Having never done this before but having thrown myself into studious research, this is how, for better or worse, I laminated my very first block of extruded polystyrene to carve. Wish me luck.

As far as bonding pink foam sheets together, I have found that 3M Super 77 made for foam is the best. It's as easy as spraying on cooking spray. Always be sure to remove the clear plastic sheet of film from the foam, if it has one, before spraying and bonding. once both surfaces make contact, it can't be moved or pulled apart. I have also found a nice trick to clean up rough edges and contours on beaded polystyrene foam by using a piece of parchment paper against the foam area and using a clothes iron. it works great and leaves the surface smooth. just don't run the iron over the foam not covered with a piece of parchment paper or you will melt the foam to your iron.

Just this past Saturday I purchased the wood putty from Home Depot and it cost $1.96 for a medium size can. It works wonderfully with XPS.

I got some of the duhram's. I made a small skull casting, it worked fantastic! ...and a fraction of the cost of polyurethane. Although a little costly than regular casting plaster or hydrocal it's cool because it's more durable and I imagine with a sealer pretty much water proof for use on my art car.

Hey Luigi B, Thanks for taking the time to share this video. Felt like I was sitting down with an experienced friend kind enough to share their opinions. Appreciate the different options shared along with the rationale for each preference. I'm planning to carve a dragon head out of a block laminated from the same pink extruded polystyrene. Did you encounter any issues as you carved through the layers' seams? Was there any tendency for the adhesive to disrupt the flow of your hot knife, or blade, or sandpaper, or whatever you were using to sculpt? Thank you.

Great questions. YES, there's a considerable disruption on the motion of the knife and sandpaper as it goes through the FoamBoard adhesive. I've stopped using that and am now a huge fan of the Glidden Gripper. I brush it on both surfaces and let it dry to a "tacky" consistency, sort of like contact cement applications. In seaching Home Depot for the pink extruded foam board, I saw a note that the sheets are "scored". Does that affect anything? May just be a shallow score???

Your comment is very timely. I have abandoned Durham's Rock Hard Water Putty simply because it is WAY too hard to sand; it's like sanding steel. I now prime the foam with Glidden Gripper Bonding Primer then use regular ol' USG Joint Compound (drywall mud) instead. The surface ain't has hard but it sure is sandable. Thanks for watching.

I.ve been using Polytek 1512 liquid plastic, two or three layers for top coat with great results, now I'm considerin the Smooth-on Habitat Cast N Coat™ Epoxy

Ola Luigi, I've used the Durham's Rock putty for repairing rotted window sashing around my home. One issue I've found is that regardless of the surface prep (80 grit sandpaper) I have difficulty getting paint to stay through an outdoor season with normal exterior primer and paint. As a retired DDS, it reminds me of a synthetic gypsum used in making orthodontic study models. Perhaps a precoat of the leftover Glidden Gripper will work better. Just a thought should your finished project be outside. It sure cures hard, and the empty cans are kinda cool and useful percussion instruments :). Carve on my Italian pal!

The other thing I picked up on many of them is the carving/cutting tools of choice. I'm sure you're seen them. Electric heating wires and knives. BOY! Do they seem to make precise cuts so much easier. Your work is incredible!! Please keep posting videos. Haven't had a chance to look through all of your videos, but if you could do one showing each step would be very helpful. Joe Roberti

I actually have two hot-wire knives and, yes, they're great. But I've found they have some limitations. Sometimes I can get more control on the cut by using a long bladed razor knife. I've also considered, but haven't tried, automotive Bondo as a coating which could be sanded nicely.

Let me know how the Bondo works, if you try it. Seems the majority of folks are sticking with the Durham product. Love being able to see all those videos on people trying different products, etc. Sure saves a person a lot of trial and error. I guess I wasn't aware of how careful the finished product must be handled...dropping or bumping things into it. Regardless of the final coats, it can be damaged with a hard enough pressure. HOWEVER, after watching your video again, I see where the expanded pink stuff is a better choice because of the density. Since I'm doing my very first try this week, I bought the regular white insulation sheet (the snow producer). Laminated some sheets yesterday with Gripper and my hope is to carve a small 2 ft tall pelican. Wish me luck! haha.

What would you say the savings was between using the hot wire Foam Factory hard coat and the Durham's?

I just looked it up for you. The Foam Coat from Hot Wire is $10 for 3 lbs or $3.33 per pound. The Home Depot price for Durham's Rock Hard Water Putty is $8 for 4 pounds or $2 per pound. So, you can see the price difference is quite significant. But, recently I've moved away from Durham's because it's so hard that it's like sanding iron. I now use a "dust control" joint compound by USG, not quite as hard but much easier to sand. Thanks for watching.

Have you ever used PET foam sheets/blocks? Made from recycled soda bottles. (I have a stash of it because someone was throwing it away.) If so, how do you cut it?

I was told that a hot wire won't work. Since then I've cut it with a hand saw and tried sculpting with a Sureform planer. They seem to work pretty good. Thanks for your response.

Be careful using PET. I believe I read that if using a hot wire or knife technique, the fumes are toxic! Same to drink out of, says the lobbiests tho !?

Yea ive been looking for something I can either put in a spray gun or hopper gun. Now theres a video of a rock wall thats completly foam and shot with a hopper. If I paid for 2 part stuff from ff or Bity. It woulld cost a damn fortune. Build some nice stuff cheap but the coatings gonna cost 9000 to waterproof. Lol not this lifetime. Maybe I should make somthing??? Lol

The use for these products is mostly for insulation in buildings and under heated concrete slabs. The expanded styrofoam is also widely used as a protective barrier in packaging fragile items. I hope this helps.
