I ported this engine for one of the best amateur tuners around and he offered it to me to make back into a trail sled. so I toss in some a good trail setup and track and we will see how it works on the trail!
in a previous life I had a huge following on the snowmobile forums as a regular guy bucking the system and giving out free clutching and tuning advice! helped a lot of snowmobilers enjoy there sleds a lot more without spending a lot of cash!
I had a lot of sleds brought to my place the furthest engines I did were from Alaska and new York. it was a blast to have guys bring there old indys over for work and get performance results out of clutching and gearing and beat there buddies who had bigger engines or pipe kits on similar sleds.

KZfaq threw this old video back up...enjoyed it again. Was so disheartened when Polaris stopped the 800 triples in 2003. I saw one destroy a 900 Cat...later on of course and on ice.

You make that track removal look so easy! I had doing them especially on my xcr 800. Mike gave me one of his helixes. The thing is running great.

I'm a ski doo (F chassis 670's mostly) fan but I've always wanted one of these. Definitely in my top 5. An old friend of mine had a 800 storm wedge and I'll never forget riding that for the 1st time..... Didn't know sleds like that existed at the time, that thing made me nauseous the first few times I pinned it haha. I was a teenager and still pretty new to sleds. What a beast. Nice sled and nice work, thanks for sharing that beauty.

First "big" sled I owned was a 97 mxz 670 back in high school, live in a very small town (pop. Maybe 1200 people) and rode it to school everyday i could, felt pretty cool being the only kid that could hold the skis up and spanking my buddies during lunch breaks. We raised some hell in that small town, they quit letting kids off campus for lunch after my class graduated......sorry kiddos 😁

Last couple yrs of Polaris triples. An XCR 800 is on my list. Next time I see ya in STC we'll have to talk sleds.

I use to drag race a 95 Mach 1 670 with stock twin pipes and in my opinion another sled that had an amazing motor. We use to win alot of $ with that sled

Thought the '99s had the Aggressive chassis? Maybe one and the same with different terms? At any rate, the '99 800 XCRs were the slowest model year 800 XCR sleds, as delivered from Polaris.....

The Polaris RXL also a very unique sound of their own also. Especially if you put a set aaen or SLP pipes on them. Love them old piston port engines.

If you set the sled on its side and swing the skid and track out 90 degrees from the sled the skid will come out 3 times easier. And getting back together. I read this in the owner’s manual. It works good.

No doubt and everyone likes to do it under the sled. While on its side good time to fuss with gearbox.... no mess.

@@plowmaster1206 Yea. Take the 2 bolts out of the side your rolling over to first. It made one of the worst jobs to an easiest one. Especially with studded track. I think I read it in Clymers repair manual. Waiting for snow when I was a kid I read the repair manual cover to cover😂😂

Yes and after a few of em in a row, changing a track is easily done in less than an hr. Last air polaris i did i had track out in 15 min. The most time consumption usually comes from one side of the skid bolts fighting the other. I get it in the air and spin em out to a few threads before i tip it over.

Holy sh!t you know a lot Jon. Wow. All I know is in 1974 we had to Artic Cat CheetahsThanks for the informative video sir. Back in the Seventies Polaris had a TXL series and a TXC series as I recall. They also came out with the first 3 cylinder sled. The Centurion I believe. 600 cc I think. Take Care

Bolens, Cat, Speedway, and several other now defunct brands had triples long before Polaris released the Centurion, some as long as 10 years before the Centurion was released. First big triples for retail sales, iirc, were the 793, and 650 Hirth. Bolens came out with German built proprietary triple, and so did Brutanza (Brut)/Scorpion.....

built one out of a 96 ultra big bore, port matching and knife edging and case match flow, flat slide mikuni's match line bored 1mm over, reed valve knife edging, welded crank ,.big bearing, triple ceramic pipes. Tison m 10 / 159 with rolled case big wheel, evo chain and case, wildwood brake and aluminum rotor, Instant acceleration has to be 200hp that hurts your elbows hanging on.

My boy bought a 250 Yamaha bike in a box 😏 he wanted to show me he could overhaul it 🤔 ... but sent it to a local guy to set it up .. guy told me he'd try ?.... that's like hand grenade in horseshoes isn't it LOL

Ha. Yeah so much has changed. 20.years ago you had a couple sled magazines that had dozens and dozens of aftermarket companies. 90% are gone now.

