In this episode I install 580 watts of solar on the roof of my van. I bolted the panels to 60mm x 60mm aluminium angle, which I hinged on one side to make the underside accessible for cleaning, wiring and maintenance.
I wired the 5 x 100W panels in parallel and in their own string (circuit), and wired the 4 x 20W panels in parallel and in their own seperate string also. They both come down into seperate waterproof enclosures to enter the van.
I secured the panels to the roof using Sikaflex 221, which is a high strength adhesive, and will be mounting a piece of angled aluminium to the front panel for aerodynamics and to reduce wind pressure build up underneath the panels.

The solar panels are working great and holding strong! I've seen them pump out 30-35 Amps on the absolute sunniest days, but are generally producing around 20 Amps on standard days. I did not film me installing the solar panel wind diffuser on the front panel so wind pressure does not build up underneath the panels whilst driving, I strongly recommend viewing the blog post to install this feature if you install solar panels. Travel With Jaz Just re visited this video and found your update, good to hear plus the wind diffuser/ negative pressure attachment. We are just about to update the panels on the pod. We have a couple of 100w panels that we have to setup each time and chase the sun with so we’ve got tired of that plus the weight and space used of those suckers could all be utilised better methinks ...been great but if you go for a hike not much day sometimes left to chase when you get back. So we are mounting them to the rack on the pod roof. We thought we would brush up on your hinge install for the panels. So really interested in how you prop them up and how the bolt catch is going and is there anything you’d improve on the hinging and catch idea. Cheers and thank you.

use butter or oil to smooth sillicone or glue, it works ;)

you could have possibly used riv nuts or jb welded nuts to the other side so that you didn't have to go through the angles but matey what a conversion

Yeah actually the van is 100% made from sikaflex the only metal is that aluminium frame you can see on the panels haha..

Oh I get it haha, yeah it's just a habit I picked up as an apprentice and the easiest quickest way to do it, I actually clean my finger off with a rag every wipe. Thanks heaps for the support!

Do you live on the mainland Portugal and also have a van that you converted? I have never seen an Rv in the Azores; well at least to the islands I been too.

I like the rivnut ideas below, and another option is to put hinges on both sides. Like door hinges that the pins can be pulled out (or put a bolt in place of the henge pins). You could then have the option of tilting them either direction. The pins could be drilled with cotter pins or set screws to stay in place...just a thought.

I really like your tilt mechanism for the solar panels. Up here on the England/ Scotland border our mid-winter sun is only 12 degrees above the horizon at midday and having panels that can tilt would increase the efficiency by a huge percentage. Great idea.

wow yeah that could definitely be used for that, here in Australia we don't really need to worry about doing that as the sun is pretty high in the sky, except in winter it does drop a bit.

@Greg Virgoe - Check out the angle bracket and hinges Jaz has used here - you could probably use something like this and adapt to have one side able to be raised up to get a good sun angle for Northern Europe

Not to take away from this vid and Jaz's work which is amazing!!!!!! thank you Jaz!!!!!!! However you can now get Flexible solar panels which mount directly on your RV's roof......without mounting brackets and the associated wind resistance...etc

Yes there is Sikaflex 221, or Sikaflex 252. and a bunch of other high strenth adhesives!

There is no way I would trust that SikaFlex, never under estimate the pressure those panels get at high speeds! His idea to mount the panels to the aluminum angle was great, just add a few nuts and bolts. Would you fly on an airplane that uses SikaFlex to hold the wings?

When explaining parallel vrs series everyone talks about the shading issues. While very important, no one mentions the wire size determinations as volts or amps increase. This could make a huge difference in the wiring needed and the cost associated not to mention the ease of working with and terminating wire based on size.

also everytime you drill a whole and you are worried that it may drip or rust, we could use rubber paint spray , so that it forms a rubber coat which would be air tight too.

One suggestion, although you are the electrician. You might want to run that flexible low voltage conduit in the walls to keep your wiring options open downstream. You never know what you might want to put in there later on. I wish I had done that in some of my house. Hard to think of everything up front, and as you know, technology changes quickly..

Just want to clarify your point as I've intended to run my ~375W (later upgraded to 500w) in series but perhaps parallel makes more sense. Do you mean run the individual wires from each panel down close to your charge controller? Once they're all there they can be attached to + and - bus bars and higher gage cables can connect to the controller. Does it makes any sense to do that vs just running a thicker cable down and combining them on the roof? Thanks

I really like your installation, What type of hinges are you using? what size? Are they aluminum also? Stainless Steel and aluminum don't mix well together.

Hey thanks heaps! I think at full sun roughly around 30A per hour. 500w / 18v = 27.77A & 80w / 18v = 4.44A My battery is 200Amp hour, so in theory 6.66 hours to charge. this is all in theory.

