Stuck gear pedal on a CRF 300L (How to fix it!)

A few days ago I was out riding with my old friend Stuart and he crashed one of my CRFs on a cliffy single tracky thingy, and he did it in a way that somehow got the clutch pedal stuck!
This is the story of how it happened and how we fixed it! :)

Necessary parts and tools:
-8mm Socket to open the engine right side cover and other screws
-10mm wrench to remove the gear pedal from the spindle
-Replacement gasket for the right side: 11394-K87-A30
-New Spindle (perhaps): 24610-KYJ-900
-1.8L of adequate 10W30 Engine oil
-?? L of engine coolant
Note: You might need to disassemble the rear brake pedal (or at least get it lose) in order to remove the side engine panel

Thanks to a "ruined weekend" we have you back after several months. Good to see you again, and glad that your work is awarded with success. And to see again images of beautiful countryside Portugal... Being able to repair a mechanical blunder in any workshop is a rather important part of adv. That´s where second thoughts and distrust of advanced electronically-controlled bikes comes into play in my mind.

A cilindrical aluminium bushing between the gear lever and the engine block ( with clearance for the oil seal ) should be easy to make, and avoid that to happen again.

In my crf250L I installed a Terrex crash bar at least it would protect the from hitting the delicate the shifting gears pedal or the foot brake pedal or a direct hit to the engine with an aluminum radiator guard added.

Great stuff, good video. I had this happen... I did learn one very important thing. If this happens out on the trail, definitely remove the gear ⚙️ shift leaver.... because, if say it's stuck in 2nd, you can still ride the bike.. if you don't remove the shift leaver it will get a knock of some kind and shift to a higher gear.. it can hit something like a rock or a bank , anything, you can accidentally bump it . So if this happens all of a sudden, the bike is unintentionally in 3rd 4th or 5th gear.. no way can you get home in this case, you'll burn the clutch out for sure.. as I did 😅😅.. .. rider well !!

Fun duo! I assume that's a rather common design not unique to Honda...? Surprised I haven't seen this before, and usually it's limited to the lever itself.

Such gorgeous scenery. I enjoyed similar trails on a rented bicycle a couple weeks ago, but not such gnarly trails, and it was a lot more working getting up and down them! Was it a linear hit parallel to the shaft (perpendicular to the plane of the bike) that bent that side hook on the clutch plate, or some kind of rotational hit as well, or a bending moment perpendicular to the shaft?

Hi I hit a wall of stone on the left, which bent the gear pedal tip back, pulled off the rubber and banged the gear lever shaft. On the ratchet end you can see the bent metal. There was also a significant nick in the metal. The bike stayed upright, as did I, but it was a moderate clunk. A strange outcome though. S

Bom, no final das contas ainda saiu barato...!!! Mas de certa forma acho uma pena que uma moto destinada ao off-road (ou trail) possa sofrer de um problema como esse. A Honda deveria contar com quedas que resulte numa carga axial no pedal de marchas...O que não deveria acontecer é que depois de uma queda leva o cambio fique travado (stuck). Enfim, espero que tenhas conseguido descobrir novas trilhas...Cedo ou tarde vou me inscrever em uma de tuas Tours em Portugal...!!! Abraços...!

I am not sure... i think this only happens when you hit the "stem" right on, so i dont think a different pedal would help. Not sure though...

Do you have any footage of the right crank case cover reinstall? The clutch lever doesn't feel right when I put the crank case in position. Can anyone help?

It's pretty bothering defect of the Honda, a simple over rotation of the selector (so strong that it remains intact) bends the fingers (or crooks) of the spindle. I imagine that in the middle of nowhere at 60 km from the next civilized place. It does not promise a great long term reliability, I'm afraid of the wear of the fingers, maybe I'm wrong. Happily the Honda engineers decided to use soft steel for donkey's shoes so the selection drum is not destroyed, probable they knew that will happen and used the spindle as fuse. The accountants at the same time saved a few cents on the heat treatment of the part after saving a max on the wages, as the Honda CRF 250 and 300 are made in Vietnam where the minimal monthly wage varies following the regions 140 to 202 US$, but the CRF 300 L is sold in France around 6000 € , 6400 US$, not specially cheap... Meantime Voge makes the 300 Rally in China where the minimal monthly wage in Shanghai is 400 US$ and sells it in France at 4600 €... Coming back to this pretty bothering defect, probably there are several solutions, I see immediately two, probably able to work, which can be done DIY rather low cost. And Fantic strikes again with a 250 "leisure" enduro, trail legal Euro 5 with lights and so on. You can go to work in town with. 2023 FANTIC XEF 250 TRAIL 6400 euros including start fees AND 104 KG DRY, 116 kg wet if the specs are not a big lie. Made in Italy with people earning decent wages, having medical social security, and retirement by an Italian company paying its taxes in Italy. 20 years ago when I was able to ride TT I would have killed to get such suspensions. A so called trail that looks more like an enduro tool. Make a search and look at the pics.
