-In case you were wondering.....
-Homemade tips are 12 AWG for the 100/140W & 8 or 10 AWG for the 240/325W
-Applies to pretty much all soldering guns.

Regarding the material used for the secondary "tube": You suggested it might be made of nickel or "chrome", but I am pretty sure it is copper with nickel or chrome plating. The combination of the "tubing" and the thinner soldering "tip" represents a one-turn secondary, through which high current will flow when you pull the trigger. That high current will heat up all of the secondary, but the heat will be distributed based on the resistance of different sections of the "loop". You want the highest temperature at the soldering tip, so the tip has the highest resistance (narrow cross-section) relative to the rest of the loop. You would want the tubing that passes through the core to be very low resistance, so making if from copper tubing is the best choice. Nickel or other material would be higher resistance, even with the larger dimensions.

My dad purchased the 100/140 watt Weller gun for me back in 1967. A!ways keep a spare #222 screw in pre focused light bulb & tips. In school we used think it was #12 solid guage wire. First time that I heard they have a 1 minute on 4 minute off duty cycle. Mine came with a red plastic case and foam Insides.

Glad I saw this video. I had a broken wire from the primary winding to the switch. Couldn't tell which point on the switch it should be connected to. From your video, it looks like it was connected to the left connection which has two wires on it.

I have my grandfathers 8200N and it works great still. The 1968 Allied Electronics catalogue priced it at a whopping $5.20 . The mid-range D-440 was $7.45 and the big D-550 was $8.25. It had a choice of either 240 or 325 watts. No wonder Ron Soyland (Glasslinger) has one!

I paid 2 euros for a genuine Weller d550 like new in a fly market. Is for 110Vac but I own a transformer, same source

Very interesting ! I' m from argentina, and here, the brand is " Vesubio" I supposse it must be licenced because it is exactly the same. Mine ( a big one from the late 60's) does not heat well . One of the bulbs is missing . Also I'd like to know wich of the two positions of the switch is the high one. Thanks a lot, and I love jazz as well! Cheers!

I had one of these that I hadn’t used in over a year and when I used it again it immediately sounded like an arc furnace, started smoking and eventually tripped the breaker!

Nice review. I want to buy the Weller D550PK solder gun, but duty cycle is only 1 minute work and 4 minutes rest. I find it too low. Do the guns you have, have that same duty cycle. Can i buy the D550Pk? Hope to hear from you soon. Many thanks in advance

is the bulb just so you can see or an essential part?. Bored in the UK in lockdown and thought I'd try and fix it. Looks like I've filled the bulb holder in with body filler at some point but I'm sure it's been used loads since.

You must rewire the primary, a task, I gather, beyond your knowledge of electronics

My Weller soldering gun has a design feature that drives me nuts: For the higher power wattage the red trigger is depressed only half way; depressing the trigger button all the way gives the lower wattage operation. This is backwards as far as I am concerned. After seeing your video, looks like swapping the twp secondary wires would fix things.

I have an old 8200, and I'm trying to figure out which is low power and which is high power. Everything I read says the halfway point is high power, and all the way is low power, which I agree with you, seems backwards. However, it's hard to tell but it seems the bulb is just a touch dimmer with the trigger pulled all the way.... so who knows.... I'm gonna have to get creative to figure out for sure which position is high on mine...

FoMoCowboy I used a digital wattmeter to confirm that half trigger is the highest wattage; full trigger is the lower wattage.

@@RickSanchez-fx3lt First thing I looked into, but the way soldering gun is hard wired would make it difficult to swap the wires, too likely to destroy switch, so bummer.

Mine behaved about the same, I opened it and the metalic plates of the transformer cored were not where they should be, I rearranged them and with some crazy glue it came back to life.
