Something very strange has been happening to the compressor of this Orenda type 10 turbojet engine, which is going back into a Canadair Sabre Jet.
Let's avoid some confusion: I am not asking for your recommendations on what to so, and there is no vote. The compressor rotor is being replaced.
As always, your opinion matters, except here...

I did aviation maintenance in the US Air Force. You don't skip steps, cut corners or ignore problems. If you do things can go wrong and people can die. It's very exacting work that requires a high level of patience, care and craftsmanship.

I met some people at CAD school who made air cleaners for military helicopters used in desert storm. The engine life average was 12 hours for turbine engines in that environment without there air cleaner.

Trying to put this in perspective I am familiar. I have been around heavy trucks and equipment all of my working life (I'm 70 now) and continue to this day. I have ran my own equipment and have been responsible for the equipment of large operations. With that in mind let's say a normal PM interval beyond lube/oil/filter would be tear the entire vehicle down to its core components and rebuild. Expensive proposition these jets ;) EG. Jet at 500 mph * 1,000 hrs = 500,000 miles. I once ran a truck shop that serviced trucks running 24/6 or about 500,000 miles per year = complete tear down and rebuild?

Nice to see this kind of footage featuring the damage of gas turbine engine. I ve earned the aviation mechanic license couple of years ago and i m still working in this field. This gives me reminding of the time when I encountered birdstrike for the first time.

borescope holes and inspecting are great as is vibration analysis . we caught several probs that way. even sound emanating from gearboxes

Glad they decided to replace. That disc looks like someone with a shotgun decided the world wasn't big enough for the both of them. I'd be concerned if left alone (minus the loose bits rattling around) eventually any damage would propagate far enough for catastrophic failure. Curious as to how many overhauls they've skipped during the life of the engine that might have saved them some grief with FOD.

Good catch !! Or intuition ! Believe it or not I have had this happen a hand full of times in my life. After working on so many different things over the years and for some unknown reason you go just a little deeper into it for no reason and find a flaw. Like in your case you saw flaking of paint but maybe subconsciously knew something wasn't right so you disassemble further and you found a huge problem ! Most likely preventive catastrophic failure !! It might cost more money but what good is money if you are dead because you went cheap on a engine build.

My thoughts on the paint is it's probably from an era when ceramics were a new(er) material in paint, and the puke beige was the natural color of the ceramic material used to give the paint it's heat and corrosion resistance characteristics. Material tech (especially ceramics) has come a long way to "what color do you want". This was an interesting one. I'd guess all the damage was from spin up and down, and can't imagine how long it took. Thanks to your customer for the look inside, and thanks AgentJayZ for the story. It seems to prove the "overhaul when ever apart" philosophy - or least strip and inspect when apart. It's kind of unnerving thinking excepting for some peeling paint, that might have been back in service unseen, and probably damaged the new parts fairly soon. Knowing how careful you folks at Jet City are, I'm thinking you would have heard it whilst turning the engine or inspecting during assembly. If it made past assembly, would it show on instruments during the test run?

It's cool how you're concerned with the color(s), me, personally, I'd paint is some bright color. Red, bright green, yellow..something like that. Silver, while it can be cool, it's not like *_RED._* I love getting to play with colors with my beehives, two of my favorite passions, color & beeees.

They have specific inspection criteria in the overhaul manual... and they are 20 grand apiece. Yes sir! New bearings every time, sir! And how will his majesty be paying...?

Greetings Jay! You have discovered a conundrum: If the pieces causing the damage are from within the engine, is it 'foriegn' or 'domestic' damage? I reckon the objects became detached from their places & went where they do not belong, so maybe they are foriegn to the compressor! Wait, what? FOD is caused by objects ingested into the engine from external sources: DOD is caused by objects released internally within the engine.

@@DScottDuncan OK - but there is still something of a conundrum in my mind, stemming from the first half of my career being with industrial and marine engines and the second half with aero engines. If, say, a fastener is released from the aircraft intake upstream of the engine front face, causing damage, is that FOD or DOD? I suspect that most people in the industry would call it FOD.

@@DScottDuncan My recollection, going back some years, is that we had a DOD event at R-R Bristol and it was casually referred to by someone as FOD. This resulted in some pedant (not me!) telling us that it was DOD.

You should try cerakote for hotter components it can withstand 2000C works great for turbo manifolds for sure.

