Ive been grinding away at the front corner of my Mercedes W123, chasing the rust, but its not going well. In fact its pretty bad.

A key point on these old mercs is to get off ALL underseal to actually see what is there. They are coated with a thick layer so the rust is usually ten times worse than it looks like in the beginning. On this car I would have first removed all the seats, carpets etc to get access from inside, remove the insualtion mats etc, then clean the underside as good as possible, then scrape off all underseal with the help off a heat gun and a scrape. Then clean with white spirit, and then start to investigate the rusted areas. But a good thing about welding is that it's cheap, if you can do it yourself, it just takes a lot of time. These 123 Mercs are fantastic cars, anyone that can be saved have to be saved! Good luck with it!

Totally agree with you, get the lot off I say! Rubberized underseal hides a multitude of sins! On some cars it used to be applied at the factory 'INSTEAD' of primer or paint, directly to the metal which is fine at point of manufacture but years down the line when water creeps under it, it wreaks havoc.

I can see what you mean, but stripping off all underseal is a much bigger undertaking and not really possible (or at least practical) outside, putting the car under a cover at the end of each day etc, you really need a workshop. The thick German 80s underseal is very effective until breached, so if an area hasn't been breached then it can be better to leave it alone. It's very difficult to say what should be done without actually seeing the car in person, close up, but it is possible to successfully do local repairs if you are methodical and thorough. There is also an argument that by stripping everything, it's possible to make things worse as you may well be exposing mostly good and well protected metal to atmosphere and potentially making a lot of the car rust quicker than it would have done otherwise!

I can see the frustration of this whole thing. You've persevered a lot with this car more than most have with classics. We've all had to grit our teeth and get on with a small-job-turns-into-big-job at some point... but I fear with this bulkhead you'll find more of this. W123 do hide their rot well. I can't imagine how divided you are about the whole thing. Everything is saying it's too much move it on but then you've emotionally and financially become invested in this project and don't want to stop. Particuarly given your probably the only person who would ever have given that car any chance looking at how you first found it. All you can do is see what the professionals say and go from there. Don't feel down Matt your perseverance and determination is very infectious and very motivating to anyone with their own projects more than anything :) P.S the more I see you welding the more I feel I should invest in a welder and learn to weld. If I can match your standard I'll be happy with the long-term savings 😂🤣

I had a W202. It didn't look too bad. Until suddenly there was holes. The problem is that Mercedes uses a extreme amount of underseal and seam sealer, probably for sound proofing. But with age the seal dries out and cracks, and moisture gets trapped in the cracks. This would not be a problem on most cars as the underseal is pretty thin and will flake off, and the rust will be easily discovered. But on these cars the underseal is so thick it can rust under there for years and years, and it will not be found until the safety inspector pushes his screwdriver through. I replaced a spring pearch on my W202. On the surface it was a barely visible crack in the underseal, but when removed it was a 10x10 cm area completely rusted. If you see a crack, some bubbles or a hint of brown color, where will probably be lots and lots of rust underneat. It's a shame, because otherwise these old mercedeses are built like tanks.

For cutting through steel, I have a guilotine. I bought it when I needed to do welding on my 1984 Volvo 340DL. Good bit of kit.

I have a 230e w124 m102. I'm stuck. My mechanic already managed to get the three holes in fuel distributor to pump out fuel by merely cleanung the filters of the holes. But the car still won't start. Fuel injectors are new, accumulator fuel pump fuel filter are new. There is clearly spark. The timing has been corrected and coil and rotor are all working okay. The fuel pressure regulator is also working okay. We tried starting the car by rewiring the cold start valve and making a switch for it. It started but as soon as you let go of the modified cold start switch the engine dies. We arrived at the conclusion that the fuel injectors are not firing or spraying fuel. We tried a surplus distributor and still wouldn't start. The CO housing airflow meter and potentiometer were tested and are okay. The alternator has already been replaced before. I watched your video on rebuilding your distributor. After you rebuilt the distributor, your car still didn't start. How did you make your engine run again?

