!*UPDATE*!
The patch has since failed, but I was able to plastic weld it with better results. I cut a piece of the housing that didn't serve a purpose, about a 1"x1" square and used that as a filler to build up over the crack.
I normally don't do this, but there are a lot of people that are having this problem. This video shows how to get to the fuel pump so it can be removed and tested as well as fixing it.

Has this fix withstood the test of time? Are there any more recent developments from the Yamaha suppliers or aftermarket industry?

I had the same problem and fixed it in an hour and for $30. Here’s how. Remove the pump. Solder the crack. Solder metal stitching into the cracked area. Cut the extra piece of plastic from the pump housing and solder that over the cracked area. Put JB tank weld over the cracked area. And lastly tightly wrap self adhering tape around the cracked area. My bike runs good as new now. Good luck.

I had trouble with my 2009 Raider while on my way into Daytona for Bike Week. It was running rough and backfiring. It had also been starting hard for the last few months. I took it to the Daytona Yamaha dealer who said I must have gotten some bad fuel. It seemed to run OK after he cleaned the fuel system ($250) but the bike started the same thing on my way back home to the west coast for Florida. When I got home I took the fuel tank off and it was clean. The reserve tank was clean too. But when I checked the fuel pump pressure there was a 3/4 inch crack spraying fuel out of the side of the housing. Just like the one you showed! I patched it and now it runs great. I don't think the patch will last but now that I know the fuel pump is the problem I ordered a new one from a discount parts places on the internet. Thanks Kevin!!

I have a 08 Stratoliner, having the same problems. Ride Now quoted me $1,200 to replace the fuel pump. I found the part for $450, after seeing this video I bought the hose and JB weld. I pulled the fuel pump out and it look just like the video, same place,size, everything. My fix cost me $14.00. thanks for the video, this was a big help!

The plastic Epoxy was plenty strong enough but didn't adhere to the POT black plastic. The plastic welding rods I used where obviously not compatible with the plastic POT because it cracked also. So I tried Kevins process cut a piece of the housing that didn't serve a purpose, about a 1"x1" square and used that as a filler to build up over the crack. This is working so far (6 hours of testing), would love to have more plastic to reinforce the area but don't know what kind of plastic to use.

Had the same problem, the crack was in the same spot, the POT must be thin there and cracks under pressure. Welded it and then coated the area with 4400 psi plastic epoxy for additional strength.

Thanks. I just needed to figure out how to uncouple the fuel pump electrical connector prior to using diagnostic mode, one of the many little points the service manual ignores. The answer was here.

This was a great video Kevin. I replaced the fuel pump and my Raider is running great. The problems developed slowly over time (years) so I didn't notice some of them or put them together. The bike seemed to be running rich. 1) hard starting 2) running rough 3) back firing 4) idle was uneven, going up and down It doesn't seem that Yamaha is taking any responsibility for the issue but the leak in the fuel pump housing looks like a defect not a stress crack!!! Come on Yamaha!!!!. When I took the patched fuel pump out the VersaChem tank repair just pealed off so this is not the answer. Maybe a patch made of fuel line and a metal plate that is screwed into place.... But the new fuel pump housing the I ordered didn't have the same defect but it was $450 from the discount parts place on-line.

Chris Roberts I'm glad I was able to lead you on the path to fixing it! My patch failed as well within a month, I ended up plastic welding the crack and it has held up since then. Happy riding! Keep the wheels down!

Hi, can I ask where you found the aftermarket pump? My Stratoliner calls for an OEM: 1D7-1390-00-00 and I havent been able to find aftermarket for it. Thanks!

I just purchased a 2007 roadliner with 6100 miles two weeks ago. It runs great I just put almost 1100 miles on it. I sure hope I don’t have these issues? I wonder if a large percentage of these bikes are having this fuel pump problem?

hey guys i just bought a 2007 with pump issues ...i just change the internal pump for a upgraded version but i notice the one of the cables from the other plug got mess up ...not sure what the purpose is but i still install the new pump and it work just wondering what the other plug purpose is

Great video! Does anyone have more info about aftermarket fuel pumps? My nearest Yamaha dealer is saying $635 for an OEM! And they're like 2 yrs back-ordered!! What happened to Yamaha being a great motorcycle and company?? I bought my 2009 Stratoliner last year and have regretted it since. New starter and relay, and now a fuel pump! It's a shame, it's a beautiful bike.