The track around the face of the rotor is a dovetail, in the dovetail there is a slotted section that you can drop weights into, and then force them around the raceway to the proper locations, and pin them into position by those holes in the weights

I don't know the engine but a few questions come to mind: Is that square profile ding in the vane root about the same size and profile as the edge of a balance weight? How are the balance weights held in? Any previous history of balance weights letting go on this or similar engines of same make? Are all the hub tie rod split pins intact? Any missing rivets from upstream, core, static parts, if there are any?

1), smaller, more like a bit or a chunk of one 2) peened in place, most likely insufficiently this time 3) never heard of it ever happening 4) shaft nut cotter pins? yes 5) no rivets or other fasteners missing

@@AgentJayZ Thanks for the reply. As you suggested, it looks like bumbly balance weight peening then. It seems those big old, relatively slow turning, lumps can cope with a bit of imbalance, without affecting the pilots teeth.

So I guess the natural sound of this engine spinning up would drown the rattle of the weights!? (before their speed matched the compressor, they definitely wouldn't stay put when the RPM is changing!).

Is there any air from the compressor going through that area? That would cause them to move around a lot, or at least enough that the weights that broke free could be punted around when the contacted the walls. Either that or the balance weights coming loose are a symptom of something else getting in there and tearing it up, like someone forgetting a tool or a bolt that was gradually digested over time.

Those free weights remind me of my motorcycle tire bead weights that just sit inside the tire and automagically balance the tire once it's spinning. I wonder if a similar effect occurred here where they settled at their natural balance point while causing a bit of friction damage along the way.

Just recently, a commercial jet plane had to land before reaching its destination. Smoke in the cabin. Oil leak in the compressor section getting into the AC. In this video you mentioned the seal(s), but i did not see anything that looked like a seal. Is there a single seal at each end of the engine to keep the bearing oil in the center of the engine?

In the very beginning you show a compressor stator vane which has a nick right near the base of the leading edge, and you say it's not fixable. Granted, it's a stress concentration and it is close to the base, but why is this not fixable? When this happens to blades, I get it: blades operate at high rotating speeds and experience huge tensile loads. But compressor vanes are stationary, so I would assume the fixable damage threshold can go a bit beyond what is accepted for blades. I also don't think you would waste fixable parts for no reason, so could you please explain where I'm wrong?

Vanes don't experience the tensile stress that blades do, due to centrifugal effects of their rotation. But the stators are under the same bending stress that the blades are. Any vibration also places stess at the base of the stator airfoil. Any nicks or damage in the area of the leading edge that is the closest 1/3 to the base is cause for rejection to scrap for both rotor blades and stator vanes. This is explicitly described in the overhaul manual. All manufacturers have very similar specifics for all of the different engines out there.

@@AgentJayZ Still, do they apply the same 1/3 rejection threshold both to vanes and blades just for the sake of simplicity? Is it correct to assume that a part which experiences bending stress can be blended a little bit further than a part which experiences bending + tensile stress?

That is most likely, but it does not matter the cause, except that the weights came loose. Need to make sure that does not happen. Will do!

I looked up some sales literature on the GE LM line of gas turbines to get an idea of the service intervals required. Specific references were made to 25,000 hour intervals for hot side components and 50,000 hour overhaul. Do you reblade the turbines after 25k hours? What happens at 50k hours? GE quotes up to 99.5% availability, sound about right based on your experience?

Those sound like "best case" numbers. We see LM 1500 and 2500 engines in for complete overhaul at a bout 20K hour intervals.

It only took an hour with a thread file... and then about 250 lb-ft of torque...and a few curses...

Would the floating weights balance the compressor like adding sand to tire? The damage could be from starting up and changing speed, but once at speed they'd stop moving.

Agent JayZ, I know it has been a while, glad to see your dream taking off. Sorry to the S&S guys for the loss with the NAE, but that’s not for this purpose. I was going to say Bal trim weights or a lock ring just off first observations. At P&W our HPC locks (modern commercial type) now have a stand off that keeps the weight loaded, however the star bit required is microscopic and we break them all the time. Paint the engine in light colors since it will show any leaks and faults better than dark and black colors.

I think you have a vibration sensor on the test stand. I presume the manufacturer gives you a base vibration number, if it was higher than the base value would it lead you to think the fod was still in the engine?

Might not even catch that on an induction test. And a lot of operators won’t ask for one unless they are trying to claim it for a warranty. Costs too much. Test Cells time and Jet A isn’t cheap.

