How to Pour a Self Leveling Polished Concrete Overlay

In this video we are showing you how we installed a polished concrete overlay on our office floor.
We started the process by grinding the concrete. (not pictured) Once the concrete was clean, we applied 100% solids epoxy to the floor. Then we broadcast sand into the epoxy to give the concrete surface a rough profile.
We mixed the Increte Systems Level top polishable overlay with the Collomix LevMix concrete mixer.

We poured the concrete overlay and then ran a 3/8" guage rake over the floor to apply the material at the correct thickness.

Hi Tim, Thank you for helping me answer my questions. I hope others benefit from them as well. Is adding the epoxy and the sand necessary if you have newer concrete with a good grip? What if the concrete has that broom finish already? Do you still need the epoxy and the sand before the self-leveling concrete? Thank you

Hey Tim, Love what you did with your floor and the super instructional video! Do you have an epoxy product that you like? About how long did it take you between batches, and did you have any problem with the old batch drying between pours?

Thanks! You can get a similar sheen but you wouldn’t be able to get a color this light.

Great work. I've never used increte but I have used Ardex and TRU PC overlays, they advise starting with a 60/80 diamond. But looks good, and I've accidentally overground overlays before lol. It happens. Where are you guys based out of?

Thanks! The overlay sat for almost a month before we were able to polish it... so I think it just got really hard. I think 60/80s would have cut it if we didn’t wait so long. We’re in VA.

If you have existing concrete that has some cracks, wll new cracks come through new overlay. Can you put a crack proof membrane under it like floor tile.

Great video! Can this be installed over wood subfloor in new construction? Or would it tend to crack since the subfloor isn't as solid as a concrete slab?

Thanks! Probably 3 full working days. We used this project as filler between other projects so we finished it during downtime over a 3-4 week period.

Greta work guys! Do you typically do 3/8 thickness minimum? Do you think 1/4 inch wouldn’t hold up as well?

Yes 3/8”. I’d be worried about grinding through 1/4”.

awesome video! The floor came out great! could you also use this epoxy and sand method for an exterior pool surround that is heavily pitted? Would the overlay on top of epoxy hold up in a sunny tropical environment like Florida?

Thanks! You could do that... but it’s unnecessary for most overlays. Westcoat, Increte, Elitecrete and many others make overlays that work great in that type of environment without an epoxy primer.

What bond diamonds were you using on your first cut ? Do you think it took so long to cut because you needed a softer bond for this hard polishable overlay ?

We were using soft bond. I think it probably took a long time because we waited 2 weeks between pouring and grinding it.

Can this be used to cover cracks on a concrete front porch deck that is covered with a roof but is exposed when wind or snow blows? We are getting leakage through cracks through the ceiling of the old “coal cell” room below.

This particular product can’t... but we do use a product made by Westcoat that is made for a scenario like the one you described.

Do you guys run your polisher with two resin pads per head? I guess I always thought you needed 3, never tried 2. Is there any benefit vs 3?

Yes we will run 2 resins on some of our smaller machines. It just puts more weight on each resin pad which helps it cut/polish a little better.

Could this be done without the grinder/polisher on a smaller scale, assuming the same range of grits used? Alternatively, is there a way a homeowner could rent a less professional machine for a more DIY project? Could this be done on top of a plywood or OSB subfloor?

I wouldn’t do this over wood. If you want to DIY a similar look, I would just pour self leveling concrete with a clear sealer instead of a polished finish. Polished concrete would be tough as a DIY project because you need so many different grits of diamonds in addition to a machine & vac.

So its 100% Epoxy on the first step? What Brand? What type of sand? For second step? Did you say “Cast sand”? And is it the Euclid Increte Level Top polish?

I don’t think so. We do always honor the existing saw cuts and make sure we RE-cut them in the overlay.

I have tile floors which are old and shabby...would this be something I can do over tile? Would I have to level out with grout first?

We always prefer to remove tile and start with bare concrete.