I'm hoping at the end of 2017 I'll be completed. and I'm debating whether to travel from Brisbane straight up to north QLD then all the way down the east coast then across the Great Ocean Road to adelaide way, the up the guts through Australia up to Darwin then over to Perth, we will see :) I will make vlogs once I'm living the van life

Awesome work Jaz & love the explanation of how it all works. Can you get zapped while you are wiring up the panels? We're here in Beaudesert SE Qld. You look to be near the city (Kelvin Grove maybe?) We just about have our Caravan finished now & was thinking of going solar but went for a 130 amp alternator on our 4X4 instead. We will be taking off mid next year so hope to see you on the road of life. Just wish we would have done it at your age though. Bill & Kyrie.

Thanks heaps guys! You can get zapped with solar but generally if you got them all series'd together, creating higher voltages, I did this late in the arvo and they're in parallel, negating any dangerous voltages. Appreciate your support and see you on the road!

I'm going to look at a short bus to possibly buy and try and do into a RV conversion, using all your videos as helping guides and hopefully over the next several months get if finished to travel from East Coast back to the Pacific NorthWest then travel around several states (Dakotas, Wyoming, Idaho etc.) looking for few acres of land to settle onto. Be interesting to see if the physical work looks as good as my visionary ideas. I'm NOT with any carpentry/construction skills at all. But I only fail if I never try right?

Just use 6x 100W and take out your skylight. Also, put them on hinges, so when you're stopped, you can point them straight at the sun!

Could have used a bit of angle for those corners, screwed on both sides. Those bolts are going to put stress on the glass in the corner, adding to the stress from flexing from a lack of middle support

Hopefully, a close encounter with a small branch is extremely common. I had a panel on my motorhome go crazy crack from one wheel hitting a large rock. But they are much cheaper these days so no biggie I guess

Another super fantastical and very well explained video Jaz 👏🙄🤔 you make it look so easy... I highly doubt if I tried to do a similar project it would end up looking quite so easy as you make it look! I would most probably end up tangled in wire and fall off the roof 🙈😂 - anyway thank you kindly for all the info etc, it’s really starting to come together now... Those cables look pretty thin for your 500w panels going into the van (at least it looks that way from the video). You are going to be getting 20+ amps through those small cables on a super sunny day. You might want to up the cable size a bit on the 500w side of things.

Instead of the corner bolts you could have a nut welded on the panels frame and the you can just unscrew the bolt from the outside

That's a sick idea! didn't even think about that. What about a "Nut-sert", sort of like a rivet but where you can screw in a bolt. This might be easier cos i'm definitely not the best welder haha.. Cheers for your idea it is still possible to do as the panels hinge and I can change if i need

I was going to suggest using rivet nuts (basically the same thing). Very common in van builds to secure stuff to body rails, and would work great for this application too.

Travel With Jaz indeed even better idea. On eBay you can get nut rivets for cheap. If you then can find a bolt with a wing nut like end you can even undo them by hand. Or maybe if you have room enough height wise you can work with those flip over to lock things used to put wheels in bikes. Nice work. Love your videos 👍

Hello Jaz...how are you.. I just wanted to ask you about two things... 1. the air conditioner you didn't think where would you install it?? No enough space for it 2. hi, 1. didnt want an aircon plus my battery system isnt large enough to run one for hours on end. 2. yeah i had to trade that space off for solar

Hey just so you know, though normally you'd be correct on series vs parallel with solar panels, those panels would not be affected as they have diode bypasses (the big black box on back of each panel). Though with that if one panel is affected, you just loose the whole panel completely. The other option is to do micro mppt controllers per panel. Good job on install though other option on mounting would be to use rivnuts (though I see that is mentioned) Btw I followed you to here from Facebook (thanks for the info on the insulation again)

Travel With Jaz yah, a lot of good panels include them now. You use to have to buy separately. Renergy are the first ones that I've seen that include them. The only ones that I don't see them often on is commercial power panels cause they limit you to 1kv max on series

Question: Have you thought about water condensation under these panels while driving in heavy rain? Might this create any problems to the wiring?

I have and I zippy tied the joins up to the bottom of the panels which isn't in the video to keep them off the roof, I don't think that would create a problem anyway the Positive and Negative joins aren't close enough to short

All in parallel? I understand that wiring them all in parallel is going to give you a low voltage (lots of current of course). But the charge controllers prefer a higher voltage - they need to step it down to charge the batteries but if it is already too low, no charge. While you may have enough voltage on a good day, overcast or when the angle of the sun is low .... may be a different issue. Suggesting serial-parallel.

Where did you get those hole enclosures for the roof of the van, and what are they called? I have an idea for really sick looking cable routing through my desk for keyboard and mouse. Definitely overkill, but it'll look amazing. :D

They called solar entry enclosures, i got them from a place in Brisbane australia called Brisbane Valley Traders

Was wondering what you did to secure the cables from the panels back to the back. Are they just flopping around on the roof, or did you attach them somehow? Was thinking PVC conduit might be the way to go to route the cables, but maybe that is overkill.
