@@ElectricSuperCar You also want to get some sheets of thermal transfer compound, normally used for power devices, but it is a soft gel slab that compresses, but also transfers heat well. will transfer heat to the plates better, as it contacts all the end of the cell packs and fills voids. End of the boxes a thicker one will also help as cushion, and fill up the internal void to give extra transfer, plus also waterproof the transfer surfaces. Before you seal the boxes you might also want to put in a few large desiccant packs, and even have in the side a water indicator window, where you can see the desiccant pack to see if it has changed colour, indicating it has gotten water in.

Consider using thermal pad material between the plates and battery modules... you'll get a great increase in thermal transfer, and they don't dry out like thermal paste would.

Fantastic video on your innovative battery boxes! I highly recommend considering the integration of membranes for enhanced safety and efficiency. First, membranes can facilitate air pressure exchange, accommodating temperature variations and altitude changes, ensuring optimal performance under different environmental conditions. Secondly, in the rare event of an overpressure scenario, membranes can prevent the case from exploding by controlling the direction of the blow-out. This not only adds a layer of safety but also significantly mitigates the risk of damage. Great work, and looking forward to seeing the next steps.

Another great video Jeremy! I love your decision to make the box plates into cooling surfaces, and, I assume, the thermal epoxy will transfer the absorbed heat to the copper whilst insulating it from the aluminum to mitigate the electrolytic reaction between the metals. Unfortunate that the front box had that one bolt intersecting the hole for the wiring port. One thing you could do to remedy that is to create a box or pair of plates which the bolts attach to above and below the hole for the port and use either solid material between the upper and lower plates or an appropriately smaller set of threaded rod to transfer the tensions or pressures between the plates. It insures structural integrity and further protects the delicate wires passing through. Also, as others have mentioned, the plastic material that is contacting the cooling plates, is it thermally transmissive, or insulating? That will affect the efficiency of the cooling surfaces. Depending on the flow speed of the coolant, the insulating value and the heat generated by each cell, this may need something to aid in the physical performance on the system as a whole. Even a thin thermally conductive material between cells to transfer additional heat to the plates may safely salvage the effort you have put into the battery boxes. Looking at the ends, it appears the cells are totally encased in some form of plastic, so the actual thermal conductivity is important. I realise it is your build, and you have a lot of experience, but I hope you don't mind my humble suggestions. I want to see you succeed at this build even more than your supercar build. Keep up the great content, and if my threaded rod solution is a bit confusing, feel free to contact me.

Enjoy your videos very much. Great job! The cooling plates look well designed, but I'm a little worred about heat transfer from the battery modules to the cooling plates. Not much thermally conductive surface area between the batteries and the plates, and there will be no air movement for any convective heat transfer. Good that you have the thermistors to monitor the pack temperature. One suggestion. Did you think about putting at least one thermistor somewhere in the center of the battery modules in each box? That should be the hottest spot.

I suspect that most conversions will never see hard use, so the modules will survive long enough for the builder to move on to another project.

Trivia about the Porsche structure: If you think Tesla is special because they invented large cast aluminum structures, I'll note that they did not invent them, were not the first to use them, and are not the only ones to use them now. At 17:50 a large cross-car casting is clearly shown... in this Porsche 981 designed over a decade ago.

Why exactly do the battery boxes need to be structural? Seems like you added quite a bit of volume that might not be needed. I'm really just curious not trying to be judgemental.
