My favorite Adventure Time quote is routinely relevant to your projects. You often start things you don't really know how to do and, well "sucking at something is the first step to being kinda good at it!" You rarely "suck" but I know you get nervous about trying new stuff.

After doing A LOT of woodworking during the pandemic here is my answer to ''What is 1/8th of 7'''': Screw it I will switch to metric. When doing those weird divisions, metric is most often easier to deal with temporarily.

Also it’s 14 sixteenths of an inch in imperial(this is an actual measurement, not something I made up. Sixteenths of an inch is like the second one smaller than an inch)

A quick tip bob! When working with foams, Plasti Dip makes an awesome base coat before paint, and gives things a nice clean rubber-ish texture. Just make sure everything is sanded how you want before painting! Also, Bondo spot putty is a rigid fast-drying putty good for filling voids!

I'm also very confused as to how he ended up with "3/8 of an inch". Isn't "1/8 of 7 inches" simply "7/8 of an inch", or am I tripping here?

Alternate "fiberglassing" option: woodglue and canvas. Simply brush on the wood glue (thinned slightly) and then add strips of canvas and brush glue over the top. Squeegee out the air bubbles as usual. Sandable, flexible, no smell, and much much cheaper than fiberglass

Fascinating... I've coated foam with woodglue to prevent it from dissolving from spray paint (how'd that Super 77 not disintegrate the foam?), but I've never considered using it as a rigid alternative to fiberglass/resin. Have you done that before, what is your take on a durability comparison? Best wishes Master

@@wren7195 i made paper mache once using diluted wood glue and it was at least 3 or 4 times stronger than regular paper mache. Canvas and wood glue works well for crafty projects. Non structural 100%. Resin and fiberglass will always be stronger but for cosplay purposes, wood glue and canvas are a much cheaper way to go. More forgiving too

Cool Project! Quick tip for the handheld cutters, use metal straight edges and clamp them to the line(s) as a guide for the wire to run along (you can even make jigs to space them and run parallel really easy). In this case you would clamp a long ruler/aluminum profile along the two sides of the bevel for each of the 4 cuts and you can get super straight and smooth "cuts" and you can be rough with your speed and pressure as long the you push into the guides.

When working with fiberglass, I've found that coating the piece in resin first (as you mentioned) and then waiting until it gets a little tacky before laying the fiberglass sheets on top helps to keep it in place and squeeze air bubbles. Then you can flood it with more resin. Awesome project as always!

I make mini terrain for D&D out of the same foam you used here, in my experience, it is frustratingly hard to cut a smooth straight line with the hand held foam cutters. I use a Proxxon Hotwire Cutter most often. I know this was mostly an experiment, but if you want to get serious about it in the future, would strongly recommend something like the proxson. As for the coating, another option if someone doesn't want to get into the resin/fiberglass headache, is to make up a mod podge wash. BlackMagicCraft has a great recipe on his channel that works quite well, and is pretty durable.

Working with this, I found that a couple coats of cheap acyrlic paints will seal your from from the polyester resin from melting it. Great video, thank you

Wow, I've always resorted to 1:1 resins, they don't dissolve the foam either, but that polyester stuff sure is cheap and convenient despite the workarounds. How many coats do you usually apply? And with a brush not an airbrush? Best wishes Buckaroo San

In case you want to make something like this again, I'm pretty sure if you prime the foam before you put the fiberglass on it won't melt it.

I was thinking that as well, but wasn't sure as I haven't used this type of foam. But a paint layer would be a good barrier.

A tip for saturating your glass with your resin is to cut a piece of plastic big enough to envelop your glass once you fold it over. Add your resin to the glass and fold over the plastic, then you can spread the resin with a squeegee. Once its saturated remove it from your plastic and add it to your base material.

Fiberglass is one of those things that looks easy... gotta learn hands on! I used styrofoam/epoxy on my Batmobile project- learned a lot!

Bob, buddy, you made this fiberglass process so much harder than it needed to be. You can use mats or tape but measure and cut it to fit them use spray adhesive to apply it. After that sets up, then you brush resin on over it

Try applying the fiberglass to long/large areas with just a light tack spray of Super 77 to hold it in place. It will help you make the relief cuts for corners and edges. Wet the cloth out in-situ with a chip brush that you have trimmed and removed the loose hairs from. The small interior surfaces will still be difficult, but there will be less of the wet-handed epoxy maché action.

This looks good! Fake sword making tip from a seasoned vet: never work all the way down to your lines when making blade bevels (or any detail really), leave some space so you can work to it slowly and cleanly

The night before we went to a convention a couple of months ago my daughter decided she wanted to dress as Marceline. Thankfully I had some larger pieces of pink foam and in about 5 hours was able to make her an axe bass. I don't own a cutter like that, I used a bandsaw and a razer blade/sander to make the body and head. The neck was a piece of wood I cut down and then just 3d printed all the little guitar greebles. Turned out really well for a last min project!

