Actually 80/20 extruded aluminum is far from lightweight. Especially standard 1.5-inch squares.

A skilled woodworker could possibly get the weight lower, but it will never be as safe and strong as an aluminum framed structure, and certainly not as flexible for making changes later.

@@claycassin8437 I'm not sure about the wood. I would suggest using 1x1 inch tubes for most non-critical structures: cabinets, countertops, etc... The structures that will take heavy stress should be 1.5inch tubes.... like a bed for example.

This is very appealing! One thing I learned from my moldy 2003 RV is that my DIY (being planned) will have to be completely modular, with every cubic inch accessible for maintenance and ideally, everything able to be disassembled for upgrades and modifications. I was going for wood and possibly wood substitutes (from the marine side of things, there's a structural wood replacement made of fiberglass and also polyethylene panels are popular albeit flexible). Now I'm thinking everything structural will probably be made with something modular like 80/20, which I didn't know was an option until tonight. Thank you for this video! :)

You are the second person that I have seen using extruded aluminum to do a van built. Everyone else is using wood. I am thinking of using aluminum as well because of the weight saving/mileage gain. I am looking forward to seeing more of your built.

Awesome! I just purchased a 2009 Sprinter 3500 extended high-top passenger van for the purpose of converting to a camper van. I haven't started yet until I review ideas and final plans. This has got to be the best idea I've seen yet and I'm going with it. Keep the videos coming!

Nope, I ordered it and at the time of pick up it was the wrong product in both color and profile. I wouldn't have paid for it had I known, but I didn't open the box until I got it inside the van 2 minutes later.

been going back and forth between wood and aluminium framing, and really couldn't decide and then you said... "i'm really not great with woodworking" and I thought "hmmmm good point" and my decision was made... thanks very much... great content :)

I really liked working with 80/20, and while it's a different process than working with wood, at least I knew I would end up with a square and strong foundation. I hope you like it too!

light and strong, should be more of it. I re-fitted out an entire caravan with 1inch alloy and it lasted well. Was also easy to update design as it's life went on. Thanks for posting video.

I've seen the 8020 system before, and I was thinking of building Van furniture (kitchen) using the extruded aluminum. I like that you can adjust the boxes by the twist of a screw to match and build units. Plus, you don't have the weight of wood, but have the strength of metal..

Yet again a great video that’s really timely for us, Ken! One comment on your closed cell foam buffer to attach your framing to the van: Our van is at a metalworkers shop right now. We’re having him construct a support from for a platform bed. It’s going to be steel angle iron vertical supports attached to the van that will provide the 30” elevation we want for the bed support. We’ll place an aluminum bed frame on top of that. I also had the idea of putting in a foam buffer but Todd advised us not to. He thinks the foam will eventually fail and the attachment will loosen as a result. He thought metal on metal would be more secure.

F. Ball 1 second ago Same here intimidated but with some time and thought and searching out videos like this one it is doable. This may help 68" front to back 68" across 2 x24" panels 1x 20 " panel with a 3-4" extension that is 59" That makes up the 3 removable panels for a rare mounted bed. Did you get the same measurements? REPLY

I ended up re-installing our bedframe using marine Starboard spacers. You were right about the conductivity. I think the Starboard will hold up.

kenetube yes, HDPE. We used it when we lived on a sailboat and loved it. Pricey though. We had a few scraps and put them to use here.

I have seen many systems specifically for Jeeps and cringe when I see the price tag! Plus, it is not "quite" what I want and I don't want to pay for that. This exceptionally well done and THANK YOU for a link to the material sources......

Thank you! Some day the pre-packaged units will offer more flexibility and capacity for a reasonable price. They aren't there yet, hence the reason I went the Diy route. Good luck with your build-out!

Check out 80 catalog. For the sharp 3 rail corners they have a rounded 3 way connector and a rail that is rounded too. It doesn't seem too hard to upgrade.

Nice job and documentation. I assume when its all finished that will be a fairly expensive cabinet. I remembered pricing 80/20 and T-slots, after reading Orton's blog, and being blown away by the cost.

I really like the extrusions. I would go with one if building an offroad vehicle as it makes all really strong, but for regular van, it is maybe bit overkill. I am sure you could build it lighter than that.

At the moment I'm getting the materials together to do my van (which is on order at the moment) For the drawer slides I've got the server rack slides as they will take the weight I've also got the water tanks and solar panels etc. I was looking at wood prices and what would be strong enough 😳 never gave 80/20 a thought well done looks great 👍🏼

Glad to see someone get it, I am burnt on seeing so many people building interiors out of wood, so many reasons why it is horrible to do. Also using this, as well as lizardskin ceramic spray in for insulation instead of reflectix stuff. anyhow great build !!! If ya ever want affordable USA made bumpers or rack, keep an eye on vandogceo I will have a line coming called RenicBuilt we are launching early next year, should be half of aluminess....

we have fastenal services at my work place. One thing I learned never never never ever ever ever rely on them. always order stuff that's not critical from them otherwise you are in for a big disappointment. I highly recommend MC-master Carr, 99.99% right products, on time, and about the same prices as fastenal. keep in mind both of them are on the pricier spectrum, vs Amazon, but always good to have a plan B. nice built buddy.

