I have had the bolts loosening in a oneten front diff. A bolt jammed between crown and pinion and the car jumped, I thought the motor had dropped out and that I had driven over it :) New crownwheel, pinion and new bolts with locktite where the only parts needed, the rest was ok.

I've had the exact same problem with my Defender 110 a couple of years ago & had to fit a rebuilt diff assy. I only discovered it when changing a stub axle & noticed a load of metal swarf in the axle casing.

I did all the bolts on the ring gear of a LTWT many years ago, just pulling away at lights. Thought it must have been a half shaft so just hit the yellow knob and carried on. It was only when I got home and struggled to drop the diff I found all the heads. I was the owner from MOD release... New set of bolts and a washout in the case, back on the road

I replaced mine by a ashcroft heavy duty 110 diff (not de pegged p38). Cost twice the money but i think needed on an overland vehicle with rover axle. Propshaft needs to be shorter.

Good opportunity to upgrade what is clearly a substandard design of axle (AULRO website is full of these axle failures, usually the pinion). The Ashcroft HD gears and pegging will be a huge help. Worth considering a locker or ATB while he’s at it. The “Wolf” axle is a classic case of cost engineering; the Salisbury was far better in every way except for ground clearance.

Hi Mike I've come across this on a couple of our fleet puma Landrovers, one was completely trashed and had to fit a complete unit, the last one I had in we were lucky the bearings were totally shot but the teeth were all in tact on the pinion and and crown wheel (more than likely due to the fact that bolts hadn't snapped and got caught between the gear teeth) although there was a minimal amount wear on the teeth, I took a chance and replaced pinion and diff support bearings, if you use the original timeken replacement bearings and the original pinion then there's no real need to re-shim it, (the shim is situated between the larger inner pinion bearing outer race and the casing), setting the crown wheel to pinion mesh is a doddle with a DTI, I marked the adjuster screws before taking it apart and after resetting the crown wheel to pinion clearance they ended up in the same place, it's done 5K plus miles since and it's been fine so far, and as for noise? Well it sounds perfectly fine, but it'd take take a very acute sense of hearing to hear anything over the usual din coming from the drive train, it's a shame some of the teeth were broken IMHO a new set of bearings would have put it right...

Very lucky it was not even worse, amazing it was still drivable with all that shrapnel floating around in the diff pan. I think I’ll stick with my Salisbury axle thanks!

That's always a problem with rover diff,l have a Salisbury in my 4bd1t County and a rover one in the front. I have a ashcroft pegging kit to do the front and after seeing that it's worth fitting because I have a locker in it. Saying that the rovers are easy to work on and adjust.

I had the same problem on the rear diff when I bought a pair of puma axles to go on my 200tdi, only four of the bolts had sheared on mine but one head lodged itself in the same place as yours and thats the source of the noise that alerted me to the problem, I had to replace the crown and pinion and whilst in there did all the bearings too, pain of a job but I did it all myself, took a few goes to get the right tooth mesh pattern though, great video and now I have an idea of why it happened, they are on a short wheel base now so are pulling less weight, may help them last longer!

Had this happen on my 130, magnetic drain plug picked up all the bolt heads up so there was no other damage, replaced the bolts and everything came up to spec. That was a couple of years ago so It’s about time I popped the diff out and checked it over 🤔

Ouch. So lucky to be sorting it now and not be stranded god knows where. Is the power split 50/50 front and rear. If so how is the front diff looking also? Maybe a inspection of the oil in that too?

A friend had the same problem with his Puma 110 on the front diff. Crown wheel came adrift and spat it out the front casing. I wonder if it is to do with the torque delivery of the Puma engine ? It’s only a short torque band on the standard Puma engine but when that torque arrives it’s there all at once -Bang!

Hi Mike, maybe you could check if the bolts are the original ones which should be high tensile grade 12.9. They might have replaced them with ones of inferior grade.

In all my life I have never rebuilt so many rear diffs in an vehicle as I have with the Defender TDCi (2007-2016 puma). The P38 diffs are I believe poorly built in the factory, common is: metallic loaded oil at as low as 20K, broken bolts on the crown wheel, bearings noisy, poor preload, worn crown wheel and pinion.

