Expedition Camper build--Cutting the large cab pass thru

I continue making progress in building out my DIY expedition camper on a customized EarthCruiser CORE #4 Mitsubishi Fuso 4x4 and share with you my build-out experience, and in this video sharing with you the cut out of the large cab pass thru which opens up most of the cab's rear wall in order to install EarthCruiser's fiberglass pass thru frame. I talk thru the plan and hesitation over cutting in the cab pass-thru but get it done with the help of a buddy and his son. In my next video I will mount and adhere with adhesive sealant the fiberglass pass thru frame so that I can install the Total Composites camper box onto this truck chassis and it's subframe. I plan on using my expedition camper on this truck chassis for long-term domestic and global travels with its Offroad all-season capable expedition truck with four-wheel drive for full-time DIY RV travels, adventures and exploration.

Ahhh, the old nut down the snorkel hassle! Yup, I bag that every time I’m working on anything under the cab! Can’t imagine the stress level of cutting into a GOOD cab… cutting into rust isn’t nearly as scary 😆

Yes, now I've learned to cover that air intake when the cab and it's raised intake lift away. As for cutting into the cab, yes, it was scary, but more scary to come with cutting into windows, doors and more.

Great job. I'm looking at doing something similar on a Daf 244 and my budget is tight. People put 'pass throughs' in but do they really get much benefit from same? I think it is just there but never used! I still have not made up my mind about it.

yeah, that can certainly be the case, especially if they are hard to pass thru. I'll share more as this one gets fully installed how useful and comfortable to pass thru it seems. I really like the idea of having a cab to camper pass thru.

Quite a large cut-out percentage wise for that rear cabin wall. Will your sock be rubberised fabric that you cut and shape yourself, or have you already gotten a ready made sock? I too would take ages to get the gumption to cut into a brand new cabin, hard decision executed quite well.

Yes it is a large portion of that rear wall, and it surely did take some gumption to cut it out. It is clear from looking at the sheet metal, etc that the cut out area provides little structure to cab and it does not have any apparent flex after the cut out. This cut out is what EarthCruiser has been doing for about 10 years and supposedly with Mitsubishi's approval. I am building my structural frame and sealing structure that one part will be attached to EarthCruiser's fiberglass cab frame. I'll be sharing more in upcoming videos as I build it. Just about done with the final engineering of it.

What tool did you use to cut through the metal cab , I couldn’t make anything out ?

Ah, I should've said more in the video. It was a Bosch jig saw with a thin metal cutting blade. It was pretty easy to cut thru this metal as it is fairly thin on this back wall within the structural supports at the bottom and sides.

What is the method to flip the cab and access the engine if the cab is connected to the camper with passthrough?

I was planning to use a triple seal between the two that would allow the cab to just flip away and then the three layers of compression seals in two directions re-seal when closed. My new method may be to use an electronic magnetic latch in each corner that can be switched off to allow the flexible seal attached to the cab to release from the camper box. I'm still working out these details. Others use clips, but I'd rather make it easier to disconnect the two. Open to suggestions.

@@vantripping Ok I did not know a passthrough could be built for a cab over style truck. I have avoided buying that style and looking more for the cutaway chassis for the purpose of building a passthrough.

@@mdtk3069 Yes, there are many Mercedes, LMTV, Mitsubishi's, Isuzu's and other cabovers with pass thru's. It does add some complication with the seals and way to disconnect the two or just create a pass thru that doesn't seal except for a door at each end. I'm going for a hybrid combination.

I purchased the fiberglass frame for the rear wall of the Fuso cab from EarthCruiser. It is the unit that they use in their Fuso-based campers. I'll be completing the pass thru installation with the camper in some upcoming videos.

@@Pulsed101 You're welcome. It was very scary to cut out most of the rear wall of a brand new truck cab, but cutting it out is as easy as cutting sheet metal and fairly straightforward as to where best to cut. One could make a pretty simple boxed opening frame and glue it in if a pre-built pass thru frame is not available. I feel confident that I could had done that and it would work fine. I would adhere it as the adhesives are such stronger than bolts and without thermal transfer and expansion, which is why I would use fiberglass or another non-thermally conductive material. This is essentially what I have done of the rest of my pass thru which I will post in a video soon.