Wish you were in California to do my project for me. I tried to DIY self leveling. I poured and spread the corners with a trowel. Gave my wife a squeege and she overworked it - but it’s my fault for not putting more emphasis on not touching it/never thought it would turn out the way it did. I did the closet exclusively and that’s pretty much perfect. The remaining 350sq ft is uneven, with ridges and high points here and there. Not horrible but certainly not suitable for LVP install. My question to you , if you made it this far, is what should I do next? Buy more bags and pour like I did the closet with minimal movement OR would I be able to grind with a diamond cup or sand it down as you did? I could send a video of what I’ve got in an email to you if you’ve got a minute to help me out. I’d be super grateful. Awesome video

TimDCVA hi again Tim. Thanks for the quick reply. I apologize for my delayed one. I used a squeege on my first attempt and a concrete placer (similar to a band trowel). Big mistake. Want to buy a gauge rake and spiked roller. I’ve done a little research on the rakes and see you used a KAM rake. Do you prefer this over the sled? What about a wire gauge rake? Please let me know what specific gauge arise and spiked roller you’re using.

TimDCVA I just answered my own questions by seeing your description. Still, curious about your rake in gauge rakes. Is cam the best? I thought wire was better. For spiked roller, that’s what I was going to buy. Did see a Kraft tools one that is about 2x more expensive... is there a significant difference in results for a beginner like myself when using the kraft spiked roller? Thanks a lot, in advance

Polished concrete isn’t very slippery... but you could stop at a lower grit if you are worried about it.

Thanks for the video. I am doing the basement in my 120-yr old house. a 1-inch layer of concrete was poured probably in the 1930s, but it is severly pitted. There is even some dirt exposed. Is there a 1 product solution that I can pour over that would fill in all of the pits and cracks (like a polymer overlay) that I could use. My goal is simply to be able to walk in the basement with socks and not get them dirty. I does not have to be as nice as your office lol

I’m not sure what the best thing would be since you said some of the dirt is exposed. I think I would call the local concrete ready mix supplier and ask if they have a mix that would work for your situation. Alternatively I would look into Ardex products if you want an overlay similar to what we use. They have a bunch of options that might work for you.

You don't have to polish or grind it, right? Could you just seal it after the overlay has settled and get a shine from a sealer?

Yes but the sealer requires a lot more maintenance than a polished surface.

I don’t think so. I believe that the maximum thickness that this can be poured is less than 1”

Yes. We poured it on sand that was embedded in epoxy. We scraped and vacuumed the sand before we poured the overlay.

It probably costs more. Usually between $8-$12 per foot, depending on the size and condition of the existing concrete.

Had to lol a little about the 60/80 metals not doing jack to first cut the overlay...funny how the manufacturers all claim you can start at a 70 but not once have I ever been able to cut a self leveler (rapid set tru, ardex, latticrete, mapei..I've done several polishable overlay brands) without starting at a 30 metal. 50 grit copper terrazzo pads ran fully wet works though, but the install better be just about perfect flatness...which is hardly ever the case

Haha. Part of our problem was that we waited a month to polish it. I think it would have been easier to cut if we had started grinding on it the day after we poured it.

Are you talking about polishing just normal flood coat say mapei or Ardex ? I’m just looking into all this overlay stuff and thinking maybe polish prep it’s hard enough. Check out aqua zeros by worx I rate them . I use them on bernished concrete love them

North of 15$ I’m guessing. The 60lb bags of overlay were 50/60 bucks ea last time I bought some from rapid set.

The floor was in rough shape. It had a lot of low spots & a lot of patching. We just wanted it to feel new for our office.

This one has developed a few hairline cracks over the past few years. It’s still holding up really well though.

I prefer polished concrete in my office. Epoxy + sand was used to help the overlay to bond and to prevent out gassing in the overlay.

Nice machine considering that Crap designed handle adjuster that was on the first generation of laving grinders. The light is still on and everything. You must not have employees or never use the thing much.

This is a different product than an underlayment.