For those of you saying metric is better... This isn't a metric vs imperial argument. If he took those measurements in cm, he'd still need to scale it to a reasonable size. I.e. If the sword on his phone is 6cm, he probably doesn't want a 6m sword, so he would still have to use fractions to reduce the size.

At no fault of yours, this video is giving me nightmares from when I first started my business and had to build 21 custom road-worthy cases for a client. I used this same foam for all the custom inserts, and super 77 adhesive to bond plastic layers to the plywood carcasses. It was so complex, unexpected and tight deadlines that I almost ran out of cash before my business could get off the ground. Thankfully I got it done, and changed my “full-service” creative company to “full-service” video production. 5 years later I’m rocking and rolling and only make stuff like this as a hobby.

For general knowledge, tooth thingie is the pommel. It can be used for securing the handle and cross-guard in place, depending on how the the sword is constructed, as well as an offset weight to adjust were the center of mass is located. IE, adjusting the sword's balance.

You could use simple Wood glue and newspaper with paper towel between 2 layer of paper : it si much cheaper and less toxic. Tour child can even do it and if you do enough layers it is very solid.

Hi, Lose fibers is not a good idea, I think you used a too heavy mat for this application, a lighter cloth would be way easier to drape on , also there's different type off weave patterns . Don't know what units they use in the US , but here in EU they are labeled gr/m² . 50 to 110 gr/m² would be sufficient for this application.

I recommend using metal rulers clamped along your two edges of your bevel. Then you can run the wire along them and you get a nice flat and straight bevel.

Part of the issues that you ran into was the style of hotwire cutter that you used. Don't get me wrong, the handheld ones are great for some things, but they are kind of the jigsaw of hotwire tools. Something like a Thermocut from Proxxon is more of a table saw of hotwire cutters

Grant Thompson designed and built a really nice hotwire foam cutter, that would make Jimmy happy... It might as well be a hotwire band saw, lol. Not really, but it's got the working table and an adjustable heat setting. Can also be AC or battery powered. I built one to make foam objects for lost-foam casting patterns for my home foundry, and it works incredibly well. "King of Random: hotwire foam cutter" here on KZfaq...

a farriers rasp is good for shaping that foam, and that foam is also good for a lost foam fasting process... if you wanted to cast it out of aluminum.

Easiest way is saturating the sheeting and dabbing it with a brush chum then sand and fill if required

A good trick for doing fiberglass is to lay down a coating of resin on top of some plastic, then lay down your fiberglass, then poor resin over the top and cover it with another piece of plastic. Then use something like a Bondo squeegee to work the resin into the fiberglass between the two sheets of plastic. This allows you to get the fiberglass totally wetted out and also saves on having to use too much resin by trying to drip it over the top of loose fiberglass. Then all you need to do is pull off the top sheet of plastic and you've got a bunch of pre-prepared sheets of soaked fiberglass you can start working onto the piece like paper mache.

With the fumes and dust on this scale you should have a respirator I use this stuff to make small terrain and wear a mask until I seal it with modpoge

When putting a hard surface to xps foam you can use black paint mixed with mod pog painted on

The secret to getting fiberglass cloth to lay correctly when you do this sort of project is to cut it with a rotary cutter so that it's only slightly oversized, apply elmer's white glue to the styrofoam with a chip brush, then gently lay the fiberglass cloth onto said elmer's glue starting at one end and working your way to the other in a pseudo rolling motion. After that, you pat it to get it to stay in place, and apply elmer's glue with a chip brush in spots where it's not staying where you want it. Let all that dry for 24 hours, THEN coat it with epoxy resin.

To use fiberglass resin on the pink foam, first cover the entire piece with adhesive backed foil tape and then you can use the cheaper stuff than epoxy.

Great project, only thing is you really should be wearing a respirator when cutting the foam with the hot kinfe and a mask when sanding it. Even if you are in a well ventilated area, your are still close enough to the foam to be inhaling things you really shouldn't be.

The most useful measuring device is the Eyeball-O-Meter 9000. And for the really small stuff you can use an eyecrometer... 😂😁😇

Another gotcha for fiberglas sheet - it really doesn't like laying flat over sharp corners. Better to add a small fillet, or do each facet separately (but then you don't get as much strength on the edge)

In my experience, doing many, small, patchwork style cloths, completely impregnating each with resin and then overlapping the next over the end of the previous one is the way to go. Trying to do BIG SHEETS is really dificult to get adhesion to odd surfaces, but my main experience is doing an iron man helmet years ago.
