How to Fabricate FRONT Tube Steel Fender Flares / Jeep XJ

It's time to swap out the winter tires and I decided to fit some 35's to my 1999 2.5TD Jeep Cherokee XJ on a 6.5" lift. I have already done some minimal trimming back when I ran 32's so I hoped that I didn't have to do much more to get them to fit.
The front however needed quite a lot of work to clear them and get them to function correctly and new fenders were required.
Before buying some new flares I decided to give fabricating Bushwacker Style Tube Steel Fender Flares a go. In this video I take you through the process of how I made the fenders.

35x12.50r15 BFG KM3's with 15x8 3.75" backspacing (-19 offset).
Lift Front - RC 4.5" Coils and N2 Shocks (2" Coil Spacer).
Front Shock Bar Pin Eliminator.
Dana 30 High Pinion with Artec Industries Lower Control Arm Mounts with modified upper mount and modified Track Bar mount.
Front RC Control Arm Drop Bracket.
Ruff Stuff Short Arm Single Himes.

Great stuff, my Misses didin’t let me buy an older SUV, so we went for a newer vitara. Gradually I’m preparing it for light off road work, it holds up pretty good in mud and loose terrain. Hill descending is absolutely no problem. I did have a lot of trouble finding an all terrain tire that would fit, the wheel case just isn’t deep enough. So if you put in too big of a tire, you’ll start eating up the inside. I ended up with 16 inch steel rims with some yokohamas geolanders on them. It works very well for the trips I intend to make. But after all, I’d rather be welding and bolting on a real jeep! Nice work, truly a rig to be proud of!

I've been restoring that for almost two years..... Stripped it, sanded it and replaced and refurbished almost everything on it. BUT IT JUST WONT END! Its almost over though, drives like a dream now, I just have to put on new bumpers and finish the chrome.

My job at work is mainly older cars and restoration/renovation work. I'm not knowledgeable or fast enough to work like the other guys. I'm not too bad on XJs though lol. I learnt when I bought a Jeep Liberty 10+ years ago. It kind of went hand in hand with the wilderness skills in terms of being able to maintain your own vehicle. Always enjoy your content! These are very close to what I want to make for Project Bumble Jeep. But I don't want to cut my fenders or quarter panels. I'm only about 11 minutes into this video, so if you answer my question later on, no reply is necessary. I plan to use nut serts to attach my flat flares when I do them. Also hoping to make mine out of aluminum Did you do nut serts or did you just do thru holes with nuts on the back side? God bless and stay well.

I just finished all 4 steel flares for mine. Instead of using round supports that go from the fenders to the outside round tubing I use two each 1 and 1/2 inch flat bar. One on each end just befor the flares curve. Plenty strong too. Nothing for mud to collect to and clean looking.

Thanks for the advice. I'm an armature so its always appreciated. They are holding up great, especially with the plastic liner on the inside. Just takes all the rock impacts without sand blasting the paint off.

Awesome videos. Are you still running the plastic fender liners? And if so, are they the pre 97 model? I have a 98 and I’m using your videos, bleepin Jeep, and trail recon videos for my ideas.

I modified the original fender liner and extended it so it covers the underneath of the metal fender. In the next video I show this and pain the fender so it may make more sense. The inner liners are the 97+ model. Thanks for watching!

They certainly aren't sadly! lol. I'm a contractor so I record my hours and clock off when I finish work but my boss is an extremely nice guy and he seems happy to let us all use the shop provided we pay for the resources we use which suits me great.

Hey thanks for watching. No I didn't have to do anything like that, just an import inspection and normal inspection after that. I showed them the modifications and they were quite happy with it all. Their only real concern was weight and some changes had to be made to bring it safely under the GVM.

Thanks, the idea was a combined flare and slider. Not really, they weigh 3.5kg each, the rear ones are 8.3kg each. In total its around 24kg. Total weight is 2001kg on the scale as it is on 35s with all the mods and frame stifferners. Its not too bad with 335kg till gvm. My main concern is the tire carrier, rear bumper and spare tire wich totals almost 150kg, could be much lighter by 40kg. I guess its all a juggling act. Thanks for watching

I wish you many good trips and great memories to be made with this beast when you take it out camping. One thing I didn’t get, why would you prefer the nylon winch.? Easier and quicker to handle? They had a deal on for the winch I wanted but it was considerably cheaper with cable so I bought it with a voice in the back of my head that one day I would replace it. Thanks for watching and for the comments on the jeep. Its come a long way and hopefully now I can just refine a few things and take some weight off bad designs. Are you after an XJ? Hopefully you find a nice one and its all good from there!

@@WorkshoptoWilderness hey! I just bought an XJ 1997 last week, 205.000km. I live in Skåne with my wife and kid and I needed something a little more heavy duty for the rare cold days here. I Also love hiking with my dogs In the woods and I take allot of Forrest roads to get me a little deeper on some hiking trails. My 2wd Volvo V70 would only get me so far. I picked it up last Wednesday and I gotta say I’m over the moon. Your channel has given me much inspiration and convinced me this car is the way to go. Mine is blue, it’s the 4,0 gas version and it has had the up country package I think. It has the full and part time 4wd. I’m running the stock wheels she came with. 17 inch rims with 27 inch tire height total. I’m already trying to plan out some upgrades but I’m not that experienced with vehicles. So I’m thinking a garage check up for the brakes, transmission fluid, diff gear fluids, oil change, coolant fluid change, air filters and stuff like that. My biggest concern is rust at the moment. I see some flaking on the axles and also some bubbling happening on the rear brakes. I liked the raptr liner you used on your video. I’m also looking at a lift kit. But that would mean some other gears and perhaps transfer case lowering. I gotta say I really love it stock. I’ll start out slow and check where she can take me. When we run Into trail stoppers I’ll consider some bigger wheels etc. Keep it up with content. 👏👏👏 cheers, kas.

Hey Mike, I ‘ve seen lots of videos (not all of them) and always wondered what job you did in Sweden … Am I correct to assume that you work for a Bosch Garage ? If so, was it hard to find a job in Sweden and did you first found a house, or first found a job ? We are thinking of moving to Sweden as well and the ‘job search’ is basically what is putting everything off …

Hey Tom. I'm self employed and the bosch garage is one of them. I also do graphic design, leather work and I earn a bit from both my youtube channels. I do a lot of different things to make a living. Taxes are pretty high here and it's not an easy country to be self employed in, but I have a bit of a passion to make my company work so I press on working different jobs to inject cash into my own business. Its not a difficult country to get a job in up here in the North of you have a trade. If you can operate heavy machinery like an excavator or mechanical work, electrical work, plumbing or something then there will always be people ready to offer an opportunity even if your Swedish isn't great. The main thing is where you live. A small town like mine dosnt have many jobs but the houses are dirt cheap. We bought our house for about 10k outright.

What gauge steel did you use?

The pipe is 23mm OD with a 3mm wall. The sheet steel is 2mm. In imperial I am unsure of what this equates to but it gives you some idea of what i'm working with. Thanks for watching.

Its around 30 mpg in this vehicle. Fully loaded near GVM its usually 28 mpg. Its a diesel. Thanks for watching.
