Hi everyone,
This video took me a long time because the mould was very complicated to make. The end result was not a success but the process was good so I uploaded the video to show you some tips and also the mistakes. I am already working on a new video and it will be up very soon, it now should take me less time to make a perfect carbon fibre bracket for my Ducati since I already tried it once.

Credit where its due! I've been in composites for over 10 years, and I wouldn't attempt a part that complex! Hats off to you, that is some serious skill there 👍🏻

WOW !!! I've been working with fiberglass, Kevlar, and a wide variety of carbon fiber cloths for 6 years, now. I am very impressed by your mold making, which is, by far, the only truly difficult part of the whole job. Accurate molds are key to everything. You did good !! My only critical input would be if the part is load bearing in any dimension, in which prepreg "may" not be appropriate. (notice the word- "may"). Here's a "for instant" situation--- Prepreg is fantastic for large panels, such as a car hood, trunk, etc. BUT.. for a, let's say... a motorcycle frame... big difference... you'd need multiple layers of "structural" weaves, such as WASP also called- beehive weave. This weave is hexagons, which give massive lateral strength. It's pretty ugly and is never used as a "finish" layer. As far as I know (today) you can't buy "structural" prepreg. Mind you, I'm not dissing prepreg, at all. I'm just concerned about the strength of your object... BTW, I have no idea what the piece even IS (??) so I have no idea if it will be subjected to loading over say.. 200 pounds- in any direction of inertial motion. Just my 2 cents worth... But really... it came out really well looking, for sure.

It did came out fairly nice didn't it? But yes, it was my concern and question I was having the whole time since this video was posted. I am not sure if I he used just one layer of prepreg or more but it didn't made it into the video (or i am blind) but in any case I'd like the load capacity and vibration resistance to be discussed here more. I mean the headlight doesn't weigh all that much right? But with riding on potholes it will get some hits and then, will it bear its weight at the mounting points without any structural changes? I have no clue. I do however invested some time into this as I want to replace my homemade aluminium headlight/instrument/tablet holder not by a need but rather that I want it even lighter and nicer too. Commonly known fact is that a laminate with a core inside it has even better load carrying capacity that one without a core. So what should the core be right? Aluminium? I tried barbecue alufoil, but that is just too thin and with inserting thicker alu sheet the weight savings are going way down. Or that is my pov. However the main problem with laminate with a metal core is delamination. I have read some articles about it still with not much of a clue how to make it at home, so that the part doesn't delaminate over time. There are some processes to insure that the metal core and fiber material around it doesn't delaminate when loaded, but so far had just a headache out of reading it. Either way I may skip the core laminate idea altogether but I still wound need brass inserts in the bracket, so the delamination may still occur.

Dude, this really is amazing good work! I have yet to come across such good detailed view on the DIY creation of such a complex part. Your video's were one of the reasons I started trying to create carbon fiber parts for my Ducati xDiavel S. Your work and video's are so inspiring. I kinda gave up on the XDiavel parts, but after seeing this video I'm stoked to start trying again! Thanks man and keep it going!! PS. I really don't understand why you have so little number of subscribers... this content is pure gold.

how do you "precut" the pieces of carbon fiber during lay up? As in: how do you get the individual surface shapes for each surface, which makes you a template?

Hey It’s called high temperature moulding paste. You can make your own. Using high temperature resin, aluminium powder, chopped glass fibre, fumed silica. Thanks for watching 🛠️🤘

theoretically it should be 30% lighter than magnesium original piece

Thanks so much! 30% is about right. I have 50% weight loss with the half finished part. It will end up around 30% when it’s done.

What kind of heater do you use in the oven to get it up to temperature? Great work by the way.

You got a pretty good result considering the geometry of the mod. If you are looking for something better, can you make it as 2 pieces? its just too complicated for composites. Then bolt them together after? All those long thin sections totally enclosed in a rigid mold make it so finicky to get the right thickness of prepreg layers into it. If you have a clean side against a rigid mold and then the vac bag pressing against the other side, the exact thickness of layup would be less of an issue?

Yes, I agree. Very complicated part, with sharp angles. Although the part has been cast in an alloy, thus having positive draft angles, there are areas which vacuum infusion bag cannot apply pressure due to bag edging. Double mould CRTM or LRTM is the way

I buy the prepreg from a supplier. I don’t have the facilities make my own at home but it is possible to make your own at home

Hey It went alright. Unfortunately there are many pinholes and spots where the part haven’t had a good vacuum. The carbon couldn’t be pushed to the mould wall properly. Will be making a new mould and part. Thanks so much for watching 🛠️🤘

FYI-Resin services makes a mold-making dough that I think you’d like more than the fiber slurry you used to bill up your mold backing. On my last molds, I used a metal filled surface coat, backed that with a few layers of fiberglass, then went right to dough. As it starts to cure you just lay some light cloth on the outside and rub it down with some alcohol and it makes the nicest, most dimensionally stable molds you can ask for..