Even those XCR wedge design 440 liquids moved. Snowmobile makers forgot more weight needs more horsepower, more work, more gas, less fun

I found it much easier to remove and put the undercarriage in with the sled on it's side . Just had some fun putting the lower front suspension bolt in but by shimming the back of the suspension up with block it wasn't too bad . Then the back bolts weren't too bad either with the springs off and the back wheels loosened right off just the upper idlers would like to come off and the spacers .

I was always amazed at how fast the mechanics at The I-500 race could drop a suspension. They always laid the sled on their sides too.

I can do it both ways, on its side or flat using the hoist or lift, takes me about the same time and is similar job.

Omg! You have a neon green spring in that box that I've been trying to find out where those came from,I bought a xcr 10 years ago that had one of those and its completely wore out and I havnt found one that works like it did ,the wire was so big it didn't like fitting in the hole in the helix,you remember who made those? It was rough on buttons but fast with a 50 38

Who ever had before me also drilled holes in the secondary to change the tension kinda like how the helix is with diffrent holes,got the sled at whitestar auction it came from Indiana from slenker marine in New haven had dyno ports on it and the numbers 460 on the windshield and msdra stickers on it maybe some racers from back then remember the sled,I got it for 1400 had pipes on it so nobody was bidding on it lol

I just restored my 03 love these sleds, I'd encourage you to look more into knife edging, it doesn't do what you think it does, think more airplane wings instead.

Great video! I'm just up in northern WI, read some of your posts in the forums in the past too. Wondering if you have set up any 99s and if setup tends to be the same as the 2000 and up XCRs? I just got the old girl out and spent a good part of the day getting her up ang going/fixing past owner mistakes but it sure was fun taking the family for some blasts, they all said they couldn't breathe when I put the throttle down haha! Based off some things I have seen done to this machine by past owner/s I feel I will have to strip it entirely down and redo it eventually, ideally sooner than later. Allegedly had new wiseco pistons and one of the exhaust valves was installed upside down which isn't a great confidence builder in the engine work.

99 is a little heavier. for trail riding, I would set it up pretty much the same. if running against a radar or timing a system, you could probably use the same setup or maybe have to gear slightly differently?

Ok thanks, I imagined they should be close on setup and me being lighter than most guys I know helps me out in the weight department a bit at least. Here we usually just bomb around on the little machines in ravines and whatnot. I just plan to have this one for some friendly family drags and some adrenaline rushes a few times a year, won't see 100 miles a year on the xcr. My older brothers used to do some drags in the mid 90s running doos and cats successfully and we like to brand jab back and forth, they would say Polaris is synonymous with slow so it would be fun to give them a surprise haha.@@jonstevensmaplegrovefarms3754

186 Horsepower is what Don's old 02 made with stock pipes. That's just a ported 800 with cut heads and I think reeds.

That's a good number! He had a similar porting but he didn't work the triple boards as big as I do. I got along good with Don I like him it would have been neat to meet him 20 years sooner in life

The drive axle should be removed the opposite direction, no need to remove bearing from gearcase. Much easier to remove and reinstall rear skid with the sled on its side.

I don't think there's a really right or wrong way. When I use the Hoist or a sled lift on the rear skid I have zero labor involved and it's fast. When you have four Drive Wheels for me it's just a lot easier, faster to remove the bearing and drop the axle then go the other way grilled depending on the chassis if you have four Drive Wheels you might not have enough clearance to go the other way and get the shaft out of the chaincase

whos porting did you end up matching? i have an 800 xcr ported by tzr in new york and a prostock 1000 ported by iantomasi in ontario!

That's just importing that was used in my race sled so I thought well let's just bring it over to the trail sled. Surprise performance Engine on my race sled that I built but they sent a diagram for porting. A lot of companies ended up using that porting design for their race engines

There were guys around here about 20 years ago putting big motors out of jet skis into sleds 1100-1200cc in a sled built for 800.

