glad you got it done. Ring and pinions can be a PITA. A few tips for you...buy a pinion depth gauge tool and get a good one. they are expensive but worth every penny. If you do 2 axles by yourself, youll already get your money's worth. Also, when it comes to making your own setup bearings, if they are not the same brand, they usually do not match up, so it will be off just like it was for you. Last, the pinion depth should be stamped on the head of the gear, use the tool to determine how many shims you need to get close as possible to the number stamped on the gear.

The minute you said you were using your old bearings for setup bearings I thought “oh crap.” I did the exact same thing on one of my gear jobs, got everything perfect within spec, pressed the new bearings on and nothing was even close! I definitely learned my lesson then, never again 😅. Keep up the good work! Really enjoying this build.

a little tip...we use to do...(prevention)...a little rtv sealer behind the pinion washer & red locktite on the pinion threads....u dont want the job come'n back with a grease leak...!..or the pinion nut loose'n up..(not good).& like someone else said down bellow....a pinion depth tool is the most accurate way to have a quit gear set with the proper depth..!...paint can be off thousands...!...remember..a dana 60 is the toughest rear to do...(its the strongest)....so a 9 inch ford or 12 bold GM will be a walk in the park 4 u...good luck..reguards..Brain...

Bearing thickness tolerance for these size bearings is 100 microns or .004" so since there are 2 bearings on the pinion shaft , you can get .008" difference with any new set of bearings. The tolerances for the bore and diameter of the bearings is much tighter, in the 10-15 micron range .0004" - .0005" so even set up bearings will only get you close. another cool tool is a case spreader to help with the in and out of the diff.

I used to help a friend in his auto machine shop including rear ends. He had many sets of set-up bearings that were all new as he learned the hard way with used. Yes, there were tolerance differences but they were so much closer to installed specs than the worn out sets. Many times there were some "choice" words spoken. He did GM 10 & 12 bolt, Ford 9 Inch, Chrysler 8 3/4 and Dana.

Looking good. Bit of advice - throw some magnets in the bottom of the housing to catch stray metal/grinding dust. Then change the oil a couple times in the first couple hundred miles. I did a D30 for my XJ years ago - similar build up to include lots of welding/grinding. I cleaned the housing out good, but apparently there was still some foreign material in there. I had to replace the outer pinion bearing because some grit got in it and roasted the bearing.

I had a similar situation with a Ford 9.75" rear end. I'm pretty sure I took a little too much material out of the setup bearings and it must've been loose enough to affect the tolerances. It took a few tries to realize why it wouldn't set up correctly. It looks extremely good man I'm glad you got it figured out!

I do exactly as you did except that I always buy two identical sets of pinion and carrier bearings, grind a clearance of one set to use it for the setup and then press in the 2nd untouched set of bearings, and since at least 25 years I never saw any difference between the lash and gears impressions between them. Your main issue here is that you used a worn out bearings for the setup.

ring gear’s ⚙️ entire radius being yellow from the tracking paint is a direct indication as to how much of a pain in the “rearend” that diff was to get right… 👍👍

Personally I take the use new races and bearings with the old shims and see where it is. Then usually not hard to adjust shim packs from there. Not an expert but have good luck doing it this way. I have never had a D60 that you can pull the diff out that easy. I have never used Yukon gears. I buy Quick Performance. I have heard of guys using Yukons having a hard time setting them up.

A wheel brake cilinder Horne works real good on the inside of the bearings ,also use a brass punch to set the input shaft bearing just tap on the nut side and the gear side be surprised how much different tha makes

when I do ring and pinions I buy 3 install kits one for sacrifice and setup, one for the main install and the third the oh crap I screwed up and spare parts or rebuild in the future.

I have seen so many techs install that ring gear using the bolts. That's the good way to deform the gears. You are supposed to heat that ring gear and slide on the carrier

Hey I have that vevor bearing puller also, I think both of the adjusting collars are supposed to be inside the clamshell but hey it worked with one of them outside haha

There is a different spec for bearing preload for used bearings. If the spec isn’t on the chart you have from Yukon then I got it from all data. It’s been a long time since I’ve set up a differential.

Great job!! Check to see if it is hard to turn your steering knuckles with the new ball joints. You probably have to adjust the depth of the bushings on the upper ball joint or your steering will bind or cause memory steer when it’s together.

I’ve had to redo that from other techs who put new ball joints in. You steer the wheel and it don’t return to center.

Bearing to bearing height check ?? I get why you use the old races but wow, the chances in everything coming out the same with the bearings are iffy at best. Glad you persevered and got it done. That pattern is right on, backlash great and preload will work. You can trust that set up will last from here to eternity.

If you measure the height of the setup bearing (sitting in the race) using a height gauge and surface plate , then compare to the new bearings height you can get closer.

Best way to make sure it’s %100 dry is run over it with a oxy torch you will be surprised how much moisture is still in it

No!!! As long as your sand is clean, you blow off with compressed air and spray!
