we need a strong front differential for my AWD S-10 project, and after months of searching, I finally found the ultra rare cast iron ZR-2 front diff as well as an Oldsmobile Bravada unit which will be combined to make the strongest GM 7.25" IFS diff available.
regearing the larger GM 8.25" IFS front diff with 4.30s

I have one of those iron case front diffs for my AWD supercharged V8 S-10 blazer project. I also have the AWD front axel for parts. 3.73:1 gear ratio as well. Mine will have a Zexel torsion carrier. making it 4 wheel positraction.

Also building a 1st Gen supercharged AWD V8. I am going to attempt swapping in a 1/2 ton AWD front diff from the same Denali I got the rest of the drivetrain from.

It's never a cookie cutter build. Beefing up the differential to AWD is such a nice touch to a project. ❤ Can't wait to see what's next!

Except it doesn’t need beefing up. There are LS turbo swapped Syclone and typhoons running stock front and rear diff with zero issues. They weigh less than 4K lbs and split the torque so they live.

I've been a mechanic for 29 years. I care about doing things right, I don't half ass anything. I don't cut corners, I don't just change parts until the problem is solved and I'm honest. I know, crazy right! Glad to see you go ahead and tear it down and do what needs to be done. Not criticizing, but maybe next time wrap that pry bar with some electrical tape when your prying out a stubborn seal and your up against the sealing surface againt. Got mad respect for you and you great work ethic.

You can hang plastic sheets from the sides of the vehicle when pressure washing and it keeps everything else from getting messy.

Yeah - cleaning oil and grease off the frame usually takes paint with it. I just rattle can the exposed portions of the frame some black semi-gloss.

Such a great combination to make a more Bullitt proof,I agree if you go to the trouble of removing it might as well fix and over build l love this project....I hate all that grease and oil everywhere I like a clean canvas to work..I have 91 s10 parts you can have..I like it keep going

Love everything about the truck, I had a 2 door Blazer (non ZR2) and the front diff would make a banging sound. Seeing all those pieces from the front diff dissembled makes it easy to show how fragile that disconnect system is. I wanted to manually lock it in, but I could have had a problem with that shift sleeve/coupler thing. I love that you deburred everything in the cast iron diff, I wouldn't be able to resist either. Setting up the diff, I always thought that the in/lbs torque wrench was to check for problems, I thought the main thing you wanted to do is set the pinion depth with the crush sleeve and then check that the rotating force is within spec..

You have to shim it first. The crush sleeve is for the bearing preload, not for gear mesh.

Sweet. Both of my 5spd "Z69" Blazers have the cast iron front diff. I kinda want to take the offroad one apart and Lincoln lock it and use a push/pull cable to engage and disengage the pass side

I don't know about 2nd gens but a 4.3 1st gen 4x4 is tight in the engine bay simple to get to tbi unit and front accessories since I have e-fans but spark plugs etc are harder than you would think. Plus parts for the first gens are getting harder to find. I still love it though

Nice work! Though, I might suggest hanging up some plastic to contain and 'direct' the water/gunk during that cleaning to at least just that bay. You sure got to wear a fair bit of it. :) I'm guessing on a 4.8L swap, perhaps with the success of the COPO truck; maybe? Look forward to this project as it continues.

Nice work, fyi: engine swaps in 4x4 S10's are easier if you remove the body bolts and lift it up 3-4 inches. At least it was for me when I did my ZR2 LS Swap. I used 4x4 wood spacer blocks. Enjoy seeing others do what I used to be able to. I'm excited to see your engine choices next time.

When you go ls, use good clamshells. The ones I got from dirty dingo for my 4x4 jimmy sagged out quick and oil pan was sitting on the diff .

It was my dream to do this exact thing, but with a 2 door Jimmy and manual trans (I used to work at GMC). GM Performance actually built one but with the Isuzu nose on it.

There a solid metal bypass for that selonoid. Also pretty sure you can get a torsen differential to replace that open diff.

It may be time for cab mounts also as my 98 went around 100,000 miles and had flattened rubber between the mounts and cab. The Urethane bushings worked great for mine but I live in a salt state and my frame brackets were rusted so I added washer to close the holes. I wish I still had my 98 S-10 but the body was starting to go every where.

Get yourself a ZQ8 steering box, it will give you a faster ratio than the stock 4WD one. And while your at it, grab the anti-hop shock and its associated bracketry and it will keep wheel hop to a minimum.