I just have a brand new xcr motor ported all new internals, piped, bored carbs etc! What clutching do I need and gearing for 130 mph

Stock secondary with weights dialed in the rpm 24-37 might get you there 25-36 should get you there. If this is a trail track with trail studs i wouldn't worry about 130 its not going to happen. Track will hold you back. That speed is a chassis thing not hp. Your going to want to have that thing roll nice. On clean ice with engine idling you should be able to put your foot on the rear bumper and push it. Low windshield, tight clothes, tucked behind windshield, dish soap all over the rails, speed track set tight. Start making runs and fine tunning

Thanks for the great info Jon. I'm rebuilding my 1999 XCR800 right now. I'm going to follow your porting tips to the T. I have a question. I ordered porting templates online. They show opening up the triangle entering the boost port in the cylinder, So it's about twice as tall following the same 2 angles. Do you think that's a good idea?

The Indy chassis 680 with a single pipe was an awesome sleeper sled. Drop the heads .010", do just a little bit of cleanup on the case little bit of cleanup on the bottom of the cylinders and in the port openings, vforce Reeds, gearing more aggressive in the chaincase, are 12 silver blue hole three in the back maybe hold to, adjust the primary weights to dial in your RPMs and toss on a 1-inch hacksaw track and that's LED hooked and booked

That engine has a lot of torque curve to it. I think I ended up at 2138 or 2139 gearing somewhere right there. I rent 2538 for a lot of years on the trail and on the ice and had really good luck with it. But it's all in your setup. There is no magic gearing. You could take the same sled and with 2538 gearing and dominate your buddies in 500 ft. You take the clutching and jetting out of that sled and give it to a different guy and is clutching and jetting might not be able to compete against your buddies in 500 feet. 4 drags with the Buddies if they're going to have somebody standing at 600 some odd feet to be the finish line clutching gearing and jetting is meaningless if all you're doing is spinning bad at the start line. An XLT with ice picks in 500 feet would easily beat a poorly set up 800 xcr that is just spinning

Usually the opposite But it depends where you're starting. You need enough gear to reach your goal

What is that neon green spring i bought a xcr 800 at white star auction years ago has dyno ports on it and fast as hell but the secondary spring is tired out and its neon green and can't find one and the previous owner drilled holes in the clutch to change where the spring goes in kinda like the different holes in the helix but I was just wondering what the green spring is that sled was so dialed in when I got it had Indiana registration and msdra stickers on it and 460 on the windshield somebody raced it apparently

A lot of them old companies are out of business. It could be anybody's spring. You almost use a bathroom scale to get the compression rating and then an old bar or Beam scale torque wrench just see what the rotational twist is on it. I used to put together kits for people but if you go to hardcore sledder in the xcr section and tell him what you have for primary weights primary spring and a helix people can find you a good secondary spring. I personally think for trail riding the stock secondary was really good.

Have you run a timing wheel on these? How about matching the lower transfers to the piston windows? Wondering what the squish is and blowdown with those side exhaust ports.

When I did my 1000 I thought it was 135 intake and 200 exhaust on a timing wheel. 800xcr would be almost identical on intake, just little less on exhaust. Did I set squish at .047 ? I thought so. Would have to measure again. With the triple ports I marked the pistons to where they open up around the wrist pin, drew that line on the wall to make sure I don't get leaking

I wouldn't but others have with aftermarket cylinders. Would have to relieve heads then, exhaust would become little low without porting.

What should I do to my engine. It is bone stock. What would it cost to have it gone over...?? I am in New York. 3 hours from Tug Hill. Don't need 12 hours machining...

For a trail sled in the off season you can pull the engine down, open up everything on the bottom of cylinder and top of case a 1/16" basic dremel tool can do it, then set each cylinder on top of the case and look up to make sure case and cylinder perfectly match. If you know you always have good gas you can drop stock heads .010" Honestly for trail riding stock engine, 22/40 or 21/39 gearing works great for heavy trail tracks, 25/38 gearing works real good for big wide open trails and rivers. Stock clutching is really good for trail, Jet closer to the day, you dont need 440 mains for last week's-30 this week when it's +25 Suspension adjustments and track improvements are big, why have more engine hp if you digging trenches.

Instead of beating on the drive cogs to get the shaft out, why don't you unbolt the chain case? You don't have to remove it or unhook the coolant lines. just unbolt the caliper and lift it out!

