adding the washer is a great idea , thanks . sometimes when i'm drilling a broken bolt out (i don't have a mig yet) i use a cheap set of left hand bits from the freight store . occasionally the bit will grab just enough to unscrew the bolt , if it isn't too tight .

I've watched that procedure done a number of times when an exhaust stud would break off in an engine. Only we would drill a hole into the stud first to give it room to 'shrink' and come loose. Nice job sir. Cheers from NB

Hi Donny. This comment has nothing to do with this video but I thought I would share this. My neighbors 038 Sthil chainsaw is a beast to start at almost 5hp. I noticed there seemed to be a spot for a decompression valve so with constant compressed air through the plug hole to keep the chips out I mounted the engine in my drill press and put a hole in the top. Then I carefully tapped it out using a 27 TPI tap and cut a hole in the cover. What a difference for old guys to start it.😁

Nice job, Dony. Lucky to have a bit of bolt sticking out. I just had an MS211 in the shop with exact same issue. However, my bolt was broken flush. Had to drill it out and cut new threads but it turned out fine. Keep up the great work!

I found a broken bolt on cylinder at a Stihl 290 but it was short then I warm the cilinder with a torch and I manige to unscrew the bolt on the opposite part without damaging the treats. Have a nice day.

This is my first option, it just works all the time. Those torx screws are pretty hard, surprised it broke but my Husqvarna blower vibrated the muffler apart so anything is possible I suppose.

I’ve used those Vampliers and the Dremel trick before: both methods are excellent if you can get a bite. Sadly, not so in this scenario. Donny to the rescue again with his welding skills!!!😊

Nice trick worked great. Another thing you could add to your arsenal of tricks is a center punch. Heat a little and use a center punch around the outside edge of the bolt to unscrew the bolt.

Good video. I'm surprised you didn't use a high-temp anit-seize grease on the bolt threads before attaching the Muffler. Could prevent the reason why the original bolt broke off to begin with.

Had this happen to me. Mine was a Farm Boss and the holes for the flat headed bolts are slotted in the cylinder. Cheap aftermarket muffler burned and let the muffler bolt get sucked into the exhaust port, and down into the crank case. Broke the engine down and the stupid muffler bolt was jamming the connecting rod from turning. Damndest thing. Pulled the bolt out, didn't find any other damage. Put it all back together and it is still running to this day.

I wouldn't have thought about the washer, but it's completely neccesary there. However, I think I would have tried with pincers first, as I think they might actually bite on what was left of the screw. It depends on the shape, of course, but that's what I would go with in the first place.

Excellent fix for those with a welder. Your Dremel didn't sound too good. You should get a more powerful motor.

Gentleman, CONGRATULATIONS, that's a perfect approach, respectfully, a point of view, once you weld the washer, let it cool down, the welding heat expand the aluminum, once is cool down it's far much easier, no offense please.

yup, been there a hundred times...usually it takes 5 or six nuts before it comes out but you were very fortunate.....usually we start small and end up just finally really blasting it with full force to get the broken bolt out of the part....steel on steel is usually the most difficult for me because it is like a natural weld and really strong

I honestly have no idea how anyone gets by without a welder. Even a cheap 110 flux core machine makes easy work of things like this. 15 years ago when I first started working on heavy equipment I bought a set of bolt extractors off the mac truck, and used them with mixed results for a few years until I finally broke down and bought a welder, and it was a night and day difference for extracting broken bolts. I still use extractors, but only in places where I can't use a welder.

I guessed you’d drill and use a reverse thread extraction tool. This looks better but if you don’t have the money for the welding equipment the drill extraction tool is cheaper

Put some antiseize on the bolt when you put it back on and you'll never have that problem again.

I'd definitely like to see a fix for one that broke off flush?? I had a bolt break off flush on my cylinder of my motorized bike. I was putting a performance pipe on and the bolt snapped flush. Any suggestions Donyboy?

In that case I drill hole, try extractor and if that doesn't work I make sure the weld goes inside drilled hole and do the same method as here.

Why does the picture of the cylinder at 3:44 around the broken bolt look different to the picture of the threaded hole surround at 5:32. There appears at 5:32 to be a change in the surface surrounding the threaded hole, an irregular indentation - what happened?

Nice work Dony. I was hoping you were not gonna use the Ezy-outs. I’ve never had success with them on a bolt that was stuck firm. When i saw the welder coming out…..I was cheering! Would some anti-seize compound be a good idea on those exhaust bolts?

A trick I have heard is to let it cool completely before trying to turn it. Like you, my results have been hit or miss and it usually takes me a couple of nuts, but I’m going to let it cool completely the next time I need to do this. Ironically enough, I just walked in from the garage and had to remove the muffler from my MS290. Luckily they came loose fine.
