Good job man. A lot people skip over the drill and end up chasing the crack and make it worse. Taking an extra minute can save you so much time.

Why not? Oh it has to be pretty to effective? You must have not been around many welders. I've seen beautiful welds just POP like a pimple on just a simple drop test. He's got plenty of heat in the weld boardering just a fuzz to much and he's got a good amount of filler rod to fill the 1/16 wide hole he made. That weld may not look pretty but as long as it wasn't to much heat to weaken the base material it won't crack again.

No way man! I did line clearance trimming for awhile but I've always been turning wrenches on the side. Get a used Lincoln and don't tell boss man. You'll be welding on chippers for days

After being a TIG welder for just over 30 yrs (graduated welding school in '91) keep working on those beads. Thats pretty uneven, even for a repair. When you get good your repair will make the original factory welds look like crap. Not being a dick. Looks like a perfectly good repair. Im just saying that visual appeal on a damn good weld is just the topper on the xake for your customer

This is fact. Beautiful welds don't guarantee an actual good weld. Lots of people in the comments don't understand that. This is a good weld. It just isn't pretty. I'll take effective over pretty. Effective is the primary task of a weld. To hold two pieces of material together. Everything else is bonus.

@@garygsp3 Ugly welds CAN be good, but I'd rather see consistency - because that means consistent material properties and even heating. Consistency tells me that the welder is diligent AND skilled. And consistency usually results in beautiful welds. Even on a job as big as a steel yacht, where you're welding half-inch-thick stainless steel sheetmetal.

Grind first to find the end of the crack, then drill. The crack could be below the surface.

Isn't that why he goes a little further? Plus, once he grinds he can always drill the hole further down if he chooses. I'm just a carpenter though,but I have the ability to do basically anything I see someone do. Not bragging,just letting people know I am not somebody who just watches videos all day and doesn't work with my hands.

I'm certified in MIG and TIG. Aluminum MIG welding is tough to dial in but once you get the splatter down it sounds like frying bacon 😮. Quite satisfying weld.

Anyone I've seen do aluminum has tigged it because you have way more control of the wire being fed since you feed it manually All I can think about is you going to hit some thin ass aluminum with a gun and it just blasts right through

Drill bits usually pull the shavings out. Definitely gonna be a little in there but id assume you'd take it to a radiator shop afterwards to have the intercooler cleaned regardless

If its on a side with inlet or outlet, just dump them out. If it's got them both on the other side, it's too late, and they belong in there now.

I recently got trained in Crack repair. Ao the drill hole thing is an old timer ideal before metallurgy progressed. We've found that drilling doesn't stop a Crack. It slows a Crack. The Crack has to complete the radius with micro cracks before it can continue. AWS says grind 3" out past the ends of the Crack. Or 50% the length if it's shorter then 3". The grain structure of a Crack going around a drill hole was honestly crazy to see because I always did the same thing. But it's true it doesn't stop cracks it just slows it's progression. And the Crack has to be completely ground out.

I worked at DANA for a while and we friction welded the aluminum driveshafts for the Super Duty trucks. Pretty cool process idk if many other companies even do friction welding. But we welded aluminum weights on them to balance them and if u didn’t weld it just right they would blow up (like a Call of duty flashbang) in ur face lol

No drill method: You can use your TIG Torch and pedal, with just low enough amps to find the end of the crack. The low amps will pull the crack line open (ball the edges) and you will see when you get past the crack. Works on most metals, except brass.

Looks good to me! One honest question. Are you worried about particles from the grinding process entering the intercooler and causing a blockage? Did you pressure test and/or flush it after? Honest questions. I'm curious about the process!

When I do repairs I kept the idea that the part cracked and failed for a reason. Fix the crack and reinforce the area if possible. This will reduce the probability of reoccurrance. The drilling holes at the end of crack is a good practice. However, is usually used by drilling of the holes then placing and welding a cover plate over the top, and welding the plate, not the crack. If filled with weld the holes make little difference, if any, when welded properly. Its still good practice though to prevent the crack from extending from the expansion and contraction caused by the heat.

Nice, but you don’t need to drill on those. Just grind out past the crack, because it is caused by overpressure. It’s the weld on the inside that is rough that causes issue, but it’s basically a header tank that is too thin.

When drilling into and grinding on a radiator do you guys flush it afterwards to make sure there arnt any chips inside or is that something thats on the customer? Just curious since I would think its pretty crucial that those chips get cleaned out thoroughly but Im not a mechanic.

Get yourself some cryobits from PartsMaster, they're burrs for a die grinder designed specifically for aluminum. They really take off some metal quickly and if you use wax with them they last a long time. I'm still using the original two I bought at 2010 and I have a third brand new one that I've never opened. They're expensive, about 80 bucks apiece, but they're worth the money

May I ask how much something like this would cost to repair? I’m in the exact same position, I laid down my 2004 Crf250R and cracked the radiator on one side. A new set is about 150$ from Honda. But also have a buddy who specializes in aluminum TIG.

If you wanted to do the job REALLY right, buy an surface scan eddy current machine. That’ll tell you EXACTLY where the crack stops, no guess work. As is is probably plenty fine, but that’s great way to charge more for a similar end result!

I have owned my multiprocess for 2 years and have never used the TIG feature, guess its a mix between the need for a new tank for 100% Argon and the undeniable fact that i suck at it. Really should just bite the bullet and get practicing.

If you key hole it you would not have to drill it aluminum wheels everyday that have cracks in them I have never stopped drill to crack in my life I've literally durr the area out that I am planning on welding I light up make sure to key holds at the end of it and run it from there