Keep it! Stock pipe, hacksaw or ripsaw track, stock primary clutch, drop 1 tooth on top sprocket in chainsaw, 50-36 helix and silver blue polaris secondary spring start in hole 3, jet closer to temps.

I have a TZR hot trail ported xcr 800 with stock pipes. I have 2 sets of SLP pipes (one brand new, still in packaging) and want to use them but based on your suggestions, I just sticked it out with the stockers.

The stock pipes are just great pipes. Iran SLP pipes and could not get them to work. Was on the phone over and over and over again with them about that they won't pull the clutching that they should. I took off the muffler welding some individual silencers to the pipe and then they worked. They sucked gas big time but on the ice track they did go faster

Triple triple don't mean triple with triple pipes. It means triple with three individual cylinders.. A stock 650 Indy is a triple triple.

I had a 2000 xcr and had Doug Flannery do the machine work along with boring the carbs out to 41.5 mm and was running a set of htg lake race pipes we made 215 HP. Not too much got around the machine. It pulled like a freight train. I was running 116 in 660'.

The Thing is. POLARIS Didn't make the Engine.. So far better then the Domestic Twins. You can thank Fuji Heavy Industries. So it's the greatest Fuji Heavy Industries ever built for Polaris.

Looking at the 20 years of advancement made on the 800 twin, went from 135/140 hp to 155/160 hp and now with the 850s around 165/170 area think of an 800/900 triple with the same advancement in porting and pipe work, electronics. 190 hp stock would be a very real number?!

2000 800 xc triple 154HP 2020/2021 800-850 cleanfire engines are producing 170HP and I've witnessed on a dyno consistently making these numbers. The only thing these old triples offers nowadays man is weight and a great sound. That being said look how long it took thing to catch up to this late triple, imagine if triples were still being produced lol But when you claim this triple is the best snowmobile polaris ever made I strongly disagree with the technology that we have now my claim to polaris best snowmobile holds the Khaos and it does eat these old triples you can't argue facts and there is no comparison from ancient carburetor technology to the latest EFI system you gain quicker throttle response more power using less fuel that is the BEST SNOWMOBILE hands down 😎😎

I got to ride a 2019 and that is nice. When I got off of that new machine the old xcr was like that Hemi Cuda with no AC no power steering and a vinyl bench seat and making a small Loop on a Sunday Drive was nice but if you went down to the metro and drove in traffic and came home you were pretty tired. But somehow when that sled was new we put on hundreds of miles a day. You'll never see one make 210 horsepower with no Turbo. That old Fuji still gets it done!

@@jonstevensmaplegrovefarms3754 thats like comparing the old muscle cars that can't keep up to the new technology your sled will go stupid fast down a track but in 98 cat made a 1000cc that would eat these xcrs alive. If you twin pipe a twin cylinder short track you will pass these ancient relics. However if you put one of those old triple motors in a new chassis you will never see that sled again lol

Raced many t cats at the radar runs 20 years ago. Traded lots of win. It was fun. These new sleds are quick, the last couple years they are finding some top end. An indy 800 or dragon 800 stood no chance in 660 against a good xcr. Go for speed it got even better. Didnt make sense on paper the xcr should have lost by a mile. Old chassis were slippery, this new sled is the first one that might be able to go fast? Trail.stock xcr 800 is 112 mph in 1000 feet, same guy tunning these new sleds isnt there yet.

Had an xcr 800 in an IQR was fast justbdidnt know what I had young and dumb at the time lol I'm building a 780 mach z in a stripped lightweight RT 1000 chassis with Rotax Electric Reverse going to be great 👍

Your adorable man this sled will not do what the new sleds can do I'm sorry. You want to do something with that sled? Pull the motor get Brad at power addiction to make you a motor mount plate sell that garbage old 2000 chassis and bolt your engine in a 2010 or 2012 polaris late IQ chassis or early pro throw some electrons button your electrical up and I know for a fact because I've done it bolt on a reverse kit get ahold of NPP to make you custom exhaust and away you go that old chassis is nothing but old outdated heavy iron them big block and triple muscle motors belong in new a chassis

I love the fuji bottom end. So far have over 13 years of racing a 1000 top end kit on the ultra/xcr bottom end. Never let me down! Need to find time to get the angry dragon done for next winter.
