb and the head. If there's an air leak whatever you spray will get sucked in through the leak and affect the idle. Again, these are two checks that are aside from anything carburetor related. As an aside, concerning my carb the air cut-off diaphragm was disintegrating. The pilot circuit gets its bleed or atomization air from the air jet in the mouth of the carb AND from the air chamber under the slide, which then has a passage way down into the air cut chamber, and under normal conditions then goes past the plunger down to the pilot jet. Because my air cut-off diaphragm was disintegrating bits of it were being fed down into the pilot atomization area. I've cleaned the carb and made a workaround for the diaphragm and will have it back on the bike tomorrow to test. The workaround is that my carb came with an MCP jet kit, which comes with a rubber plug to disable the air cut. As such the air cut-off diaphragm is then disabled and useless, so I literally cut it off the plunger. Because its outer circumference sealed the chamber I installed an o-ring in its place. And btw this is why soaking a carb in solvent isn't a final guarantee, you need to verify with an aerosol spray with its little straw that particular passages are able to flow and are not blocked. Not only will this be instructional for you but it just simply verifies that the passages are indeed free of gunk. And btw what do you mean when you say "with a few days it was all clogged up again just sitting, even with a fuel filter on it and the whole thing clinically clean inside." It's either clean, or it's clogged, so.... If it was clogged, you opened it and verified clogged passages, again? Or you assumed from the performance that the passages were clogged?

@@peedee4065 No mods, it's a 1985 Honda Rebel CMX250. I'd buy a whole new carb and replace it, but it's an early single barrel carb and they are unobtainium as they switched in later models to dual carbs. Not the only Honda carb bike I own, but I've had more problems with the carb on this bike than anything else ever. I even went blind for 5 years getting carb spray back in my eyes from futzing with it, and had to finally get surgery on both eyes to see again. So it's truly the carb from h377. I'd push the whole thing off a cliff, but it's the first decent bike I ever owned and got me back into motorcycling.

is the gas tank metal ? even if the tank is plastic was it sitting with gas in the tank for a long time without adding an additive like Stabil ? or are you buying that crappy tire gas again ?

Had the same problem on Kawaski 500 turned out to be cracked battery post. Turning throttle causing vibration and break on post separating killing motor. Just another possible cause. Rod

Very cool. I had a friend's Harley that was intermittently running erratic and simultaneously had an abs light issue (and in worst cases the electrics would die). During the test ride it became clear to me the light popped on and off going over bumps in the road. A closer look revealed the negative lead to the battery had a terminal that was cracked completely through. Because of the layout of the cable and battery the lead was simply kept in close contact, but under enough of a bump it would separate, momentarily.

Great video thanks! Bike sat for 2 years and wouldn’t start… I thoroughly cleaned out the carburetter and pilot jet and etc. but when put back together my bike fired up, but for some reason the idle tech moves very minimal from 50 to 100 RPM randomly. Any idea what could be? Clean the pilot jet again?

If your using gas with ethanol that may be your problem. I never use it in lawn mowers, weed eaters or motorcycles.

Have the same problem with a 45cc mopad motor but my carb is clean as a fn whistle, i give more than half throttle and bam bogs down fast and stops is this a cdi bix issue.

My Honda Rebel 250 is doing this, but man I’ve cleaned the carb four times now using all kinds of methods like (dip chem, carb spray, copper wire, air compressor, new carb kit, light testing method) and still dying when throttle is given slowly and doesn’t die when throttle is given fast like pumping it. Also dies when shift to gears even after kickstand switch is bypassed by cutting wires. I’m so confused please help

@@vagishgpatil3013 Yes mine has been solved. It was a simple noob mistake. You know how the main jet screw has two pieces that comes out after opening the carb and unscrewing the main jet? We’ll, the little piece that goes in first before you screw back the main jet (in the same hole) looks like it can go either way but in fact there is one end that’s supposed to be fading down. Thanks nice I flipped mine it fixed my issue. Note: the end with a curved-in shape is the end that meets the bottom of the jet once inserted to create better contact.

I did this and I didn’t know about not tightening the Pilot jet down all the way. I loosened it up a bit now I have fuel pour out the vent hose. Any tips on how to figure out how loose or tight the Pilot needs to be screwed it at?

Does the pilot jet have an adjustment or does it always go all the way in? I know a mixture screw can be adjusted but need help with my pilot jet and air jet 🥺😭

Pilot jet screws all the way in tight. Pilot screw is adjusted out aprox 1 1/2 turns
