In this video we go over my method for creating custom van door panels out of plywood. I utilize the dead space in the door by cutting out some of the sheet metal to make room for storage boxes inset into the door itself. This makes for a super clean panel that is contoured to the factory door curves and doesn't take up any space on the inside of the van. By having the panels flush, I can build the bed and kitchen as close to the doors as possible, maximizing the space.
Remove the factory plastic panels, break out the angle grinder and make some functional custom door panels that look super clean.
This is part 4 of my Ford Econoline Extended E350 15 passenger van conversion to micro camper!

Love it! I have a Ford E350 Class C, older model and the doors have no pockets at all. Neither does the dashboard! Can you imagine. Nowhere to store my documents. So frustrating. How do they even sell vans like this. Japanese cars are so ergonomically detailed with all sorts of cubby holes everywhere. So I have to custom fabricate something. This gives me ideas! I also have speakers in the doors. I love that box storage you added. I also have to make a center console for the doghouse area of the cab. I do a lot of wood refinishing, and so let me pass on some advice. Don't use Tung oil or Danish oil. I used to use them a lot for antique pieces. Not any more. They get gummy with time, they darken, they get dry, they don't seal the wood, and are finicky in weather. Here is what I do: Sand fine, so that whenever you touch the wood, it caresses your hand like satin. Liberally lather on boiled linseed oil. Let the wood soak it up, be generous. After 15 mins, wipe off all excess oil and let dry 1-2 days. Dilute oil based clear interior satin polyurethane (Varathane from Home Depot) with Mineral spirits 60:40 Poly ratio. 50:50 also works. Brush this on. After 15 mins wipe/smear with paper towels to pick up drips, wipe off excess, prevent bubbles from cratering, etc. Let dry. Repeat. Now you have an indestructible finish that is waterproof and UV resistant. No fussing with it, and wood is all happy underneath with its oil conditioning. The oil gives a golden glow, its cheap, and takes the poly once dry. I do this now for all wood pieces. If you are going to leave the doors wide open in sunlight for tailgate parties OFTEN, then switch to Spar Varnish from Man o' War or Epiphanes. Its darker but very UV resistant. Spar Urethane is not as UV resistant as Spar Varnish.

Hi! I love your build! I’m using your videos to give me some ideas. I just finished the solar panels and fan installation. Now, I’m moving to the interior. Quick question: did you use foam board to insulate the ceiling? If so, 1 inch or 0.5 inch? I would love to see a tour from this van! If possible, could you please upload a quick video on a update? Looking on how to do panels , have a 2003 blazer and the tailgate panel was crack. I placed it down and the wife threw it thinking it was trash. Now no one has it so I'm thinking make a wood panel so when I drop the tail gate it can work as a table

I would if I had them. I made a cardboard template to find the shape and then cut and sanded until it looked right. If I remember correctly the main shape of the door panels are square (the only thing in the van, lol) so it’s easy to measure the height and width.

Hey Chad, can you tell me what tool/tools you used to cut the fan and puck light holes in the white econoline van you did? Im concerned messing up my liner if I use the wrong cutting tool. Thx

How much head room do you have on the bed? Can you sit on the bed ? I want to build bunk beds so 4 of us can sleep, 2 at the top and 2 on the floor. Do you think both of the beds will have enough head room where we can lean against the pillow or side ? Thanks

On the bed I built you can sit up slouched….adding a second bed and you’ll be very tight.

I made a template with Ramboard from Home Depot....thin cardboard will suffice as well.
