Hello Wes, Bosch had a service bulletin on these pumps back in the late 90s. Excess assembly lube on the lower barrel o-rings at the factory in Brazil where these pumps were built would cause the plunger to stick or hang in the barrel when hot. The heat would cause the lube to expand that was captured between the lower o-rings, constricting barrel and binding plunger. The cure is teardown and reseal barrel assemblies.

Area Diesel sent me the bulletin and they seem to think that was the issue.

Hi Wes, I came to you via Diesel Creek and Area Diesel Service. I've seen the full repair of the Bosch diesel pump, literally hours and hours of watching the assembly and calibration of the pump. Such an amazing series of videos. What a pleasure to see such truly skilled professionals display their skills and craft. Be very proud, all of you, as you are the men and woman who make America great. Greetings from Australia. There are several points in your videos that surprise me. The most notable is the fact that most vehicles are not inspected for registration. In New South Wales all vehicles are inspected for registration once they are more than five years old at every annual registration renewal thereafter. All of those rusty wrecks you show with chassis and structural rust wouldn't be registered in Australia. Part of the road test includes a test to prove the hand brake functions. Along with a readout from deceleration meter to prove the function of the handbrake. So far they don't test for exhaust emissions, although smoky diesels would need to be checked and repaired. Luckily we don't have salted roads in Australia. Vehicles can easily last thirty years when properly maintained and driven. Thank you for a great KZfaq channel

I had a very similar situation with an '84 Suburban with the 6.2 diesel. When it would get really hot the truck would shutdown or fail to start. That engine had the rotary injection pump which was lubricated with diesel v. engine oil like the P Pump. Replacing the pump gave that beast new life! It got 20MPG no matter where or how hard we drove it and had a 40gal tank ... long range comfort!
