@fordbossme Just want to say thankyou again! That wire connector on thr top of the exhaust heat exchanger solved my exhaust noise I would hear in the cab. It was driving me nuts and I had no idea untill this video. Again thankyou

Big Shout Out THANK YOU - the tutorial saved my sorry fanny last night. This problem happened in the middle of the night while I was stuck in a parking lot. Your direction was perfect. I jiggled the connection with the wooden handle of a rubber mallet, and the thing came on. Incredible. When I tried it in the morning I took the battery out of my Ranger and stuck it in the bed with a set of cables, jic. I had to use the wood twice all day. The dealer said they will try to order the cable replacement but no clue on the time to receive the part. I told them to watch your video. It's not an authorized repair but he said I should try doing what you did. He cut me some slack on the warranty. You're the BEST!

There was just a new technical service bulletin and that actually came out about it yesterday and it is an authorized repair if the dealer wants to go that route

Good job on the fix. Great that you got the customer back on the road without the truck being beached for weeks. Was really interested in a Maverick Hybrid but decided to wait to see what issues pop up and give time for Ford to fix them. In seeing this and some technical reviews of it, kind of glad I didn't try to jump on one. Ford seems to have skimped a little too much to meet the price point. Maybe I'll wait till next gen. With current supply chain issues, it'll be a while till I opt for new vehicle anyway.

It is a superior permanent repair! For quickie fixes on old cars where wiring insulation is cracked and missing near a connector I use blue or other rtv and cover them with it ensuring that the wires are separated

Better then factory fix!! I bet that fuse was blown from the body shop trying to jump with the negative cable connected under the black cap that had a symbol that said DONT jump instead of the body negative post. Probably was the power steering main power cable. Probably will see a lot more of those blown fuses from wrong jumping. Love seeing the stuff you run into. I was a go to mechanic over 15 years then changed profession when I saw where vehicles were going👍🏻👊🏻

Brass or copper should be tinned before soldering with map gas. I rodded/repaired/recored radiators in my shop. Retired now at 70 due to health concerns.

If there’s one positive from all of this, it’s that Ford designed this part of the system to be really modular and easy to remove. Everything either clips in or is held on with a fastener and is easily accessible. But it looks like they used garbage pot metal for those fuse connections and the harness connection. Had it been something like copper plated with a stainless steel or chrome, it would take to solder really well. Similar to guitar cable connectors, which are very cheap and easy to manufacture. But Ford cut corners to keep the truck under 20k, and this is a prime example of where that occurred. Excellent troubleshooting dude.

I have the EB model and it seems like (after 11 months) that it has been built with a lot of cheaper flimsier materials. No problems yet, just an observation about some interior plastics and whatnot. I hope I’m wrong and it’s all better than it looks. Mechanically it’s been awesome so far

Honestly, IMHO that replacement 80A fuse is how it should have been designed in the first place. As an electronics tech I've always been contemptuous of non-replaceable fuses (for example fuses soldered to PCBs) in devices. I would have been tempted to also replace that 125A fuse with the same Bussman form factor just so the power distribution box wouldn't need to be disassembled a second time if that one blew. Like you, returning the vehicle to the customer in a better condition than you received it. If I lived close to your shop, based on your videos, I would attempt to get you to be my primary Ford mechanic.

Oops... My mistake. I thought that replacement Bussman you used was a housing with a replaceable internal element. I found after researching the series number that it isn't. Never mind about also replacing the 125A. But my comments on your work ethic still stand.

Ive seen the RV guys use that kind of crimper when doing upgrades to a charging system where those larger cables are used. Excellent choice here. That metal plate looks like an aluminum alloy. Probably a bad choice for under the fuses without some kind of coating. For that to stay there, I think I might have used more Deoxit and liquid tape. I'm paranoid about such things. Great recording, excellent info, always giving us more knowledge and experience!

Great job in repairing the factory screwup. But a comment about your test @19:00 on that piece; you had that piece clamped in a vise that could act as a great heat sink. And that piece dissipated heat very quickly into the vise. Great detective work, bro!

Hi @fordbossme. That looks like a very substantial repair. I would say better than factory. If I was the owner I would like to keep that repair. I like how you treat your customers vehicles like they are practically your own. Watching from Nova Scotia. Quite a few of these on the roads here interesting to see what our winters will do to the hybrid models. Province uses vast amounts of rock salt and salt brine not to mention the ocean salt air.

Good job. I was at my brother's last Thanksgiving and he was going to order one. Not sure if he got it yet but I'd wait another generation or two for them to fix this and the other two dozen glitches not discovered yet as on all new products. We'll probably both be in a home before long before EV becomes the norm though.

Thanks for this. The "Mysterious failing harness" was a big negative. Now that I know it's a doable repair I feel a lot better. What caused that 40 amp fuse to blow? I would have liked to see Ford make a longer cable to that connection for some stress relief so movement and vibration doesn't work the end of the connection. Your mechanical joint is probably less susceptible. Ford really needs to make s service bulletin on this.