The rubber on the floor looks like the stuff Chris Fix was removing when stripping out his BMW. He used dry ice to remove it as when frozen it just chipped off in large chunks.

If dry ice works, than freeze spray would probably also work, and might be a little easier to use.

You can still obtain body parts like sills, jacking points for these old Mercs. Either from M-B or several German specialists, often at a fair price. Brake parts are probably still available directly from M-B. I just got myself a '98 C-class. This is the post face lift version that has plastic sills. After 23 years there is a lot of mud and rust behind them. I removed them, repaired the rust and converted it back to pre face lift. On these models the steel sills were not covered. All the parts, like small rubber strips and gromets, I could still purchase via my local M-B agent. At a very reasonable cost. Try to do that with, let's say. a Citroen (as own one of these too)...

When your done with the welding drown it in Fluid film. The underseal too. It gets old and catches the water in the cracks. My 230Te looked exactly the same in some areas. Please rescue it even if it is hard work. 👍👍👍👍👍

I used to work for MB (11Yrs) and i've driven countless 123's. They drive superbly. This car for me needed properly tearing down and a decision made based upon what you see. Biting at this car piecemeal for me is not the way to go. Based upon your circumstances but not withstanding your admirable passion for restoration i feel this is a bit of a pup. If i wanted a 123 i would of saved up and bought a minter it's one of those cars.

Unfortunately this is just a small percentage of the standard 123 rust. Very much the tip of the iceberg. You're just nibbling away at one small corner. There might be some useful repair panels available but they will be best fitted by removing a lot of currently good metal first. Inside, just run a sharp utility blade down from the top to the floor and peel it of a section at a time. I'm not going to say good luck as it just comes down to a sensible decision to either fix it or not. You laid out the options but if you weren't trying to create channel content I think a call to a classic MB breaker would be the best idea. Nice 123's are nice, nasty ones are not. Take the grinder back and get it changed. The faulty start/stop switch is a safety hazard. A big one!

Yikes. I think in the circumstances, seeking professional advice is probably a very good idea given where the rust is. It's a shame as your patching of the other 3 holes looked pretty good too

I use a heat gun or hair dryer to soften the undercoating and then a paint scraper to remove it. I comes off very easy when hot.

Mmm. This is what all home restorers dread to find. I sympathise. I hope things work out with this car and if I know our British cousins at all, its your never say die attitude that comes into play. Fingers crossed.

Mercedes went overboard with the bitumen impregnated felt on the interior. I would definitely consult an expert as to the viability of any repair work and if possible get it done by a professional if safety critical. Have fun with the brake pipe flaring, a lot easier than soldering on nipples that were used in days of yore. They did make it easier to disassemble when the fitting wouldn't undo easily, just heat it up to melt the solder and pull the pipe out to get a ring or socket on the fitting. Providing it had not been over tightened and the nipple became a compression fitting.

I have been where you are at. Ended up cutting out where accelerator pedal attaches to floor and discarding completely . Just the put a pad on the accelerator rod. I do not know if you have looked under the seat yet. That is where water congregates . The under seal Mercedes use is designed to keep road water out , but unfortunately it is the enemy from within with any interior leaks . The water just sits there until only the seal left. Looks good from underneath. Rust can also seep into the sills and Safety belt anchor points. So before you make any decision as to the future. Take the drivers and passenger seats out and inspect thoroughly.

That is the trouble with barn finds - they are better when they drive in than when they drive out! I know someone who has a Mk 2 Cortina in a dry barn that went in in 1980 after an MOT fail and the wings are now full of holes like lace curtains! Time may be a great healer but not for cars!

@@furiousdriving had to remove everything to do any welding, including sound deadening as the rot was in the same footwell area as your W123. Sadly, I had to sell the project later when all the welding was done as I ran out of money. :(

Oh the joys of chasing what you thought was just a little bit of surface rust. Owning a 1997 Mondeo I know that feeling very well! My welding gear was kept very busy last year. Your doing a grand job there, it's always good when your welding in an area that cannot be seen, means you can leave the full weld there without too much grinding back. Unlike when your working on parts of the body that are in plain sight and you have to grind it right back - always hoping you don't grind back just a little too far! Anyway, nice to see the old Merc getting some needed attention.