I have been thinking of 80/20 myself and you clarified the advantages vs just welding the frames which of course means changes are not as easy to make. I will be interested to see what you do for facing and drawer fronts.

ourkaravan Do you have cross members connecting the two opposing sides of the van? I am thinking of making a bed frame out of them width wise. Do you think would a torsion of the van could cause any problems to the aluminium frame? I hope my question makes sense, I don’t know much about these things just something I thought might need to be considered as I would imagine a classic wood frame like that has more give... thanks for your advices and videos!!! Tom, I don't have any 80/20 rigidly mounted from one side to the other, but people are doing just that when they install these steel and aluminum high mount bed frames. I've never heard of any issues. Take care and thanks for the comment!

Ive been looking everywhere for a video of camper vans using this. I get salvaged extruded aluminium like this at a factory when some prototype machines are dismantled, i thought it would be best material one can use in a sprinter mini house like that.

There’s another company called “maker beam” I found on amazon prime that may be a less expensive version of 80/20. Not sure if it’s the same strength. Free prime shipping could be a huge cost savings if the material is the same

I have some Makerbeam stuff and I love it, however it is MUCH smaller the stuff he's talking is 1.5" and a little is 1" the Makerbeam is 0.5" which was perfect for the camera and microphone rig I was building but not so much structural stuff like this. Also Makerbeam tends to come in kit form rather than piece by piece @@broccolihart1

The aluminum frame you use I looked it up and all the parts to build a cabinet is quite expensive. I can only imagine they would be practical to install (money wise) if the manufacture was paying the tab for these videos. It is an awesome product but I doubt most of us could swing it. Can you provide a rough estimate how much all those parts you have installed so far would cost the rest of us? Not knocking anything you have done so far. Great videos and craftsmanship.

It is more expensive than wood, but it's lighter, much stronger, safer and for a guy like me that isn't a craftsman, it's super easy to work with. I have zero sponsors and have not been paid a dime or given any products to review. So I can say there is no bias in the products I select. Really interesting. We are planning to rebuild the kitchen in our vintage Airstream and weight is really important. I may have to replace the existing aluminum framing in the kitchen and this looks like a good alternative. Would love to see how you built the drawers.

Music and human voice absolutely don't mix, esp for DIY demos. Please no music! Your voice is soothing and soft. It is enough. FYI - 2 ads before video begins is too much. This is a beautifully constructed cabinet carcass! I was looking for a demo on this material. This other engineer had built his whole van with 80/20 extruded aluminum channels. He put in a grid on the floor too, like your Sprinter floor grooved channel. This way, all his cabinets attached to the grid on floor, smart! I wonder how you will make the wood doors. If you want to be ultra light, you could use lexan coroplast sheets, or bamboo sheets. 1. How did you cut the aluminum? What saw blade size and type? 2. How did you calculate how much you needed, and which type of channel to get - groove on one side, smooth on 2 sides, etc? Please show us your finished cabinets. I'd love to see how you made them! Excellent build so far on battery box, and cabinets, bravo! Thanks too, for sharing the details on the materials and fixtures.

I use KZfaq to demonstrate how to build and use my website for more of the detail-oriented things, like how to design, how to order and how to plan your purchases. You can see that here: ourkaravan.com There are several write ups there on working with 80/20 that you should find helpful. Thanks for the feedback on the videos too. The music is necessary to mask things going on in the background that would be very distracting to the video, such as leaf blowers running, my daughter talking in the background, etc. And the two-ad thing drives me crazy, google it and you'll find tons of people complaining. I don't like it at all but don't have any control over it. Welcome to the channel!

Awesome video! I have been debating whether to pay someone for the aluminum welding work but this should save me a lot of money! Hopefully. One question, any concern about bolting into the body of the van due to conductivity? I noticed Orton's page stating how he was avoiding that by bolting into wood blocks.

You would get a cleaner finish if you where to terminate the standing extrusion at the countertop and butt the sides to it, eliminating the open end.

At 5:37 of your video, how do you attach aluminum plate behind the van support arm?? thanks nice job on all your hard and genius work

Hi, the aluminum plate is nothing more than a rectangular piece of aluminum with a hole drilled in the middle. It's basically just a big washer so if there were an accident the nut wouldn't just pull through the sheetmetal. Let me know if that doesn't make sense. -Ken

After ordering both, I'm leaning toward using 1010.... EDIT: Found David Orton advice referenced in vid; "The 15 series extrusions are designed to accept 5/16-18NC carriage bolts. The extrusions come in different weights/ft in the same size. For conversions the lightest series 15 has more than enough strength. The series 15 makes it easier to install panels in the openings. The 15 series has a center hole that is the correct diameter for a 5/16-18NC tap. I have seen the 1" series 10 extrusions used in conversions. The 1 1/2" series 15 appears to be a better choice."

