I just bought lumber for about 10 more windows and the cost around $1800. The frames cost less than $20 in lumber, for the large windows they are 80"x80"x 1.125", so I cam get one frame out of a board that is less than $20. I priced up the pre-cut shutter blades from Rockler, for the length of louvers I needed, these would have cost $2800 alone. I have custom built shutters installed in my house in Dallas, these cost about $1000 per window, which was the main reason for doin these myself. When finished, I will have done 21 windows, with 16 of those having double shutters. My estimated total cost will be about $3300 in lumber, $3500 in woodworking machines and jigs, that I get to use forever and $1000 in hardware (hinges, pins, controls arms, etc..), Paint $400 about $8200. So $8200 divide by 29 actual shutters = $283 per shutter. without the tool investment $4700 divided by 29 = $163 per shutter in materials. The two machines, I bought for this project, were a ShopFox Moulder ($1500) and a Powermatic Mortiser ($1500). I've used the ShopFox to make about 200ln/ft of custom baseboard for a couple of friends. Hope that helps

When I ordered the blades for the moulder, I ordered a complimentary set that would cut a support bed for the second pass of the louver blades. I'm not quite sure where you want to use the pocket screws, on the shutter frame or the outside frame that goes on the wall. My outside frame is actually connected with pocket screws. I didn't think there was enough material to do a solid enough mortise. Thanks for your comments.

I did, I have the smaller Festool domino tool. I'm sure it would have worked, but I felt the mortise and tenon would be much stronger. I made the first mortise using a router bit and then decided to go with the mortise machine.

I too have the df500. I was thinking of getting bigger domino or new mortise machine. I have an old delta mortiser but it’s small and slow. Hmmmm??

When you buy the blade to cut the convex side of the blade, you also need a compliment blade to made the concise side for the bed. For this blade you can buy the cheapest steel as you'll only use it once or twice.