Been there, done it on a 1984 Euro 5-speed 300D. It seemed it had more rust than our USA 300D even though it was imported in 1984 and lived in our almost rust-free NC. I used my heat gun to melt the undercoating! I replaced it with dynamat sound proof sheets. I also recommend painting the NEW metal with POR15 or Miracle Paint which puts a ceramic coating preventing rust forever!

That rust looks terminal. Structure is compromised. Your welding is massively improving. I hope you had an extinguisher to hand. When I was an apprentice I had sat in many cars with a fire extinguisher, it's easy to set the cars on fire. Good luck Matt. I love this car.

Hi Matt, To be honest, whilst I admire your persistence, I think that the W123 is beyond reasonable repair without taking the car apart, soda blasting or dipping the entire body and see what's left. Maybe its time to find someone with a W123 that needs an engine/gearbox. You still need the brakes, steering, suspension. I think that you are very sensible taking advice from people that have done restorations before you throw more money & time at it

That rubberised gunk is prone to crack and let water in. It often hides some nasty rot. Yes, I've been there too. I discovered very little actual metal when I dug into my 280E. I hope your car is better.

Those flaring tools are an absolute nightmare, if you've got a friendly garage near you then i'd suggest planning your routes out and getting everything where it needs to be and then getting the garage to do the flares for you. Also, just do grinding disks hand tight and it'll save you a lot of faffing about Edit; That last bit is an easy repair, just taking the car to bits will be the main hassle of fixing that

Hey I had a car like this. A 1983 300d. Fun car to drive. I was attempting some rust repair just like this on mine, but it was just too much rust for me to justify saving it…was worse than this. I was also nervous welding on mine because the thing kept catching fire on the inside of the panels. The cavity wax seemed way more flammable than normal. Anyway, just in case your curious, I can tell you that a w123 cut up into 5 pieces fits inside the bed of a Ford F-350 perfectly. That’s what I ended up doing with mine to get it to the scrap yard.

I think that rust in the front structure is going to be repairable, but it's certainly not something to tackle if you're not confident about it. I think that is one to farm out to a specialist welder who really knows their stuff with W123s. Of course, that raises the question of cost, but you really can't put a price on safety. If it turns out to be not economically viable for you then there probably will be someone else who is able and prepared to take the project on...

Before you decide if you carry on, please do the Merc thing and remove ALL underseal/rust proofing. They tend to be A LOT worse than they appear. ..judging by what i've seen when people i know have tried to fix a W123. Best wishes. I hope it's worth fixing.

I believe that. But interestingly they were one the most rust free cars of the 70s and 80s. Compare it to an Alfasud or Mini.

I know other cars of the era rusted terribly. The rust was more obvious meaning you could see obvious rust holes everywhere. On a w123 they can appear very solid until you investigate. I do own a w123 estate so i know a little about this.

Well Matt, you won't be bored for a long time with the amount of welding required here. Get nitrosilvia to have a look and get some of the orange paint he uses to keep rust at bay after welding. Get a jigsaw to cut the steel sheet and a finger sander and life will be easier on you.

I know from bitter experience that these old Mercs hide terminal rust behind a curtain of factory applied underseal ! I gave up trying to repair one of these , which appeared to be in good condition , in the late '80's . So it was less than 8 years old ! 😨😨😨 "Abandon Ship !" "Abandon Ship!" As they say !

Blimey! Double edged sword I guess with old Mercs of this era, rather than just rotting away all over in plain sight as they were so well made they do it hidden by stealth. Makes you wonder just how many that appear on the surface to be fine have these nasty hidden surprises, would make me very wary of buying unseen at auction! I'm sure there will be a satisfactory outcome either way and good idea to speak to Mark C about it first. 👍

Matt - dry ice works well on old sound deadening and glue - it freezes it and then you can break it up with a hammer.

