Alex, love to hear you talk about the steps you take and the issues you face. As a person that CNC's most of the same type of parts as you, I know all too well the hurdles you face. I will say I enjoy watching you make things and see what you do to overcome problems. Great job man!

At this point I fully believe Alex is just using these beautiful cases as an excuse to justify playing with engineering and machining parts :D This much attention to detail requires so much love for engineering and machining.

No one sees the countless hours getting to this place, the 10,000 hours to learn the software and add to the tooling/knowledge of it is inspiring. Yeah... those mini-lathes are alright for soft materials, great for delrin but if you want to do parting ops it really requires at least it's more recent released and also bigger brother. Got one myself a couple weeks ago. Fixed all the issues I had with the mini-mini one you have there!

That junction between the feet and the legs is seamless clean. I was hanging out in a tool and die shop before i was 5, It was next door to my dad's mechanical engineering consulting business. It's coming together very nicely, absolutely stunning work. A little constructive criticism, the back two 90 degree corners of the base plate overhangs the legs of the case a little too much and subtracts from the gorgeous fit and finish of the rest of the build. But the two rounded off at a 45 degree angle looks perfect.

maybe you need to invest in a bandsaw that is used to cut metal down to shorter length for the mill and lathe. You can get pretty good ones that are fairly small. Well comparable to your minilathe in what your max stock size that can be used.

Have you ever considered colour anodising the aluminium? This will not only add the colour of choice, it will also prevent oxidation of the aluminium

you do not heat treat HSS. you grind it to the shape you want then sand it smooth. by "heat treating" it you actually tempered it and maybe hardend it a little but certainly made it softer and duller.

You should watch 'This Old Tony's' mini lathe videos to hopefully improve your setup. Also, I would have put a chamfer on the the two square corners of the base plate to match the other ones. IMO it would look better.

Are you planning to anodize the aluminum? Leaving it raw and prone to scratching would freak me out with all the work you have done to this point. I guess small touch ups would be doable with the bead blasted finish, just a lot of disassembly and reassembly.

Why exactly did you put the feet on the mill to mill the OD and the bottom of the feet instead of on the lathe? Could have drilled and tapped a waste bit of stock and mounted the feet just like on the milling bed. Would have saved some time, produced a smoother (or at least more pleasing - in my opinion - , circular pattern) surface on the bottom, as well as giving you a chance to easily chamfer the edges slightly to produce the polished glint you like :)

what do you do with all of these pc mods when you finish them? do you sell them? I usually sell mine on ebay but some of the people there... i had one person offer me 1200 dollars for a 5k double loop liquid cooled pc and say because new consoles are coming out soon and will be better than that pc no one will want it and when i said umm no. he said fine ill go buy one from Walmart or best buy. honestly though i think that would be punishment enough for his statement so i let it go. your conversation about how much time that went into the difficult parts of the job that look small reminded me of that is why i brought it up!

Did you actually do a stress calculation? Thats a lot of bending stress, feels like there is gonna be some warping over time :/ Also the screws that hold the foot itself to the longer part are not really stressed "correctly", might be worth to roughly calculate the rigidity and the bending with a rough total weight of the entire case imo
