looks like you got it... like a box joint jig... I'd just make a second sled so you don't have a chance of causing more errors :)

I remember working in France years ago and the British owner of the property told me how much new shutters cost. I nearly chocked on my Wurther's Original. Now it all makes sense! The work involved is far more than what the eye see's when they are made. This has been a real headache for you but I think you have cracked it. Keep going and it could turn in to a nice earner.

Saw the other video, was it the spacing between the pin and the blade that was the problem ?, wouldn't mind moving to France myself !.

Would be far easier to make a mirrored sled, so all you need do is swap sleds out when you change sides

I reckon there's a tiny, tiny chance if you stood the other end of the saw and used the same sled it would cut the left(not right) side of the louvre, apparently.😉

Could the stop pin be digging into the wood giving you the discrepancy?

Most Americans would just use fake plastic shutters, but the majority of our houses are less than 70 years old (post WWII housing boom). Shutters are really only decorative here (for the most part). We use louvered doors for closets, but few people choose wood. And yes, rabbets, but those are dados :) Americans have a video obsession... I spend more time watching other folks work in their shop than making stuff myself... but the cost of broadband is much lower than that of wood. I watch vids while designing parts in fusion for 3d printing.
Time to cut through the years of lies.
