Polaris Sportsman 500 melting plastic proper repair

A lot of Polaris quad models have had problems with plastic melting due to poor design and heat management. They came up with a fix and now supply parts that work for most Sportsman 500 and 800s. This video shows in fair detail how to make the repair.

I have a 2006 sportsmen 500 that I bought last Feb. I tried everything just like you did. I am so glad I ran across your video. Thank you for a job well done. I will be ordering the parts very soon.

I have the same problem with my 07 polaris sports man 450. It would be nice if the exhaust pipe can be relocated in the bottom

The extra heat my be coming from air vent pipe under your seat generating additional heat to the heat shield. The vent pipe could be extended out to rear tail light like the 2015 scrambler 850 I own. I had the same issue and was caused by the vent tube for clutch leaking from the two piece pipe coming loose do to small narrow thin rubber boot with two pipe clamps that held it together and comes loose very easily and needs to be checked every ride! Come on Polaris! I hope you have figured this issue I have addressed.

Well it certainly did for me. I never bothered replacing the whole back fender plastic which would have included the plastic covering over the exhaust heatshield. I just left the aluminum heatshield continue to be exposed. I do believe it would have prevented more plastic melt, had I replaced the plastic, due to the fact that the heatshield is large and gave a large area to dissipate the heat. Also, when I replaced the seat, it never melted again either--so I believe it should work for anyone still having such a problem.

@@CorPro Thank you ... we have a 2005 model 500 cc ... looked the same as yours in the video so this may be the key for us ... very poor design on the part of Polaris. Hope you are doing well in Canada ... I am personally shocked by what Trudeau has been doing up there. Seems more like Fidel than Pierre ... hmmm

I had the same issue on my 2014 Sportsman 400 H.O. I looked under the right side of the bike and noticed a bunch of broken that heat shield material. While driving I noticed a weird ticking/clicking sound. I assume the issue is the broken heat shield material. Did this sound happen with yours too?

Good question. I’m not sure if they’re of the same generation. Any Polaris dealer could tell you if they are or not.

Nice video. I’m doing this mod to my Sportsman. It hasn’t melted yet, but does get hot. So i couldn’t tell from the picture you showed in the video, but did yours have the small heat shield on it that bolts to the two brackets on top of the upper pipe when it melted?

Thanks! Glad you enjoyed the video. The only thing that resembled a heat shield, before I did this fix, was thick type of tinfoil backing glued onto the back of the plastic piece that eventually melted off. At least as far as I can remember. I don't own the quad any more, but have kept this video up as it continues to be quite popular and helpful to folks.
