In my latest woodworking project, I made a segmented mallet from the scrap pieces of birch plywood leftover from the CNC storage project. For this wooden mallet project, I organized the small pieces of plywood by gluing them into larger plates with a walnut strip at the seams. Then I stacked these pieces of plywood on top of each other rotating each of the pieces to make a block of plywood with a twisted walnut patterns running up the length of the glue up. I made the mallet’s handle by gluing up a bunch of smaller walnut strips into a piece big enough to make the handle. I connected the handle and the head of the wooden mallet using round mortise and tenon joinery. Finally, I turned the entire glue up on the lathe to form the mallet. The birch plywood and walnut made a beautiful pattern on the mallet. For this woodworking project, I think that the handle turned out better than I had expected as well.

As you said at the end "I don't know if I'd want to hit something with this", but it's a beautiful work of art as are all of your projects, sometimes beauty outweighs function, art is like that.

If you haven't already, I highly suggest looking up Michael Alm as he does a lot of patterned plywood, where the plywood is cut, so the end grain forms different patterns

My grandfather had a mallet similar to that, where it wasn't good for hitting much of anything except unruly grandchildren! Nice job, Frank!

I love the look of the spiral going up the mallet where the end grain of the plywood switches to face grain.

Absolutely gorgeous thing! You already answered my question about whether you'd want someone actually using it! Just one note though: PLEASE spend a bit more time filming the application of the finish to these amazing pieces - don't you know we're all sitting here thinking "can't WAIT to see the finish go on that!!" We want to luxuriate in the process of that change of colour, please don't keep it all to yourself haha. All the best.

I admire that you are keeping these scraps and making great use of them. Many people in your shoes would throw it away but I admire that you re-use these pieces and make something amazing Frank style! You are just awesome!!!

You’re right, it turned out incredibly beautiful. It’s a shame it isn’t functional but such is plywood. I loved this project!!

That's definitely functional. He just doesn't want to. But it would work great. Plywood is dense.

sheet metal guys use plywood mallets to shape sheet metal all the time. Its probably better than most solid wood for durability

@Thu Nell Ⓥ I made a plywood mallet myself on my lathe out of some scrap birch ply. It got chewed up in about 20 minutes of use. It's functional, as in you can beat your chisel with it... but not durable like a hardwood mallet would be.

I think I enjoy your turning projects on the lathe the most. That mallet should be on display as a work of art, but being made of birch and walnut, would probably hold up well in use.

I frequently use a side grinder with a flap disc when I turn plywood (or really hard things like black locust or iron wood). I hog out the bulk of what I need. Then I go to the traditional turning tools for the finish work. That saves me a lot of time and effort with having to constantly sharpen my tools.

That is really stunning, what a great design, and such good use of scrap plywood!! It has a West Africa look about it, by the way. Reminds me of Kente cloth from Ghana.

Nice job Frank. The next time you turn plywood try using a carbide cutting tool. The carbide tips come in different shapes that are perfect for this type of turning. Then you can use your scrapers or a negative rake scraper to clean up any tearout.