The broken bolts are not sheared - they are overloaded or stretched, as they were not snapped flush, could be removed with your fingers as the shank of the bolt was still present and was the only thing driving the diff, indicating some twisting motion is happening on the crownwheel, causing them to snap under excessive load

@@BritannicaRestorations yes spot on, as you pointed out in your later videos the crown wheel is quite a bit thinner than the Salisbury. I have been using the Ashcroft ATB for the centre and using cap bolts to retain the crown wheel, I think honestly for most use the P38 once rebuilt correctly is ok for most uses but certainly a step backwards compared to a Salisbury. Great videos as always.

Well Mike, I'd call that an "aw shit" moment to see that amount of destruction. Those new diffs look only strong enough for a little road car. Those diffs need an upgrade, (Nissan Patrol centres perhaps?)

My gast is totally flabbered. I was definitely expecting to see something related to the ring gear but I was expecting it to be something more subtle, with something gradually wearing away at something else. Wonder if the previous workshop DID do something wrong or whether this is just the unfortunate result of putting a heap of weight on the back axle? Clearly, the bolts shouldn't shear but if the axle is overloaded enough to overstress ONE bolt and cause it to shear, that increases the stress on the remaining bolts and you get a "cascading failure". Tell you what, you can buy dirt-cheap "bore-scopes" that plug into your mobile phone on eBay these days and one of those would be ideal for having a look around the inside of a diff' through the filler hole rather than having to take it apart to see what's going on.

@@bigm383 If you've got the equipment and inclination to pull a diff' apart I guess it's not a problem. For the rest of us, when there's "a bit of a noise" from something, we tend to turn up the radio and tell ourselves it's nothing to worry about. Poking a bore-scope in would probably have revealed that the bolt-heads were all missing from the ring-gear, at least, and would alert an owner to an immediate problem AND, potentially, prevent a serious accident if one of those bolt-heads got jammed between the gears and locked the rear axle up while the vehicle was driving at road speeds.

I don't know when they stopped fitting Salisbury type diffs, but maybe they considered that with permanent 4WD the torque is shared between front and rear so the strength is not so critical. Does the Puma Defender have any kind of electronic traction control which would load up the diff in poor conditions? On a very heavy vehicle this would cause problems I imagine.

Yes, four channel ETC. But these late TD5/Puma axles are crap compared to the Salisbury. It was all about saving cost, not about quality. Still if the bolts sheared where the ring gear meets the diff flange, then it could be down to driving loads. The didn’t shear there - they sheared beneath the heads within the diff flange, so that is due 100% to over tightening.

I would not be surprised that those bolt are quality 10 or 12 that means that their scissoring resistance are very high unfortunately their elasticity is null so if not torque correctly they will break at the first big range of temperatures from positive to negative. Americans bolt everything with pneumatic or electric gun…….

That, as you say could have locked up at speed. Not good! Must have been way over stressed for it to self destruct like that. How long will a new one take to arrive from Ashcrofts?

Interesting problem. That Paul needed some major work on the rear diff in San Diego tells us something was wrong before he arrived at Mike's. Surely, even with a vehicle at or close to maximum payload this should not be happening. Is there anything unusual about this vehicle?

@@BritannicaRestorations Ok but would you expect the diff to be the weakest link in the drive train? I don't know if Land Rover used the same diff on the HDs as standard Defenders. I would have thought, and hoped, that easy to replace items like drive flanges would give up first. If Paul is carrying 3.5t then he really must have the kitchen sink!

I'm afraid the horse has bolted on that diff, does the crown wheel flex more when driven in reverse ? only mention that because I've had one click only in reverse gear under durress of course ( abuse mode engaged ) you not got a spare axle floating around your pile of bits to swap out the whole axle with ? and as for the prop shaft mystery, I bet some numb nut threw it away while the diff was away on holiday to the specialist ( I'm special derrrrr ) now I wonder if a Toyota would still keep going like that ??? oooohhh comment wars begin, go.

I agree with the comment made (further down) by @graham- martin: Name and shame the f*ckwit company who robbed this guy from Christ knows how much of his money. That was truly shocking to see (well, aside from the start of the video, where all we saw was a close up of yer lugs, a scratched workbench and some hairy gorilla arms) - Yup Mike, yer right about Pauls travelling - if he was heading _South_ instead of into Canadia-Land to see you, he'd be in a desert in Mexico, dead as a door nail, and inside a Vultures stomach. I'd like to think that these videos of Pauls diagnosis and repairs with real time break down dismantling could be shown to the company boss who let their tuppence ha'penny monkeys anywhere near this vehicle.
