I have a carbon fiber strut tower bar that has come apart where the aluminum mount goes inside of it. What is the best product to bond the carbon back to the aluminum??

Carbon fiber and aluminum attack each other galvanically. If the part wasn't built with an insulator between them, like nylon or fiberglass, any repair will be temporary at best.

"test the bond by pulling or twisting" .. With the diameter of tube and surface area used in the joint, this assembly should hold >1000 Nm torsion and >>>10kN tensile before failing. The tubes will fail long before the joint fails. Good luck pulling that apart by hand ^_^

Faruk, we would typically recommend a gap of around 0.008” to 0.013”.

I'm wondering if adhesive bonding can be used in an aluminum insert to carbon fibre tube fitment that will see high load, impacts and stress. The application is for a mountain bike swing arm.....??

Look up the product Alodine and follow the instructions. The key to bonding Aluminum is cleaning the surface and bonding before any oxidization can set back in.

Thanks for this video! Any specific differences when bonding to aluminum? Specifically 6061 to standard 90 degree offset tube? Application is a 60cm push Rod in a cantilevered suspension, so outside of external impact, only tension and compression loads Reason for asking is different thermal expansion properties- use case is all from 10 To 35 Celsius, but asking as a form of sanity check

10 to 35°C isn't a large differential in temperature so you shouldn't see very much growth. However, there are adhesives that are better when bonding dissimilar materials like aluminum and carbon fiber. These are usually toughened adhesives that are a bit more flexible and less brittle.

Why didn't he protect the carbon fiber tube end with a masking tape too? That would then help him out not to spend much time and efforts wiping off the excesive amount of adhesive. Another thing is that while wiping it off from the carbon fiber tube he could possiby scratch the end off as the the adhesive containts glass beads in it.

Yes, absolutely! You just need to ensure the diameters are suitable and able to slip fit for bonding.

For making flanges, you may have to make a mold first, fabricate the flange, then bond it to the existing tube. The odd shape of a flange can be tricky to layup, but it's not impossible.

How long should the overlap be in relation to the diameter? There must be a formula but I can’t find it online.

A good basic rule is 1- 1.5 times the diameter of the tube. If you have a thin wall, you would want something a bit longer.

That is Bond Line Control beads. These are specific diameter glass beads that help maintain a constant bond line thickness for better bonds.

Great observation, but with the allowable minor variances in stoichiometric epoxy mix ratios, especially with tube dispensed adhesives, The minor amount of material absorbed into the cardboard (of both part A and part B), will have an imperceptible affect on the final cure properties of the adhesive.
