DIY Plaster Hat Block | Jackie Kennedy's Inauguration Hat using vintage techniques

How to make a DIY hat block out of Plaster. This pillbox hat block is based on Jackie Kennedy's Inauguration Day hat made by Halston in 1960. In this video I'm also blocking with wool felt - it's easier than you think!

→Tools & Materials 1 ←
- Masking tape
- Scissors
- Tape Measure
- Markers (for colour coding wires)
- Wire (I’m using 1.6mm galvanised and 1mm millinery)
- Wire cutters/ pliers
- Thread
- Needle
- Duct tape

- Vaseline & rag (or any other release agent)
- Weighing scales (covered in clingfilm for protections)
- Gloves, face mask & apron
- Plastic tubs (these will no longer be food safe once you’ve used them)
- Plaster (AKA plaster of paris of gypsum - at least 1.5kg)
- Room temperature water
- Mixing tools (I used a plastic spoon)
- Isopropyl Alcohol spray (optional)
- Fine sandpaper (120 grit & a sanding block)
- Paint (water based acrylic, emulsion or spray)
- Paintbrush
- Gloss varnish (spray or paint on)
- Rubber door seal (or electrical wire or thick rope & silicone bathroom sealer)

- Your plaster block propped up on a jam jar.
- Clingfilm (to cover and protect your plaster block)
- Wool felt hood (already stiffened)
- Steamer
- Spray bottle
- Metal thimbles
- Blocking pins
- Pliers
- Nylon bristle brush
- Sewing gauge
- Soap (or tailor's chalk)
- Flexible plastic corset bone
- Scissors

Another way to make it easier is to create a form on top of a bowl. You can cut strips of fabric and dip it into plaster of Paris than put it on top of the bowl. Let that dry. Than keep filling the inside in parts.

Could you use something like modroc to create a hat block instead of fussing with mixing the plaster?

Hello, yes you could, however you might end up with a lumpy and bumpy surface on the outside of the block as the modroc dries. You'd also have to factor in that if you want to apply a layer of modroc on the outside of the wire structure, it will increase the size of your block. Are you sticking you pins into the plaster or are you sticking your pins into the rubber door seal? Thanks for the video, I'm going to hand craft a large kentucky derby brim using some of the techniques you used.

Hello Dewey, I am sticking the pins into the rubber door seal, as there is no way they would be able to go into the plaster without cracking it! If you are wanting to construct brims, I suggest you take a look at this video: kzfaq.info/get/bejne/abCBpa-LvtvPn3U.html It's possibly not quite the shape you are looking for, but you can modify this technique to make pretty much any brim shape.
