Timelapse showing the process to make a craft foam hat block for wet felting. I have used only a carving knife, sandpaper & a sanding block to show that almost anyone could make their own serviceable custom hat block with the simplest of tools - if you do have access to more tools then it makes sense to use them! The rigid craft foam works well as a wet felt hat block and will last well providing reasonable care is taken. Total time to make this was around 40 minutes, although it will be worth taking more time if you are not used to such tasks. once you have carved the initial shape the process feels a bit like felting! Hi Michael. Thanks for your comment. I think I just finger gauged what felt right at the time! Probably about 35 mm / 1 3/8" ish. The beauty of the foam is that you can easily tweak it even while blocking your hat. I've just watched your furniture video - fantastic!

Can you provide a web link for where to get that particular type of foam. An ebay search doesn't narrow it down very much. Greatly appreciated.

If I want my hat to eventually fit a person with a 59 head, do I make the block to 60 to allow for the sweatband? thx

I'd make it to 59, then make the sweatband to the exact size. The felt will have enough give when you sew the band in.

@@donutpanic I also see that you use a very thin sweatband material. I will be using leather not sure if that makes any difference in your response. thx for your reply

@picturesteve398 I suspected that would be the case! Perhaps size the sweatband to start with, measure its outside diameter and make the block to that size. I suspect though that you'll be better off needing to expand the felt a little rather than trying to lose some excess when sewing in the band.

how does that hold up pulling the felt over the foam seems like it would not stand up to lots of pulling and tugging to shape a Hat .

Hi Marcus. They are for wet felting rather than blocking a pre-made felt hood. They are tougher than they look though! Have a look at this kzfaq.info/get/bejne/l72Va6l-ndrLoKs.html

What kind of craft foam?

Hi Martha. I have just unearthed the original packaging to check and it is simply called craft foam. Mine is from panel systems in Sheffield, England, but if you search on eBay or the web for 'blue craft foam' you should find some easily enough. You can also find similar foam at home depot or lowes (if you have one near you), it's insulation foam so you get a big sheet for around $20, it comes 1-2 inches thick so you'll have to stack a couple of pieces and glue them together (spray adhesive works best) to get the height, once done it'll carve the same. We use this method all the time when making stage props Edit: it comes in blue and pink but they are essentially the same thing
