My wife bought me the same table saw over forty years ago. It is probably one model earlier as the fence is more rudimentary. The trunnion mechanism is the same. You described all the same issues I've experienced over the years. Now with this very informative video, I plan on re-building my table saw, now that I'm retired. Maybe I'll have time now! Thanks for the great videos.

You do have to spend some time setting the saw up... blade, fence, etc. But once done, the saw is great. Fairly compact which is Nice kzfaq.infoUgkxXh-4_3-ZT1fFWP91ZV7iVqzElr0lEb-a I did get an Incra Miter Gauge which takes some setup as well. The stock miter gauge can be adjusted in the miter slot with a little painter's tape... this tightens up the side to side play a lot.

I have that saw... and I despise it!!! Why can't jobsite saws be made flat, and actually have a fence that doesn't flex so easily? I spent 3 months trying to fix that saw and gave up when I found a brand new Craftsman 315.228310 (like the one he redid in this video) for $50. It has some issues with the frame, but the functionality of the saw is wayyyy better than the DW7491. (Tip for if you decide to keep the Dewalt... Order from 80/20 Inc. a piece of aluminum t-slot (Model 2012 (its 0.5" thick, and 2" tall and mount it to your fence face.. i did 40 inches. This will make your fence perfectly flat... But youll need to make sure you cut and shape a piece of wood into the center of the paper thin aluminum fence that comes with the saw for support. Slide the wood into the fence tubing, and drill mounti g holes through the aluminum/wood fence. Now, you can have a perfectly straight fence that also extends out away from the saw (I did mine 10in extending out the front, and remaining out the rear, so that I could add a piece that would give me more infeed/outfeed support. Lastly, use uhmw tape instead of painters tape... the painters tape will give you nightmares in the future

Good job on the fence. I was able to score a 7' wide vega fence for mine for under $200 when I went down to buy a biesemeyer at my local woodworking supply center back in the day. My plan was to cut it down to a more manageable width but all these years later, it's still sitting there, 7' wide.. lol You dont need to make a new fence. Let it ride high and let your sacrificial fence do all the dialing in. As far as the fence being 90° to the table, just shim the sacrificial fence with masking tape. Another thing you might want to check out is a link belt, if you haven't already. They make a world of difference.. ...also, if you do end up reworking your fence, think about a micro adjustment system that locks against the rail but let's the fence move as the threaded wheel is turned. Other than the way marked down price, the micro adjustment was the final selling point for the Vega fence that I bought years ago, over the biesemeyer

Like the others have said, just elongate the holes in the rail so you can drop the entire rail about 1/8". Also, I love the aluminum C-channel idea for the side tables. You could use that to make interchangeable tables. Just slide out the old one and slide in the router table. One thing I'd make are round wood caps to cover the fence rail ends. I'd also replace the plastic adjustment wheels (are they plastic?) with cast iron wheels. They look like they're cheap on amazon.

He is a woodworker. Make new crank handles on the lathe like I did for the blade tensioner on my Craftsman “Professional” bandsaw. It was missing the original crank handle when i bought the saw, so I made a wheel. Unfortunately the plywood blew apart in a couple spots so I will one day (about the same time Robert makes a new fence) make a new one out of birch plywood.

The aluminum c-channel was the only thing I didn't like in this build. I think a couple of L-profile "hangers" with inset machine screws into the fence would have been a lot simpler. And fasten the MDF from the bottom.

I'd slot the holes in the fence rails to allow them to drop. Then grind the arm off the carriage, put a 8th inch sim in between the arm and rail carriage to create enough distance and weld the arm back on, job done. An old engineers principal applies here. I did find it useful. The fence design especially. You could have elongated the mounting bolts to lower the whole front rail or ground the welds off between the box and angle to lower the box.