I don't know about the European models but on the US models that corner is always bad because the battery sits basically above all of that and usually makes alot of rust over the 40+ years of its life.

With anglegrinders, I always put the key in it´s place, hold it with left hand and wack the key tool against a table. It´s the impact that open´s things. :)

Always have at least a bucket of water on hand because grinding can and does start fires 🔥

That big area may need 3 patches …one inside,…then the large piece to join with inside….finally curved top piece……Matt get yourself a power file the kind that Pete C uses on his cortinas

Well done on getting stuck into it. I would look closer at the area you are welding however. The inner wing area which has corrosion is generally caused by blocked drain holes and rust behind that panel. I just done the repair on my W123, I had to cut the inner wing section away, repair all of the hidden rot behind it, then weld the top piece back on again. Make sure that there is sufficient drainage once you are finished to stop it happening again. Good luck!

@@furiousdriving potentially, but it all comes down to what you want from the car. I.e. a factory fresh example or just a nice useable example, I’m going for the latter with mine. I would be more than happy to send over photos of the rust repairs on mine if you need any help at all.

It begins to look as if some of the rust has resulted from moisture trickling down from above ... possibly from a hole concealed under the edge of the windscreen rubber seal ? Damp underneath carpets usually means trouble ....

James Wade is the answer to all your welding questions. I guess you have watched his Dotty or 2.4SD videos with his CAD design. Collaboration videos seems to be how many youtubers gain subscribers this could help you both out.

You will probably find that the water in the foot well isn't coming in where you are welding. More likely from knackered door seals or the plastic membrane behind the door card is a common one. Probably best to check the entire floor on all 4 sides for soggy sound proofing!

Yeah so checking out the main structure or try to before starting on a car might be an idea, the welding so far looks very good.

I feel gutted for you Matt. I've been in a similar situation twice before with a morris minor and nissan micra. In both cases I scrapped them and sold on for spares. I engagec brain over heart, as the welding work and expense outweighed the value of the car.

Soundtrack reminded me of the original Deus Ex game. Hate rust - you are a hero for sorting it Matt (I don't buy Fords for that reason any longer). That variable resistor may vary wiper intermittent timing?

Oww... Tragic, that amount of rust. I hope you can save it! I am so lucky with my 22 yo V70, ZERO rust! Lots of other niggles to keep me busy though.

To remove that tar like flooring, simply take off with an Oscillating saw, then use mineral spirits to easily wipe away to residue. you can do entire floor in about an hour.

Keep an eye on the suspension bits. That steering link sway bar looks pretty crusty and it’s a crucial section

Hi Matt.I'd like to suggest a heat gun and a metal spatula for removing the sound proofing.Try to assess the same area on the other side.If you get same findings,either strip the car and sell the parts and junk this car,or,get a car with a good chassi and use the stripped parts on it.I am sorry to say,but it seems that this girl is too sick to rivive.........

Looks like the sound deadening has accelerated the rust trapping water, surely the plastic wheel liner if maintained in one piece should have prevented stone chips, water and mud getting to the metal work.

Im not sure the brake flare tool youve got is very highly regarded. Its a bit of a faff from memory of watching friends use them. I bought one that is essentially a steel block and a stick and a funny shaped nut from amazon for £40. Its idiotproof! and makes perfect flares for me everytime, bonus is it works brilliantly when flaring on the car too.

Absolutely right. I bought the cheaper variety first and it was very difficult to get a decent flare, I spent about two hours making one simple brake line with numerous failed attempts. I gave up and ordered a decent Vigor tool, the same type you have, on Amazon... Perfect flares every time and brake pipes made in no time. Satisfying work.

Matt, yes I do admire your perseverance, your patience and enthusiasm....but....I think if I were you I would sell it and make some space for another project. Move on, make up lost time on the Rover in your garage.
