I finally came up on a video that explains my situation lol, I was getting frustrated with that vent not getting out🤬 I might have to do it like you. When you put in the new actuator in, did you cut a little bit of the shaft or just put it in like it came out?

Hi, I have a 2003 expedition and I changed out the 2 rear actuators by watching one of the guys on YT @FordTechMakuloco and it was worth it as the dealership will do you dirty just because! I'm in the process of changing the front actuator but I need the correct one! Its a semi tough job for us rookies but very worth it when the job is done! Thanks for your input! I'm actually looking for the gears inside the actuator as mine have broken.

Yours is the only video on the net about this. Tried doing this job and still couldn't get that door actuator out. It's jammed between the under dash and that unit. Mine is a 1997 Ford Expedition. Ford dropped the ball on this one. Freakin Morons. All just for the money. Thx for the Video 👊

This video was incredibly helpful. I needed to replace both the blend door and the actuator on my Ford 2001 f150 súper cab and nowhere in the internet I could find a representative video. Most videos showed that it is easy to remove the black air box but in my case I had the floor vents in the way. This was the only video that showed the same problem. Thanks to the video and other folks’ comments here: here was my fix: there is no way to remove the black box (without removing the dash), therefore to remove the broken actuator i had to saw off the old shaft and pulled it out. In order to put the new one in, I cut about 1/4 “ off the new shaft which made a huge difference in buying me clearance to shove the new actuator in. It was all very hard and stressfully but finally made it and the actuator and blend door are functioning. Thanks a lot!

Got it finished under an hour. I avoided the screw driver prying. removed the 2 front 8mm screws, slid a hacksaw blade to cut the rear plastic tab that bolts the actuator in place. Remounted using only the frt. Screws. Being a fabricator, mechanic. I think it should be sufficient enough to hold. I then used the blade to cut the top of the lip of the floor vent duct housing, it helped in removal and install. I also cut a 1/4" off the top of actuator shaft that made it easier to put in. The actuator shaft points up in when in place.
