Experiments with aluminum honeycomb mesh and epoxy resin to make original handle scales materials.

I used two of my previous projects to help with resin cast:
- Vacuum chamber to degass the resin • DIY Vacuum Pump And Ch...
- Pressure Pot to reduce size of remaining bubbles • Pressure Chamber | Res...
Index of operation and materials:
0:20 Scrap MDF to make a simple box to cast a silicon mold
1:01 This block on the top will be the shape of silicon mold
1:18 Bondo filler to seal up the box for good
1:47 Specific non-sticking adhesive paper
2:14 Two part silicon for mold making
3:00 Apparently I don't know how to calculate volume of a box, Inserting pieces of MDF to raise the silicon level
3:25 Honeycomb aluminum mesh
3:55 Two part epoxy resin safe to pour up to 5cm thick layers, regular resin is usually rated up to 2.5cm layers, not enough for what I'm doing here. The risk is too much heat and cracks!
4:20 Matt pigments and white mica powder are mixed in
4:45 Resin in degassed to remove most of bubbles that form during mixing
5:21 Resin is let to cure inside pressure chamber set to 1.5-2 bar to shrink remaining bubbles
6:40 Looks like solid pigments are way stronger than mica powders, purple is hard to see in the end
6:50 Spraying the mesh from two opposide sides with contrasting colors
7:24 Mold filled with a thin layer of cork, colored mesh and clear resin
7:40 Filling mesh selectively, a thin layer of resin was poured and let to cure off camera to hold colored resin and prevent leaks
8:10 Cutting the blanks into scales, table saw works decently
8:40 A layer of glossy and clear spray paint was added off camera to simulate high finish without sanding the scales for days.
Thanks a lot for watching, I hope you liked the video!

Blackbeard, to minimise bubbles forming on the silicon mould, I modify a very small 12v motor (uneven weight attached to spindle) and then clamp it to the side of the formwork box. This effectively agitates and vents the bubbles out through the top. Especially also useful for fine detailed formes. Playing with catalyst ratios will also slow the cure (and, I think, increase shore strength) allowing more time for bubbles to vent. Probably not important in this case but useful method all the same. Thanks again for your wishes, hoping the same in return.

I worked in the aircraft industry with honeycomb structures for 3 years. Recommendation (see 3:38) - such aluminum honeycombs can be easily cut with a sharp knife. Just hold the blade at a 45 degree angle and cut through with short, quick strokes.

Awesome scales bro, 1.52m subscribers. God damn you’ve done well brother. I remember offering you words of encouragement after watching you construct your 2 x 72 grinder a few years ago. You had less than 10000 subscribers then and I could tell you were destined to attract a large audience. The manner in which you are not scared to build anything you want to is very refreshing and you totally deserve every single subscriber.

Try transparent inks and multiple transparent/opaque layers to produce 3D effects. Use silicone oil/different density pigments to produce layered colours where the bottom layer colours push up through the top layer colours producing some amazing effects. Put down a layer and carve a design into it, then use a contrasting layer and some sanding to bring out the carving before completing with a layer or two of transparent/clear. Use the rubber mold and a 3d printer(or carving) to produce resin shapes that you can integrate into a design. Mix and match all the above.

There is also a fiber style honeycomb that works really well with composite materials you could try that if you haven'talready. I would have to say that I really like the plain black scale, there is a simple beauty to it that's very pleasing to look at.