@@ourkaravan Thank you for highlighting the bolt tensile strength issue. I'll probably go with 10 Series 80/20 paired with zinc plated grade 5 or grade 8 steel carriage bolts. Grade 5 ought to suffice because the tensile strength of 1/4" in grade 5 is only about 7% lower than 5/16" in grade 2. However, I may go with grade 8 if its price ends up being similar to grade 5.

Sounds like a good solution. Another option would be to go with anchor fasteners...the strength of those would remove the concerns I have over fastener strength. However those are difficult to mill at home (I have done it.)

This looks like a great alternative to wood. You basically build this out first and then do your insulation and vapour barriers? Is that right.

I did insulation before cabinetry, and I actually discussed this in my 5 year van update video I released last week. I’m very pleased with the aluminum framing and would do it again.

Could you please tell us the length of the carriage bolt? The thickness of the aluminum angle? What a great build and attention to detail.

Thank you! Carriage bolts are 5/16 diameter and 3/4" long. I used 3/16" alum angle for most of my cabinets as they carry a lot of weight, but for lighter duty applications you can use 1/8" as well.

Yup, definitely more expensive. Once you've bought it I doubt you would ever regret it though. I like the phrase "buy once, cry once." :).

This is great. I just rebuilt a king rv bed frame that put me overweight. What do you think the weight difference is between this and wood of the same size? I used mostly 2x2.

So great... I just tried making a bed frame out of wood for my sprinter build yesterday, but ended up frustrated and going back to the drawing board... I've been a little intimidated with the 80/20 stuff because I've never worked with it before, but this video makes it look like it's do-able! How long did it take you to make that cabinet?

Same here intimidated but with some time and thought and searching out videos like this one it is doable. This may help 68" front to back 68" across 2 x24" panels 1x 20 " panel with a 3-4" extension that is 59" That makes up the 3 removable panels for a rare mounted bed.

My husband and I are creating our cabinets now with 8020 and using anchor fasteners for the joints (thanks for the suggestion in your videos!). Did you have any problems getting your angles perfectly squared? We're using high quality squares to help make sure that everything is squared when we create the joints, but we're finding that even with these great tools, many of our cabinets are very slightly out of square. We're cutting the 8020 ourselves as well as milling the counter bore holes. Our cut ends are squared, so the only thing I can think of is that it is a result of our milling process for the holes. Just curious if you encountered this problem and if so, if you found a solution to the problem. I'm finding that using 8020 is a bit more difficult than I anticipated! HI, I have not had that problem but it could be a couple of things. When you are assembling it is possible to bolt it up in a fashion where it's not square. Then when the other end of that profile is bolted up, it can cause it to be out of square too. If the ends of the profiles are cut straight, the misalignment is probably very slight. But precision helps when it comes to drawer slides and making them function smoothly. So when I'm assembling I at least check for square on profiles containing drawer slides. Generally, I don't find it typical to get out of square, but it is possible.

What about using 2 by 2 aluminum screen framing and angle for a lower cost instead of t slotted which is very expensive

With proper engineering it could work. You'd have to find a good way to secure the angle, seems you would have to bolt-through as sheetmetal screws would likely loosen and not be strong.

Not a bit. Not a single fastener has loosened on the 80/20 structure but had one countertop bolt loosen.

Great info - thanks Ken. You used the 1.5" profile. Did you consider the 1"? Seems like the 1" may be plenty strong, save some weight and some money... not sure if there are other cons (other than it might not be strong enough).

How did you secure the front of the galley to the floors? Glue? Drill through sheet metal? or just secured to the subfloor without drilling all the way through? Thanks!

I’m using two of the factory floor tie downs through angle brackets that are attached to the framing. Each of the rear legs are bolted through the sidewall of the van, top and bottom.

Hello Ken, Aluminium Extrusions. There are several companies offering this material. I wanted to let you know where to buy som much less cost than 80/20 especially for you with USA funds. If I mention it ti soul mean that there would not be an attachment to Amazon. For my first quote it was 25% less than 80/20 and for you it would also be 30% on top of that because the supplier is in Canada. Let me know if you want me to list the name. Hi Ken, The company I wanted to let yo know about od Faztek in Montreal, supper low prices compared to the quote I got from online.fliphtml5.com/albo/etve/#p=19 www.faztek.ca/fr/ I priced out a (3 piece)bed frame and it was $876 from 80/20 and $515 from Faztek with their fasteners. My Build, I started it myself and Then i met someone who is starting a Van conversion company. Could I use this to make a new storage compartment to replace one that was removed by previous owner? The box that is usually on the underside of rv that you gain entrance by opening with a key the door from body of rv.

Why didn't you order directly from 8020? Also did you consider using their "Quick Frame" extruded Aluminum. Its even cheaper than the 1x1 inch corrugated aluminum extrusions from 8020....