Cold solder joint on that power cable from the factory, good fix Ford boss Me. That crimp is a better solution with heat shrink👍

Honestly, this should be documented as a recommended repair by Ford as a TSB for this issue.

I know you are already past this but still going to give my 2 cents. The issue wasn't the heat or the solder. The problem was the lack of flux and type of flux. If that connector has a stainless steel coating, it requires a special type of flux made to get solder to stick to it. The wire probably had some sort of coating on it as well and would also need some flux. The flux is called Stanless steel soldering flux No 71. Ford should of done what you did to fix it and just crimped a connector to the end of the wire, then added solder to it for some overkill. Lets hope Ford doesn't try to push this issue under the rug and not send out a recall. Keep up the good work. And you should do more live streams, they are always fun. :P

Solder is not always needed in not eyelid and whenever I have the type of solder that I have and it doesn't adhere to what's on the cable you start to think what is the type of solder that's actually on there

@@FordBossMe I did a little more looking into that. I am pretty sure they are using a Stainless steel solder. And without the stainless steel liquid flux or solder, normal solder will not stick to it. It makes sense to use that type of solder to prevent corrosion. Ford still should of done what you did and crimped it first out of the factory, then hit it with the stainless steel solder to prevent the corrosion. Also for future smaller wire work when soldering. I still recommend using a little Rosin flux even if the solder you are using has some in it. It will help the solder flow and also clean the wire. With the direction Ford is headed from what I have heard, Hybrid/EV will be pretty common to work on in the future. I'm sure you know to be careful around those orange cables too, lithium batteries are no joke when it comes to current and shorting. Stay safe man, keep at it.

I keep copper tubing in several sizes in both water type and refrigeration copper tubing to make up custom cable lugs .

My 2022 Hybrid Maverick died yesterday at 18,000 miles. Parked for 5 minutes and came back. Everything was dead, AAA jumped it and it’s back.

Good repair with the copper crimp lug using a hydraulic crimper with the correct die delivers a homogeneous connection that solder can’t flow into , the original connection looks like a fusible link with that soldered overlap joint with limited mechanical and electrical strength the anti corrosion plating must be some form of chrome if it won’t take tin or solder. Whatever Ford were thinking designing it like like that obviously wasn’t to sell replacement parts and build brand loyalty.👍

I got lucky, I ordered the harness for the one I looked at last week and it arrived today. They've been using the crimp style connectors for so long I don't understand using a solder joint. I'm waiting for them to start failing on the escape and corsair next.

@@FordBossMe Installed the harness so the cluster comes on now but the vehicle had a no com with the abs module. Tech line had us replace the harness and recheck. Got power and ground at the module but it's not functioning. Probably going to order the abs module assembly tomorrow and see how that goes.

Supply shortages right now you can't get nothing you have to you have to make it up as you go along I've seen people buying brand new cars and recommend they can't get them fixed for 19 months that's ridiculous and they're making car payments I commend you on the repair you did that was above and beyond call of duty and I've seen you do that many times you're one of the few to take care of the customer quality is job one with you

Great solution. I just hope I get lucky with the no power. At least I know where to jiggle the cable to get it started and drive to the dealership. I can also offer them a solution so I can get my Maverick sooner rather than way later. Have you thought about Amazon affiliate program? Good job. How much did Ford save by soldering the tab on the cable instead of crimping a lug like you did? Maybe the reason the tab wouldn't take the solder was the fact that the jaws of the vise were conducting the heat away. Try it again with the lug held by the other end in vise grips. Can you tell us why the 80 amp fuse blew and what precautions you took around the 450 volt orange wiring? Thanks for the great YT channel. And no, my Maverick Hybrid has not been scheduled yet after 11 months and one week from ordering it.

For someone not familiar on what triggers recalls; if and when they do recall the vehicle for this issue, can you briefly go through what "Ford's" permanent fix will look like?

Yea, I’m not impressed with that tin plate the fuses are on. That needs to be a post connection on both end of those fuses so you can change them. Cheep.

My wifes 2022 explorer had a similar terminal failure at the starter! 507 miles.

I wonder if Ford is using aluminum wire as I have read Sumitoma Electric Industries Ltd has made a wiring harness used by Toyota Ractis that has terminals that look exactly like what you are showing and they are welded instead of soldered to the lug end ? If thats the case good luck with that on the salt belt.

Excellent video as to fixing this problem, and I think you're right, the repairs you did are very likely better than the recall repair. The reason you couldn't get the solder to take on the old lug clamped in the vice is because the the vice acted like a heat sink and transferred all the heat into the vice, instead of the lug. the other end of the lug was away from the vice and could be soldered.

the coating on the copper plates are more than likely nickel plating maybe even a silver plating ...
