Very nice video. Did you try to do the hat part without the overlapping circle on the top and find out that the darts were hard to line up? I am worried that the seam will be obvious from that overlap.

The actual hat itself holds up really well, as long as you don't sit on it or something. The weak point would be the paint you use to cover the hat, if you are changing the style and bending it in different shapes, the paint will start to crack a bit. I experimented with mixing my paint in a 50/50 ratio with mod podgy-which dries a bit flexible, and that seemed to work quite well, just needed more coats of paint for coverage.

Hi Chris! Do you do any prep to the foam before painting? Do you use any kind of sealant after painting?

Hi Chad, Sometimes I do, sometimes I don't. If you want you can go over the foam with a heat gun before you glue it together to seal the foam, but this releases fumes from the foam so I recommend you do it outside. Basically you are going to need to give the foam 3 good coats of something, so sometimes I do the first coat with ModPodge, and the next two with paint, Or sometimes just three of paint. Whatever is cheaper and easier. If your project is just painted, then it doesn't need a top coat, but if you have added a metallic paste finish, then I recommend using any clear water based sealer. Hope that helps.

Sometimes you use hot glue and sometimes contact adhesive, does it matter which? Are you using high-temp hot glue? Will low temp work? I can't believe with all the stuff I've made I never thought of using craft foam!! It's SO much cheaper than leather and metal! keep these videos coming!

I used to use contact cement, but since moving from Australia to Canada, I can't find one I like, not to mention I can't just go outside and not breathe the fumes. I actually now really like using hot glue, as long as I have a silicone baking sheet to use with it. One great thing is, if I make a mistake, I can heat up that section with a hairdryer and the glue will soften and I can pull it apart. I would say if you were making them professionally, contact cement is going to be stronger, but I am really surprised how well hot glue works. Can you believe I don't actually know if my glue gun is high or low heat- I bought it at a thrift store when I moved to canada. I think low melt works well enough. I actually plug my glue gun into a dimmer switch so I can adjust the heat to where I like it- just a little higher that what the glue melts at. I don't want it too hot or I have to hold the pieces longer for it to cool down. O.K., that was quite a ramble, hope it helps!

hey chris Im planning to make this hat with real leather instead of foam and sowing them together instead of glue. do you think that that will work withi this pattern?

I will say a cautious yes... I haven't tried it, and I think it will depend a bit on what kind of leather you use, how well it keeps it's shape. I'd say foam is closest in properties to vegetable tanned leather rather than the soft leather you'd find say on a couch or leather jacket.

No, you don't need to print all the pages. The reason there are so many in the PDF is because there are 6 different sizes included. Just print the pages you need.

I just use EVA craft foam for the 2mm foam, it is a reasonably high density.

What software do you use to create these patters? I have been looking for something that can convert 3d images into a flat pattern for a while.

I actually draft the patterns by hand, I don't start with a 3D model. Have you tried Pepakura? The thing is, I find computers don't necessarily understand where you are going to want your seams and how different materials can be manipulated. Have you tried Pepakura?

That is impressive, I have tried starting by hand, or even winging it through trial and error, but I struggle to imagine a 3d image in 2d parts. Especially curves. I shall have a look at Pepakura, Thanks for the response :)

Hmmm, I am trying to remember- I think I used two different colours- probably burnt sienna and burnt umber, but I can't totally say for sure without trying to replicate it. I wouldn't have mixed the colours together, but done one coat of one colour and another coat of the other colour.

You know what, I think on the second coat with the different colour, I also used a paper towel to kind of take some colour away creating a bit of texture.

It really depends on how complicated it is, but on average to get a prototype I am happy with, it would take a couple of days to get one size drawn out with pen and paper. After that I need to digitize the pattern and then create all the other sizes. I then make each size pattern out of foam to make sure that they are all going to work, as scaling a pattern isn't always straight forward. So, by the time I finish a pattern, I have made the project a dozen or so times and it has probably taken about a month.
