A hot-wire foam cutter is a tool used to cut polystyrene foam and similar types of materials. The device consists of a thin, taut metal wire, often made of nichrome, or stainless steel. which is heated via electrical resistance. I have used nichrome wire to make this foam cutter. I hope you like this video.

So glad I saw this great video. I always seem to have tons of foam from things I buy that have been packed with it. I use it for things like cutting out the shape of tools for in a tool box so the tool doesn't shake around. I always end up cutting the foam with a break off exacto type knife. It works very poorly but the worst of it, is that I'm covered in little bits of foam and it seems to get everywhere. And you can't just brush it off, it's like electrified to your clothes. But this tool is amazing. I guess if you want to cut out a shape on the inside, you can take the cutting wire off, make a hole in the foam, thread the wire through, reattach and start cutting your shape out. I thank this talented craftsman for sharing the construction of this handy tool. Thanks very much for sharing this.

I turned a hacksaw into a couch foam cutting knife, all to cut one very long 6 inch thick foam piece into 5 ( 2 foot x 2 foot 6 inch ) sections, to replace the foam within my 5 couch sections. Plus I cut the edges at a 45 degree angle 1 inch deep to give it a more of a rounded edge look. It all turned out quite well. The hot wire that replaced the hacksaw blade, was taken from an old dead hair dryer, and the power supply used was a very old power supply that I had that could pump out up to 2 Amps. It had Amp control potetiometers as well, so I just had to set the desired amperage, and leave it at that.

Love your creativity and inventiveness in design and the way you use your tools and materials. I was surprised you didn’t put any insulator between the wood and the metal pieces holding the thin wire. Were you not concerned about the wood heating up enough to burn the wood because the device wouldn’t be on long enough for enough of the heat of the wire to heat up the much bigger metal pieces around it?
