Cracking work. I scrapped a mk2 with rust in these areas long ago and then I learned to weld myself. I use a black and decker finger sander to get in the awkward areas. Think it was £46 but honestly it's been great. Great for trimming down patches too less aggressive than a grinder.

You using gasless? In my experience I struggle to weld thin metal without gas. I use old co2 extinguishers with a basic regulator on. You can't knock your welding using gasless it's hard work.

Fair play to you having a go and not doing a quick edit of it full of filler, personally I would have come in from behind and spot welded in new steel in there and strengthen up the light mounting part again with new steel from behind. You could of then filled the rust holes with weld onto the new steel and grinded it back. I was surprised that your gasless mig did not burn holes in it ! I had one years ago for a few weeks and it was only good for 3mm thick steel upwards !

Thanks! My gasless mig will go down as low as 30A. I bought it specifically for this reason. And this car definitely deserves to be treated to some new metal instead of a bodge.

Every little piece of metal the you grind and fly away ignited in flames, its 100% a rust starter whatever it lands in ones it gets moisture. Is best to cover those sparks to get inside the vehicle 🤷‍♂️