LOL...reminds me of the very first F414 sent to test... an engineer left a wrench in front of the test cowling and it got sucked inside... made for Every GE mechanic losing personal tool boxes. All assembly got blamed for someone who didn't even own a tool. We also had a woman management loved because she killed the times on jobs.... she left her socket wrench in a CF 34 LP module ... only found on regular tear down cycle..

if it was my engine. i would ask the mechanic what would you do if it was your engine? i find thats a good way to do things if the mechanic knows more than i.

I wonder if when the aircraft did a sharp maneuver the pieces would move and eventually settle again. I'm sure they would heat up significantly too depending on how long they tumbled.

The aircraft has a roll rate of about 360 degrees per second... or about 60 revolutions per minute... 60 rpm. The engine runs at about 7650 rpm, so... ...

@@AgentJayZ I'm speaking of a roll or barrel roll maneuver but most others. When the plane of rotation changes the piece may resist that change. If not so then this movement would have had to occur at startup or shutdown.

@@vector6977 You're probably correct. Just trying to figure out why all the damage. I'm thinking the pieces break loose while the engine is in operation and tumble for a bit until they get up to velocity.

Wanna hear a funny bearing story? I had this tiny trailer (Dilly) for a sunfish sailboat. I build a wood platform on it to pick up a little plane (N3 Pup) in Atlanta (I live in Austin, TX), about 1,000 miles. Just outside of Austin, I stopped and ate. I noticed one bearing dust cover had popped off (I had just repacked them). Dang it....so, as a temp fix, I got a plastic cup, cut some vertical slits in it and rubber banded the sucker on. This dust cap worked all the way from Austin to Atlanta & back!!! Regardless, I'll repack the bearing and order a new dust cap, but I thought the plastic would have melted, but turns out the hubs don't get very hot, barely warm even! Still....a clear plastic cup as a dust cap worked...har har.

@@ethanspaziani1070 Thanks! fyi, just yesterday I started it for the 1st time (not on video). I had the tail tied down and the throttle was NOT locked on idle (it was, but not tightly). The tail was tied to a car. That thing started up and went full throttle (no wings, I was going to just taxi it). I ran away from the front of the motor as it blasted to full speed. I came so close to getting chewed up by my new plane...good god I was mortified. I even broke my new headset light. Ugg (side story)....also, my full tank (750ml bottle) of fuel was used in less than 2 minutes. That was noooo fun.

If your car engine stops you call a tow truck. If a jet engine stops, especially in a single engine airplane like a Sabre, the plane probably crashes and you eject and possibly you are injured or killed. The maintenance standards are clearly not the same.

Since the balance weights are designed to be in the “wheel area” wouldn’t it be “Loose Body Damage” rather than FOD? Now on through the rest of the turbine path yeah, FOD for sure. With LBD the root cause is typically addressed in the area of ensuring the design fit and locking the position of the weights when installed per OEM specs.

Man, that's a lot of extra words...Your first sentence is useless and is therefore discarded. Let's shorten your second one to: double check that the weights are locked. The only reason this video was made is because this was a freak incident, never seen or heard of before.

AgentJayZ I spent a 35 yr career in failure analysis both mechanical and human error. My preferred process for human error analysis is Human Performance Evaluation System issued from the Institute of Nuclear Power Operations post Three Mile Island disaster. When dealing with mechanical failures I prefer the Kepner Tregoe analysis method. In the electric power industrie’s turbines we considered a foreign object entering a device causing damage somewhat differently than an internal component becoming loose and damaging the equipment. BMOD (Build Material Object Damage) was the term that was used by turbine engine manufacturers. Before I left the engine shop the manufacturer started using FOD instead of BMOD since the build material was out of position it was considered a foreign object

I would start with the size and expected flight speed range of the engine/aircraft. Then I would do a search for turbojet engine inlet ducts, and start reading. Now, I know you didn't need me to tell you that.

Do you want to design a 'ground use only' type intake (similar to those you see in AgentJayZ's videos), or an airframe installation? If the latter, then he gives excellent advice.

You can always paint them. Just use plastic adhesion promoter first.

I would go with option 2 or 3. Leaving it may cause the remaining balance weights to come loose causing more damage. that set of "rails" the balance weights sit between appears to be thrashed to hell. I would not trust it's structural integrity.

The blancolirio youtube site just reported that excessive wear of GE9X engine stators is the major reason for the Boeing 777x delay. GE has not been specific about the exact nature of the problem. Are dimensional checks of compressor blades and stators part of the overhaul process for the engines you work on?

The clearances between rotating blades and cases on modern engines are much smaller than on these older engines.

More likely to be an issue with the variable guide vane mechanics. Tarmac to high altitude engines rarely suffer from erosion, unless they fly through volcanic ash or similar.
