How To Make an American Flag in Wood using Amana Tool CNC Router Bits, Saw Blades and VCarve Pro

We chose White Maple, Dark Walnut and Paduk for their natural colors to best represent the red, white and blue of the American Flag, without using a dye or paint to color the wood. Final dimension measure 46" wide x 26" tall x 7/8“ thick.
Andy Glass from Workshop Addict takes the following steps to create the America Flag:
Step 1
At the computer using Vectric’s VCarve Pro, Andy modifies the American Flag .STL file to fit our dimensions and customizations for CNC use
Step 2
Using the AGE® Series Track Saw Machine Saw Blade no. MD260-800 in his Festool® KS12 EB miter saw, Andy trims the wood to size.
Step 3
At the table saw, Andy uses AGE Series Glue Line Ripping Saw Blade no. MD10-301 to rip all the boards into the strips needed for the stripes.
Step 4
Biscuit joiner and glue up to increase the stability of the thick flag. Five different glue ups were needed.
Step 5
Amana Tool Extra-Fine Cutting, Electro-Blu™ Coated Saw Blade no. 610801C to crosscut the panels on a table saw with the sled dialed in at 90°
Step 6
In preparation for CNC cutting on his Rockler CNC Shark HD 3 w/ Extended Bed CNC Machine, Andy uses Amana Tool Heavy Duty Insert Knife Spoilboard Router Bit no. RC-2255 to flatten and old, worn out piece of MDF Spoilboard from his CNC bed.
Step 7
To prepare the stars for placement, Andy uses Amana Tool’s Insert Knife V-Groove Router Bit no. RC-1108 to inlay the wood.
Step 8
Amana Tool Spiral Flute Plunge Router Bit no. 46245 roughs away most of the material around the starts for the next inlay
Step 9
Switching back the the 60° RC-1108 Router Bit, Andy cuts the stars from the white maple in preparation for gluing them into the flag
Step 10
Amana Tool Spiral Flute Plunge Router Bit no. 46248 cuts the slot that will be used along with no. 45650 to make the keyhole slot to hang the American Flag
Step 11
After gluing in the stars, Andy again uses the Spoilboard Router Bit no. RC-2255 to remove access material. He then sands away the excess material, however he could have inched his machine further down to get a closer finish with this unique Spoilboard Router Bit.

Stumbled on this video and WOW! I want to make one of these. I am currently working on a flag that my son and I have built, and I am carving in each star by hand with a Dremel. Time consuming is and understatement, but after carving, I use a triangle shaped metal file to crisp up each star and they look great. Thank you for sharing this video. I am looking into purchasing a router table and want try making a flag like you have made. Great job!

Sorry if this is a total noob comment since I'm just a fan of CNC and haven't done any of my own yet, but why not do the stars before joining the two halves together so that it would still fit through the planer?

Is there a way to program in sheetcam to rock and lift the cut at the same time and get stars like that?

I’ve never used sheetcam before, but the toolpath to do that is called a V-Carve and most softwares have something like it.

I'm trying to attempt this on a smaller scale for a cutting board. Am I still able to use the same bits? More specifically the V bit? I've tried multiple times doing an inlay, putting together with the male and female parts, but something is always off.

Yes the V Tips can cut down to your preferred depth .. therefore you can re-recheck your computer file to ensure the parts are lining up. Hope that helps.

awesome! any chipout on those stars with the flycutter? Is the trick to use a fly cutter? I think i tried using the planer once for the inlay and got lots of tearout.

No tearout with this new fly cutter CNC bit from Amana Tool. The greatest feature about this bit is the ability to dial down and remove very thin layers of material, less than 0.001" per pass.

If you look closely towards the end, it appears at least one star’s tip is missing. This method seems a bit too aggressive for the delicate tips. I’ve found a drum sander works best.

looks like quite a bit of chipping on the tips of the stars. Any idea to avoid that? Can a router in my shark spin that spoil board cutter?

Hey Bill, sharp eyes you have there! Yep there was a small amount of chipping on the stars, this was due to the small amount of chatter in the smaller Shark CNC machine. A heavier machine may have prevented this. Yes, you can use a spoilboard tool on this machine.

I've also found that I can get some chipping on sharp corners when trying to create the male inlays. I use the exact same V Carve bit as seen in this video. The best remedy I've found is to make shallower passes on the male portion of the inlays (as hard maple tends to chip when the bit reaches the sharpest point of the inlay). Also, I use polyurethane glue on the inlays and use as much clamp force as possible when gluing up the inlay. When I follow all three, I will likely have flawless inlays.

I ended up purchasing the code but am using Fusion 360 and Chilipeppr. Is there anyway to convert the file from the VCarve to one of these other programs?

J Studd I have Vectric Aspire (same software As v-carve just has a a few more capabilities) and fusion 360... I know I can export from Aspire into other file formats but have only ever transferred 2d drawings from. So you could export the 2d drawings from v-carve and open them in fusion. Then you would just extrude the shapes.

Hi Gunnar. The CNC machine used in this video is intended for machinist with previous experience on the CNC. It is the Rockler CNC Shark HD 3 w/ Extended Bed CNC Machine, we would recommend starting with a table-top machine such as Shopbot if you are just starting out.

I make these flags as part of my business but I hand carve the stars wither a Pfiel V-Groove Chisel. I'm curious as to what you sell yours for. Looking to buy a CNC soon to save myself some time though. Great work

Looks like a lot of expensive tools and work and skill to make a flag. I also trust mine more not to break the rope it hangs off and heavy to come down on my head. How heavy is that flag ? The last thing that makes me like mine is I really enjoy watching the flag up there blowing in the breeze. That would not have the flag effect. It is just hanging a big hard woody. Oh well to each their own nice work. Some folks really like woodies just keep the love for them in private please.

It looks like you have a spindle (rather than a router) and are using 1/2 inch tools. I have the CNC Shark HD 2 and the only spindle available only accepts 1/4 inch tools. Is this an upgrade only available for the HD 3? .

What MM is your router? Most 2HP and 3HP are going to be 80mm spindles. The adapter is only half of the equation. You unit must be able to handle the additional weight.

The router is a Porter Cable 892. The barrel is 3.5 inches, 88.9mm in diameter. It's rated a 2.25HP.

ToolsToday is that the bit you change the blade? Also, how long does it last? I use a 60 degree v bit but it's not giving me pointy stars.

Hi John, yes this is the solid carbide insert knife router bit where you change the blade, rather than the entire bit. Amana Tool CNC Router Bit No. RC-1108. With regards to the pointy stars, if you follow the procedure in the video at the 4:05 time stamp, you can see how we ramp down and cut the stars.
