A few tips for anyone about to attempt this - 1) use masking/painters tape around your cutting area so that the legs of your jigsaw don't scratch the paintwork of your van as you go round 2) Sounds obvious but get the correct jigsaw blade, one that cuts metal and can make the tight curves (fatter blades won't have room to turn in the curves) or your jigsaw (not bandsaw :p) will jump all over the place 3) As Greg said, put the trim around the window on before you install the window itself, if you have 2 metal skins, you can pull them together with clamps using a block of wood between the clamp and the metal to prevent leaving a clamp mark making it easier to fit the rubber trim 4) Don't be stingy on the bonding agent/sealant, you don't want leaks later on, take your time when applying and keep the beading consistent, if one area has a nice thick line and then there's a bit of a thinner drop, water will make it's way through, add a second line if you're concerned and finally 5) The inside of the door itself will have a template for you to cut to (should be able to make the shape out when you look at the internal side of the door) this will give you a very accurate template to cut to, from the inside drill several pilot holes around the corners and a couple along the straight edges, go to the outside of your van and with a marker pen and ruler, join up the pilot holes, joining the straight lines with the ruler then with your marker, follow the pilot holes around the curves to give you a guide line to cut with - Good Luck!

I know this is much too late for your van but for others watching this, With that type of window you should really cut the hole to the inner structure so you have a double skin all around. The pros fit the rubber trim first then put a 1" tall twin peaked bead of mastic on the outside and push window on till it touches the trim. I found the trim they supply is not wide enough so ordered one that spanned both skins.

Good idea cutting to the visible area, I just followed the conventional panel area on mine. The Sevel vans don't rust, the bits I cut out have been outside at the back of my garage for 2 years and not rusted

When you put the glue on you have to do a continuous flow so there is no gaps for water to get through. It's difficult though as the sealant is tough to get out.

Just got a medium Ford Transit and I want to fit in a window however I do not know if I should do the insulation first or after. I can see in the last window you put you had the insulation installed. Good job! All I'm wondering is why you put the sealant on the accelerator/van, and not on the window? Wouldn't the sealant start to cure on the underside before you get the window on, thus risking cracking and an uneven seal?

From experience its better to fit the rubber seal around the cut edge before fitting the window...

They sent me some clear "Prep M" stuff to apply before the main adhesive without those pompadou sticks, says to use the supplied cloth - is that right?

How did u fix your s , Now I went around the other edge with tec 7 and that's sealed it up ok . Is this what you did. And is that ok to do

Hi I note that the other window you fitted had insulation etc installed before you did the window. I've inherited a van which has a fake window above the Sink ie glass bonded onto the van so it looks like a window. The van is lined, carpeted and finished but I want to retro fit a window there for light and vent. Is it possible to cut and fit a window without gutting the van?

How big is the opening for the window?

Here's a link to a guy doing a sprinter van, i've watched a few of his videos and hes seems really knowledgable, i'm not trying to infer you aren't but just small things that he does seems he's done this many times. Also the sealant sikaflex that he uses I can vouch for, we used to use it in the boating industry, i've seen timber sikaflexed to ply and it would split the ply sooner than allow the timber to pull away from the ply.