​@@macattack1392it's a shock that goes from the rear axle to the frame on the passenger side. My zq8 S10 has one, they are tough to find if you need one.

Watching you work on that front diff gave me flashbacks. I had to replace actuators and encoder motors on every 4x4 Chevy I've owned. On the last one I replaced the diff actuator with a choke cable and put a manual shift T-case in it. Wish I would have known about the Bravada shaft!

Sounds like you know a good bit about the s10 4x4 system to possibly?🤔 I have a question about fixing mine, I'll try to keep it short. 2000 ZR2 Blazer, havnt had 4x4 for 10 years (yea ive been slacking) Push button does nothing, no sounds, the bellow doesnt move. Questions are, what parts do I check out mainly? Obviously the vacume lines (I definitely know there cracked and bad) then the bellow (its looks alright).. Maybe you know what's typically wrong because I know this is a common problem. I feel like I should hear a relay clicking when I hit the button. Possibly the actuater or button its self? Is there anything else?

LT I’m going to be rebuilding an 8.25 ifs full-size diff. I saw you made a tool for the side adjusters. Anyway you can show us that in the next video. And also do you tighten the side adjusters to a predetermined ft lb. Like on the mopar 9.25 it’s 75 lb ft.

When I do those kind of jobs the most important part to remember about degreasing is fire control. I could care less how it looks but if something were to get out of hand at least it doesn't have excess to feed off of

Project: Psych-clone SS Explanation: Front end made it sketchy to drive when you got it, so it would be crazy to turn into a Sport Truck. Syclones were AWD turbos. SS's were V-8s. Future Mods: V-8 and twin turbos

First thing look into getting fox racing goggles for safety glasses. The foam seals to your face not allowing anything in! Second check out MC PERFORMANCE! They are developing a tubular upper and lower control arm for 4x4 s10s that allow a coilover!

To me, I consider it a rebuild if it gets all new bearings and seals like I did, because that’s replacing all the wear items, but that’s just me.

I've always wanted to build a typhoon clone but have moved past the project. Now that I'm neck deep in a shovelhead, jeep, square body Suburban builds and my buddy offers me a running driving Bravada for $500. I put a couple hundred dollars in Parts in it and now it's a nice running driving rig. It's freaking so hard to not just build up a typhoon clone or rip the engine out for my Jeep build aaaaahhhhhh!

Hay LT here is a thought you those host you took out maybe you bring 1 of them back and install it maybe on side of your building or out back somewhere you could do cars or trucks in the air. It would probably be a spring into summer time. This way if you don't have time to clean it up the moment you clean up later. Hope you like the Idea 💡.

This is awesome, but unless you have massive diameter tires and a locker going off road, that aluminum housing is a great awd housing.

You can get a limited slip for that front axle. I have one in my rig.

For the full size GM trucks they make an aluminum slug to replace the 4wd actuator to always keep the front axle live. This is particularly useful in the earlier OBS trucks that use a thermal actuator and you have to wait forever for your front axle to engage. It's called an on demand conversion and it's available for order at every parts store, a little spendy compared to the conventional actuator though.

To use the slug on an nbs truck I needed to shorten the slug a little so the axle wasn't tight. Does that seem right?

All s10's with 4wd and a 5speed from 98-2004 came with a cast iron front diff and an 8.5 rear diff.

A LT based engine would be cool, or a turbo 4.8 LS. I put a N/A 4.8 I built in mine and it’s relatively rowdy. I can only imagine what a turbo 4.8 with AWD would be like….

Really should research SyTys and LS swapped ones also. Lots of upgrades that would be good for an off road 4wd or RWD with slicks. The stock front diffs and even the rears with a girdle can take 1000 plus all day everyday when in an AWD setup

Since you have the ability to get to all the frame, you should throw some surface shields on it. You will most likely get s couple years out of it assuming it's applied correctly

Can't stress enough about the 1 ton idler upgrade and replacing the steering shaft rag joint with a u joint... that stock idler ain't gonna handle what your doing

Where did you get all the torque specs? I have the same diff that I pulled out of a Blazer and I’m going to use a aftermarket shaft that I found online instead of the Bravada shaft.

Needle bearings suck. Bushings are superior for longevity. Just run a little extra diff lube to keep things moving! Recommended for Toyota front clamshell diffs.
