Tips from the machinists at my client (we work mostly in plastics). 1) 3d print custom vacuum hose nozzles to mount on the spindle with a mag base. This works in combo with air to clear chips and prevent recutting. 2) don’t ramp down in the material, plunge off to the side the feed in at each Z depth. 3) use Harvey tools specific plastic cutting end mills.

Single flutes are your friend when cutting plastic. I use Datron tooling, their 4n1 endmills are very expensive, but they are pretty awesome for plastics and aluminum. Not having a high RPM isn’t ideal for single flutes, but the sharpness they can achieve is unmatched against 2 and 3 flutes endmills

Pretty sure I did this job before, but they didn't want to match same price. I just used pre-sized bar stock and length cut it. I think the slot was smaller though i used a .015 ball. otherwise cut a fixture just like you did also surprised to not break any tools but I think i also did a drill out first and they checked for movement in each one to make sure they wouldn't rotate before the .015 ball mill.

I use the blue painters tape and superglue to just glue scrap materials to a regular vise to make softjaws

I imagine this has occured to you, but I thought I would mention it anyways. Have you considered environmental control in the workshop and or the , machine? Not knowing anything about the material properties it occurred to me that the colder the material the less burring effect there would be. I know you can blow air through the coolant hoses but that could throw small parts around. I also imagine that you have experienced changes in parts runs due to humidity changes, so experimenting with environmental control may be worth considering as the expense could be covered by being able to have more successful parts runs which would allow for more jobs to be taken on and less material wastage. Maybe putting dry ice in the machine may work to help get better parts the first time or in less time and less revisions. Just a thought from a random nobody. I like your content though and I am a subscriber when KZfaq doesn't unsubscribe me from my channels that is. I find I have to resubscribe to channels fairly often, as I have many subscriptions.

Uhmw is my least favorite plastic to work with. Especially when turning larger parts. It will warp over night and do a lot of funky stuff.
