So great your safety testing was a success! Glad your stairs are now safe! Drew could of really been hurt when the prior stairs let loose! Love when your Dad helps you guys out! Dad seems like a great guy and handsome too! Is he single?

This is what you should probably do. Lay a platform or frame on top of your roof. This will be the support base for all the stuff on your roof. Glue it down as best you can. Then... drill holes at the corners at the SIDES of your van. Connect thru those holes, some ties from inside, to holes on corners of roof platform, which are free floating, with some ties, wires or chains etc. That way there is no leaking on the roof. If there is any leaking, it will be at the holes at the sides of your bus, but that should be much more easily prevented with caulking and such. And this way, your stuff on the roof won't fly away. Edit - Actually you only really need two holes at the front sides, to prevent blow off.

Almost, but not quite. We build experimental aircraft and use a lot of aluminum. The problem with aluminum is that it begins to corrode the instant it contacts air. And it does not stop corroding if you cover it up with primer or glue. So yes, you can sand and glue it and test (as you did) and it may pass. Test the same piece after it has had 6 months to corrode beneath the adhesive and it will likely fail. You can get reasonable results with a product called "Alodine," which is designed to seal aluminum, but bolts and rivets are the ticket if you really can't accept failure.

Great job doing this! You bought yourselves that peace of mind for all the structures that use similar bonding joints! I used to work on composite aircraft structures that were all bonded together with epoxy. During the certification of aircraft, every bond joint right down to the individual mix cup was subjected to non-destructive testing and destructive testing. We had to destroy entire aircraft wings to prove that the design would be safe.

I’m not a builder of any sort, not even a crafter of any sort. But I gotta tell you that if I was looking for a way to permanently attach something that would have to take the wear and tear that a set of steps were expected I’m not so sure I would feel comfortable using adhesive. I’m just gloom and doom enough to imagine myself driving down the road and those steps would go flying off. Off they go into the wild blue yonder! Glad you bolted them on. Time to breathe a big sigh of relief! ***SIIIGGGGHHHHH***

We feel SO much better about bolting them on! For that application, fasteners were definitely the way to go!

I don’t think my comment was negative. I stated that you probably have enough to withstand the forces. I was just explaining the difference from an engineering standpoint.

I don't think the scale stuck, I think the composite started bending at 1,300 lbs, and then shortly after that the aluminum section came loose from the composite panel and began to yield itself. But is difficult as we are only seeing the edit, and not all the shots played through completely. Once the panel starts to deform @9:03 the new round shape allows the edges of the adhesive to peel away and the failure shortly follows. I really like your build. I am envious. I only have about 25k in my ambulance build, but I will never be able to get the placed you will be able to. I still dream of dropping the box on a Mog some day.

Novel test i guess. But to be safe and sure a combination of chemical AND mechanical bonds are essential for security. Even a third option if you're paranoid.

We’re just having fun and confirming there won’t be an immediate catastrophic failure. We feel really good about our solar rack after seeing the results of the test!

one test is easy, but real world there are a lot of variables to test. temp high and low, humidity, pressure over a sustained time, UV over time effects, vibration, and im sure theres more. but i think with a wind diverter you should probably be fine. and at least it will likely not all fail at once, so as long as you check it every so often im sure its fine. plus your truck cant/wont even drive super fast so thats a plus. but why did the stairs fail if this test could take so much more weight?

Overkill to the Nth degree! You will never get close to 1200 pounds of wind shear on a flat mounted panel. If you put the equivalent of a hood bug shield at the front of the roof, or a pool noodle under the front panel to keep air from getting under it, there would not be any force from the bottom... What you actually did will create a wing air foil effect which will put a suction on top of the panels. Do a quick search of aircraft wing airflow effect.
