tongue and groove hardwood flooring for the tray deck is a really good option to consider. I replaced mine 7 yrs ago on my Hilux and its still in great condition. Far warmer in the colder months to sleep on as well

Use sticker flex on all of the joins top on bottom , it is paintable and stops rust. I put my battery’s up the front of the tray in a drop down box with exhaust heat shield. Sticker flex is a product use to glue on side panels on new busses with no other fixing. Hope this helps.

I’ve used countersunk rivets with sikaflex to fix the ally plate on my tray, doesn’t make any noise. Could also be the fact there’s a giant canopy ontop lol. Great tray though! Your cad designs are way above my brainwave I wish I had those skills. I still on the dumb end of a tape measure

12:50 here in Germany Truck Companies, like Mercedes and MAN, give a guideline how to build on their chassis. I am talking > 7,5to. In general: Never drill on top the C-letter Frame and mount on the SIDE of the frame! Because it take the load of the structure. So actually it is the opposite of what you did. You can googles those guideline (which actually mean it is the ONLY way to build legally in GER (and probably EU)). Those are availible from their websites.

Nice work. Where is the spare tyre going? May make sense to fit that under the tray (if possible) and run your storage box(es) on the tray + 4 posts and a roof top tent ;)
@DesignedandBuilt

I wanted to put it down there so badly! It would have been incredibly close to the exhaust and the whole tray would have had to move up 100mm which may have been a pain for actually using the tray! Current thought is to hang it off the back. Hoping to have a modular setup, one for touring and one for wheeling hard so the weight will be in the wheelbase when wheeling hard!

would you not consider countersunk bolts to fix your steel bed to the frame. full size access hatches if you will.

Hey Ron, not a bad idea at all. I guess with the canopy on it makes sense to have smaller access panels so they can still be opened rather than having to remove the whole canopy.