I've got an issue with my front cylinder starving for fuel. Anything over a light throttle it cuts out. There are no codes on the bike. Any if you guys had this issue?

I had my fuel sensors and pump fixed on warranty. One year later my bike is smelling like fuel when you park and its losing power. I know its the fuel pump again. I bought a plastic welder and will try to fix it that way.

Hi Kevin, Thanks for your video. I recently bought a 2006 Stratoliner. I changed the pump over the weekend it does start better, but, after riding for a while when not accelerating it shuts down. any idea what could it be?

Hey Kevin awesome video helped me get threw changing the pump on my strat. dont know it your even still monitoring this channel but id like to ask you a question related to this. here goes lol so bike sat for about a year and a half when i finally came around to it again its not starting duh right ... should have taken better care of it. so in the process of getting her running again I have changed the fuel pump out for brand new still wouldn't start followed the lines to carbs..cleaned those still nothing, cleaned the injectors and verified that the system is getting the right power and is getting gas to the injectors both are spraying normal when out of the bike and using carb cleaner but i put everything back plugged everything in I have spark I have oxygen and i should have fuel but nothing is coming out of the injectors was wondering if you had seen or know this problem thank you again for the video sorry for being long winded nothing but a headache im stumped and the dealer may see her soon I know it has to be something simple everything else is good that i know of. thank you again man hope your doing well

Have you verified that the injectors are spraying and the plugs are sparking by removing them from there installation location, leaving them plugged in and pressing the starter? If so, then the only things I can think of are compression and timing (which could be the crankshaft position sensor or the ecu).

@@kevinmarino8807 the crankshaft was not on when i tried to start it i will try that next. My next idea was that the new pump i just put on wasnt putting out the 55 psi just picked up a tester for that I am a complete newbie to most of this its been learn as i go. fun times indeed but ya i checked spark plugs it will fire up with with engine starter fluid but its just not getting gas. working the problem . thank you for responding . hoping to get her up soon .

@@kevinmarino8807 yes spark plugs good injectors not spraying though I checked the power coming out of the harness both are pumping voltage and while cleaning the spark plugs i ran voltage threw each injector and they both sprayed fine.

My problem is as i come to a stand from slowing down, the engine cuts out/stalls, but fires up no problem after. i have the pump out, ..what did you use to run the pump ? Fuel? or another liquid?

Do you run any kind of fuel commander or fuel mapping system with your exhaust? Just curious because I have 2012 Raider & I want to go with after market exhaust.

No need tun a fuel commander if you are only changing the exhaust, the stock ECU can handle it. If you’ve also got an air box mod, then you will most likely need one. I would just do the exhaust and then listen out for signs of air fuel being out of wack like increased decel pops to decide if you need any fuel air map adjustments.

CW, I do not know what kind of plastic exactly, but I am confident that it is a poly. The patch in the video didn't bond well enough and failed. What I ended up doing was cutting a piece off the housing where the pump is, there is about a 1"X1" square at the top of the pump, that I used as a filler and plastic welded it back together. I wish I got a video of that because it has held so far.

I'm pretty sure I ruled abs out using acetone. But if it was abs, the patch should have held a lot longer, which led me the ploy route. I didn't do a burn test so I can't narrow it down further, but hdpe is a solid guess.

My Raider just left me stranded during my road trip, i got it home now and the fuel pump seems to turn on/off randomly but my idle is ok then it just dies out, will be removing my fuel pump next, what size is the secure bit?

Not sure off the top of my head, but any set should have the correct size. By any chance have you replaced the starter solenoid recently? The fuel pump fuse is a part of that assembly and I have seen cheaper replacements have loose contacts on the fuse receptacle that will cause the issue you described.

@@kevinmarino8807 Found my issue the motor runs but will not pump fuel out, removed the fuel strain still no fuel flow, also found a slight crack on the outlet of the fuel pump housing.

how long will the repair last? pulled my pump out it was on delivering 35psi, when pump came out the housing was cracked in same area. Will call Yamaha tomorrow, my Strat is 07 model with 42K, been dealing with rough running for over a year now the local dealer told me to unplug ecu and clean connections.Or they wanted me leave bike with them for days/weeks and they would work it when they had time.

Kevin Marino Two weeks ago i bought new fuel pump off Ebay, a replacement for Airtex E2111, Carter P72205 and Walbro GCA355 for $15 had to change/splice their plug to the wire harness on housing, still have crack in housing but fuel pressure at 45PSI now. Bike ran great going out to gun range 20 miles away. But afterwards about2 miles from the range it started run rough again, When fuel in sub tank is cool no problems, when it heats up now and i beleive crack in hosing opens wider a operational problem. Thought about putting stainless steal clamps around housing to keep crack closed. When you did the plastic welding was it with a plastic welder? or propane torch or a heat gun? How is that holding up? When I was at AZ to get tank repair kit they were out of them and he mentioned melt milk jugs with a mini torch onto the housing.

Dave, I used an old soldering iron to melt the plastic. I wouldn't use milk jugs as a filler as the strength of the patch depends on how well the different plastics meld together. Look over the housing and you'll see about a square inch that you can cut off and use as a filler, it is non structural and isn't part of the pot. I cut that corner off and melted it over the crack, being sure to melt it into the pot itself.

I recently Purchasing 07 roadliner didn’t know this issue existed? 6100 miles and I just put almost 1100 miles on it the bike is 13 years old so hopefully this will not be an issue for me I am only a little mechanically inclined. I’m guessing whether I should keep this bike or not? it’s in beautiful condition and rides great! I always owned a Suzuki never had any issues.

G'day Kev, have a 2006 Roadliner with about 42000Km on it and for the first time it has failed to start in the usual 2/3 cranks. I had to give a bit of throttle before it started. I NEVER had to do this until now. It only failed once and now seem to start again the usual way but it may be the start of a cracked fuel pump. I won't pull it apart until it consistently gives me trouble but thanks to your video I have an idea on what to do. It's been nearly 2 years since your video. Can you give us an update on your plastic weld repair job ? Is it still holding ??? Thanks mate

Joe, The weld job is still holding strong with no issues!! As far as not wanting to tear it all down, I can understand that. You can do a quick pressure check on the pump to verify the pressure and then do a leak down test to see if you have a suspect crack. You will only need to take the seat off and disconnect the fuel line coming out of the fuel pump to do this, a good dealer may do this for free as it only takes a few minutes.

Thanks Kev for the response and good to know that the welding holds. Shame you didn't make a video of how you did it back then but I am sure I work it out if and when it comes to it. Regarding the pressure check you can also do it just in front of the pressure regulator and check that at the same time provided you have all the tools which I don't :( Anyway so far the Liner is behaving...and good to see that you still have yours.

Joe, that's an awesome point to check the regulator as well! I like to isolate, starting at the pump and moving out from there (if there is a real problem). The biggest thing for this specific issue is the leak down check. Unfortunately I am going to get rid of liner, as I have "bobbed" (not a true bobber) the raider and it has become my primary ride. Still has some major work left like fine tuning the master cylinder for the foot clutch, as I still can't get used to it where I have it at now.

the patch failed pretty quick, so I ended up plastic welding it, see the description. It is actually still going strong as I built that area up pretty thick. Around 45,000 miles thus far.

** If you have under 18,500 (approx) miles, or your in service date was less than 5 years ago...Yamaha will cover this under the emissions warranty. Please go to your dealership, explain the symptoms and tell them your fuel pump likely has a crack. todd holzwarth Thanks for adding that. If your bike is under warranty, definitely have the dealer fix it. A new pump is better than a repaired one. One thing though, the warranty is good for 18.5k miles or 5 years, which ever occurs first. So you must have below 18.5k miles AND be within 5 years of purchase. It never hurts to try though, especially if you are close to those numbers.

calling yamaha resulted in no resolve. a recall will not be issued as recalls are designed for safety, not defects.. unless the defects can cause safety concerns, like locking up the rear wheel, no brakes etc... yamahas answer was... it's out of warranty
